&mgr;-oxo-bis-metallocene complex compounds and catalysts using same for the polymerization of olefins as well as polymerization process

Disclosed is a process for the preparation of metallocone complexes wherein stereoisomers of metallocene complexes formed at the time of synthesis can easily be separated. The gist of the present invention resides in separation of a part of an isomeric mixture of specific metallocene complexes bridged with a transition metal represented by the formula (1) as a complex having M&mdash;O bond. In particular, preferable is a process for separating a part of an isomeric mixture of a metallocene complex represented by the formula (2) as a &mgr;-oxo-complex represented by the formula (3).

Processes for the preparation of metallocene complexes

Bis(di-, tri- or tetra-substituted-cyclopentadienyl)zirconium dihalides represented by the following general formula [I] are provided, ##STR1## (wherein R.sup.1 denotes a substituent group on the cyclopentadienyl ring which is an alkyl radical of 1 to 5 carbon atoms; R.sub.2.sup.1 --C.sub.5 H.sub.3 stands for a di-substituted cyclopentadienyl radical; and X is a halogen atom). This compound, when combined with an aluminoxane repesented by the following general formula [VII], gives a high-activity catalyst for the synthesis of polyolefins, ##STR2## (wherein m is an integer of 4 to 20; and R.sup.2 denotes a hydrocarbyl radical).

A process for producing polyolefins having a high stereoregularity, no smell and a good particulate form, without needing removal of catalyst residue contained in the resulting polyolefins, which process comprises polymerizing olefins by the use of a catalyst obtained by combining a solid product (II) as a solid catalyst component prepared through the following reaction steps I, II and III, with an organoaluminum compound component and an organic silicon compound component having Si-O-C bond: Step I of mixing and dissolving .circle.a an anhydrous Mg dihalide, .circle.b a specified orthotitanic acid ester or/and a specified polytitanic acid ester and .circle.c a saturated or unsaturated, mono- or polyhydroxy alcohol of 1.about.20 C in an inert hydrocarbon solvent to obtain a component (A), Step II of mixing (A) with a component (B) consisting of .circle.d an aliphatic or aromatic monocarboxylic acid ester, .circle.e a specified halogenated aluminum and .circle.f a specified halogenated silicon to obtain a solid product (I), and Step III of reacting (I) with a component (C) consisting of .circle.g a specified halogenated titanium or/and .circle.h  a specified halogenated vanadyl or a specified vanadium halide to obtain the solid product (II).

Process for polymerizing olefins

A solid catalyst component for olefin polymerization having a high polymerization activity and affording a highly stereoregular polymer having a good particulate form, and a process for producing the same are provided, which component indispensably contains Mg, Ti, Al, halogen and alkoxy group; has two absorption peaks (absorbances A.sub.1 and A.sub.2) at specified wavenumbers within a specified region of spectra according to infrared spectrophotometry, A.sub.1 /A.sub.2 and A.sub.1 /A.sub.3 (A.sub.3 : an absorbance at a specified wavenumber) being each in a specified range; and has X-ray diffraction spectra distinctive from those of Mg halide or its complex with electron donor, and which process consists of step I of dissolving (a) anhydrous Mg dihalide, (b) a specified orthotitanic or polytitanic acid ester and (c) a specified alcohol in an inert hydrocarbon solvent to prepare component A; step II of mixing and reacting component A with component B consisting of (d) a specified organic acid ester, (e) a specified Al halide and (f) a specified Si halide to prepare solid product (I); and step III of reacting solid product (I) with component C consisting of (g) a specified Ti halide and/or (h) a specified vanadyl or vanadium halide to obtain solid product (II) as the objective catalyst component.

A carrier for olefin polymerization catalysts (or catalyst components) which is in spherical form and has a narrow particle size distribution is produced by reacting an anhydrous magnesium dihalide with an alcohol or a phenol in an inert organic solvent to obtain a complex compound; suspending this complex compound with vigorous stirring in the presence of a nonionic surfactant in an inert organic solvent at the melting point of the complex compound or higher; and adding an organoaluminum compound or a silicon halide to the suspension to react them to thereby form spherical solids.

Method for producing .alpha.-olefin polymers

A process for producing polyethylene having a superior form and a narrower molecular weight distribution with a higher polymer yield is provided. In this process, a combination of a solid product (II) with an organoaluminum compound is used as a polymerization catalyst. This solid product is prepared by first reacting a trivalent metal halide with a divalent metal compound to form a solid product (I), which is then reacted with a halogen-containing transition metal compound and a halogen-free transition metal compound in the presence of a polysiloxane.

A method for producing .alpha.-olefin polymers or copolymers by the use of an improved catalyst consisting of a combination of an organoaluminum compound with a specified solid product (III) which is produced by reacting a trivalent metal halide with a divalent metal hydroxide, oxide, carbonate, or a composite compound containing the foregoing compound(s) or a hydrate of a compound containing a divalent metal; reacting the resultant solid product (I) with a transition metal compound in the presence of an electron donor to produce a solid product (II); and further reacting said solid product (II) with a halogen-containing transition metal compound and a halogen-free transition metal compound.

An improvement in the method for producing ethylene polymers by using a catalyst consisting of a combination of a following solid product with an organoaluminum compound is provided. Said solid product (III) is prepared by reacting a trivalent metal halide with a divalent metal compound; reacting the resulting reaction product with a transition metal compound in the form of liquid; reacting the resulting solid product (I) with an aluminum or boron alcoholate; and reacting the resulting solid product (II) again with a transition metal compound in the form of liquid to obtain said solid product (III). Ethylene polymers obtained according to this method have broader molecular weight distributions.
