In an example, a method of shimming an uncured substructure for assembly is disclosed. The method comprises emitting a signal from an inspection system proximate a mating surface of the substructure, detecting a reflection of the signal with the inspection system, generating a data set based on detecting the reflection of the signal, the data set representing a shape of the mating surface, determining distances between a plurality of points on the mating surface and respective points on an inner surface of a support structure based on the data set, generating filler dimension data based on the distances, wherein the filler dimension data includes a varying thickness, shaping a filler structure with a computer numerical controlled shaping device using the filler dimension data, adhering a first surface of the filler structure to the mating surface of the substructure to form a shimmed substructure subassembly, and curing the shimmed substructure subassembly.

Methods and systems for forming a shimmed assembly

An illustrative example of the present disclosure provides a machine configured to form a composite structure. The machine includes a composite placement machine, measuring equipment, a tool path generator, and compaction equipment. The composite placement machine lays up composite plies. The measuring equipment measures surfaces of the composite plies to form measurements during layup of the composite plies. A computer includes a model of the composite plies for a structure. The tool path generator forms a modified tool path based upon a difference between the measurements and expected measurements for the composite plies in the model.

Composite structure fabrication systems and methods. The systems include a plurality of ply carriers, each of which is configured to support at least one ply segment, and an elongate forming mandrel, which defines an elongate ply forming surface that is shaped to define a surface contour of the composite structure. The systems further include a carrier transfer device, which is configured to selectively convey a selected ply carrier from a ply kitting area to an intermediate location, and a forming machine, which is configured to deform the selected ply carrier and a respective ply segment over a selected portion of the elongate ply forming surface. The forming machine further is configured to separate the selected ply carrier from the respective ply segment and return the selected ply carrier to the carrier transfer device. The methods include methods of operating the systems.

Composite structure fabrication systems and methods

A process and system for improving surface quality of composite structures, including laying up a first set of composite plies including a first outer ply of a first composite structure. A first intermediate surface of the first outer ply is measured to form a first set of measurements. A laydown surface for a tool path of a composite placement machine is modified to form a modified tool path, wherein modifying the laydown surface comprises modifying the laydown surface such that a laydown surface of the modified tool path matches the first set of measurements. A composite ply is laid down using the composite placement machine and the modified tool path.
