A method of manufacturing a stator coil includes the steps of: (1) forming substantially planar electric wires each including in-slot portions to be received in slots of a stator core and turn portions to be located outside of the slots to connect the in-slot portions; (2) rolling each of the planar electric wires into a spiral shape by plastically deforming the turn portions; and (3) assembling the rolled electric wires through relative axial movements therebetween, each of the relative axial movements being made by axially moving first and second components relative to each other with both the first and second components radially elastically deformed and with each of the first and second components circumferentially positioned by at least one positioning member, each of the first and second components being one of the rolled electric wires or an electric wire sub-assembly comprised of a plurality of the rolled electric wires.

Method of manufacturing stator coil for electric rotating machine

Disclosed is an apparatus for rolling a substantially planar electric wire by more than one turn into a spiral shape. The apparatus includes an inner pressing member having an outer surface, an intermediate pressing member having radially inner and outer surfaces, and an outer pressing member having an inner surface. The inner and intermediate pressing members together press a first part of the electric wire between the outer surface of the inner pressing member and the inner surface of the intermediate pressing member, thereby plastically deforming the first part to extend along the outer surface of the inner pressing member. The intermediate and outer pressing members together press a second part of the electric wire between the outer surface of the intermediate pressing member and the inner surface of the outer pressing member, thereby plastically deforming the second part to extend along the outer surface of the intermediate pressing member.

A tapered cage coil is prepared, having a small-diameter top coil endand a large-diameter base coil end. The tapered cage coil is axially inserted into a stator core. Then, the tapered cage coil is radially expanded to thrust slot-accommodated portions of the coil into slots of the stator core. This can eliminate the necessity of deforming the base coil end to thereby facilitate the manufacturing procedures. At the same time, possible spring back can be mitigated.

When accommodating a cage stator coil in a stator core made up of distributed cores, an end side distributed core composing end side core at an end side in axial direction is made larger than a central side distributed core composing central side core. The cage stator coil is formed by compressing a central portion of an original cage stator coil. The end side segment core composing the end core is set at a central portion in an axial direction of the cage stator coil then the end side coil is moved to an end portion in the axial direction. The central side segment core composing the central core is set at the central portion in the axial direction of the cage stator coil thereafter.

A method of producing a coil assembly to be wound in a stator core with a plurality of slots. The method prepares a first and a second coil wire each of which is made up of in-slot portions and turned portions, arranges the first and second coil wires in parallel with the turned portions being offset from each other in a lengthwise direction thereof, moves the first coil wire to establish engagement of the turned portions of the first and second coil wires, turns the first coil wire about a pivot where the turned portions engage, crosses the first coil wire over the second coil wire around the pivot, and turns the first coil wire around the pivot so as to twist the turned portions of the first and second coil wires together. This sequence of steps is repeated to twist or braid the first and second coil wires without undesirable deformation thereof.

A rotor provided in rotary electric machines comprises a stator core having a radial direction and slots provided with bottomed openings directed in the radial direction. The rotor also comprises a stator coil comprising slot accommodation portions being accommodated in the slots of the stator core and coil end portions each connecting mutually adjacent slot accommodation portions among the slot accommodation portions and respectively protruding from both end faces of the stator core. The stator coil is pre-formed into a cylindrical shape before the slot accommodation portions are accommodated into the slots of the stator core. The slot accommodation portions are formed to respectively have convex parts each protruding toward an opposite way to the slot openings, before the slot accommodation portions are accommodated into the slots. The convex parts are pressed by the stator core toward the openings during accommodation of the slot accommodation portions into the slots.

Stator for rotary electric machine and method of manufacturing the stator

A method for manufacturing a winding for an electric rotating machine includes steps of altering, passing, shaping, and connecting. In the altering step, connecting portions of conductor segments, a part of which is exposed, are altered in shape by a pressing die to provide good contact between the segments when they are connected. The altered segments are passing through slots of a stator core in the passing step. Ends of protruded portions of the segments are shaped so that they make an angle with respect to the radial section of the stator core in the shaping step. Adjacent segments are connected together at ends of the connecting portion in the connecting step.
