An expanded laminate and method of forming an expanded laminate are disclosed. In at least one embodiment, the method includes selectively applying a relatively high temperature-resistant material to a surface of a first metal sheet to form a covered portion and an uncovered portion and diffusion bonding the first metal sheet to a second metal sheet at the uncovered portion to form a bonded region and an unbonded region. Pressurized gas may be introduced between the first and second metal sheets to expand the first and second metal sheets in the unbonded region. The metal sheets may be aluminum sheets. The sheets may be positioned in a die having a plurality of cavities such that when the pressurized gas is introduced the sheets expand into the cavities. The diffusion bonding may be performed by applying pressure, for example, using rollers.

Method of fabricating roll-bonded expanded load-bearing aluminum laminate structural elements for vehicle

An alloy composite material comprising an aluminum alloy layer and a thermal spray alloy layer of 20 to 40% Mn and 47 to 76% Fe by weight in overlaying contact with the aluminum alloy layer. An alloy composite material comprising an aluminum alloy layer or base layer and a thermal spray alloy layer of 20 to 40% Mn and 47 to 76% Fe by weight in overlaying contact with the aluminum alloy layer or base layer. The aluminum alloy layer or base layer and the thermal spray alloy layer have a mechanical compatibility to each other of 20-60 MPa as determined using tests specified by ASTM-C633 test. A process of thermal spraying comprising providing a base layer and a feed stock alloy of 20 to 40% Mn and 47 to 76% Fe and thermally spraying the feed stock alloy onto the base layer to form an alloy composite material.

Composite metal alloy material

An impact absorbing assembly comprises a CFRP part including a first portion and a second portion that are connected by a metal bending hinge connector. The metal bending hinge connector bends in response to an impact force being applied to the assembly to inhibit the CFRP part from cracking. The metal bending hinge connector may be a tubular member that defines an opening extending from a first end to a second end of the tubular member. The tubular member receives the first CFRP part in the first end and the second CFRP part in the second end. The impact absorbing assembly may be, for example, a longitudinally extending rail or a sub-frame arm.

A subframe for a vehicle includes a subframe structure and a rear end joint. The rear end joint is formed on the subframe structure for attachment to a floor via a bolt. The rear end joint defines a notch, having a collar surrounding the bolt. The rear end joint is configured such that, upon impact, the rear end joint interacts with the bolt to break the collar, split the notch, and detach the subframe structure from the floor.

Systems and methods are provided for forming an engine comprising a thermoset composite engine block. One example method includes reinforcing the engine block with a plurality of metal strips, wherein a first portion of the plurality of metal strips are positioned in a substantially transverse direction of the engine block and a second portion of the plurality of metal strips are positioned in a substantially longitudinal direction of the engine block. The plurality of metal reinforcing strips may provide additional reinforcement to the engine block.

A plurality of clamping and heating modules are attached to an attachment fixture on the head and the anvil support that heats the area around the pin of the friction stir spot welding tool or self-piercing riveting tool prior to and during the joining operation.

A structural polymer insert. The insert includes a substrate having a surface and an adhesive with the substrate being an admixture of a polypropylene component and a glass fiber component. A panoramic vehicle roof module assembly is provided with front and rear cross members. A pair of extruded side rails are each mounted to the cross members. Each side rail has a front integrated roof track, a rear integrated roof track and an integrated sun shade track, each track formed therein along its length. A roof panel is supported by one of the integrated roof tracks of the side rails to interface with the front cross members. An intermediate cross member is mounted to the side rails and is interfaced with the roof panel. A second panel is provided mounted to the side rails to interface with the rear cross member and the intermediate cross member. The side rails each include an integrated support flange to mount the assembly to a vehicle. A method of manufacturing a panoramic vehicle roof module assembly is provided.

A vehicle roof module includes a front extruded cross member, a first pair of nodes each received in an end region of the front cross member, a first and a second extruded side rail with each end region receiving one of the first pair of nodes, a second pair of nodes each received in another end region of the first and second rails, a rear extruded cross member with each end region receiving one of the second pair of nodes, and a panel mounted to the front cross member, rear cross member, and first and second side rail. Each end region of each side rail defines an interior hollow portion and has at least one nodule extending from the side rail into the hollow portion to maintain a bond gap between the side rail and the node received into the side rail end region for receiving adhesive.

A panoramic vehicle roof assembly is provided with a first cross member and a second cross member. Each of the first and second cross members is adapted to be mounted to a vehicle body at spaced apart locations. A first extruded side rail and a second extruded side rail are respectively mounted to one of the first and second cross members at spaced apart locations. Each first and second side rail has a drive integrated roof track and an idler integrated roof track. At least one roof panel is supported by at least one of the integrated roof tracks of the side rails. A method of manufacturing a panoramic vehicle roof module assembly is provided.
