Disclosed herein, in certain embodiments, are composite materials, methods, tools and abrasive materials comprising a tungsten-based metal composition, a tungsten carbide, and an alloy. In some cases, the composite materials or matrix are resistant to oxidation.

Tungsten tetraboride composite matrix and uses thereof

A cutting element may include a substrate and an ultrahard layer. A top surface of the ultrahard layer includes a peripheral edge extending around the cutting element, a cutting crest extending across a major dimension of the cutting element from a cutting edge at a first portion of the peripheral edge to a modified region at a central axis of the ultrahard layer, and a lateral portion extending across a minor dimension of the cutting element from the peripheral edge to the modified region. The modified region along the major dimension includes a concave cross-sectional shape. The lateral portion along the minor dimension from the peripheral edge to the modified region includes one or more of a linear shape and a convex shape, and the modified region along the minor dimension includes a planar shape perpendicular to the central axis.

Cutting elements having non-planar surfaces and downhole cutting tools using such cutting elements

A downhole cutting tool includes a tool body with a cutting element or cutting element pocket thereon. At least a portion of the tool body or an attachment thereto is a metal matrix composite formed from metal carbide particles dispersed in a continuous metal matrix. The metal carbide particles make up less than 45 wt % of the metal matrix composite and/or less than 30 vol % of the metal matrix composite. The continuous metal matrix may also be formed from a metal or metal alloy other than Ni&#x2014;Si&#x2014;B and/or have a transverse rupture strength greater than 150 ksi and a fracture toughness over 22 ksi*in.

Metal matrix composite material for additive manufacturing of downhole tools

A cutting element may include a substrate, an upper surface of the substrate including a crest, the crest transitioning into a depressed region, and an ultrahard layer on the upper surface, thereby forming a non-planar interface between the ultrahard layer and the substrate. A top surface of the ultrahard layer includes a cutting crest extending along at least a portion of a diameter of the cutting element, the top surface having a portion extending laterally away from the cutting crest having a lesser height than a peak of the cutting crest.

A cutting element may include a substrate including a plurality of metal carbide particles and a first metal binder having a first metal binder content; an outer layer of polycrystalline diamond material at an end of the cutting element, the polycrystalline diamond material including a plurality of interconnected diamond particles; and a plurality of interstitial regions disposed among the interconnected diamond particles, the plurality of interstitial regions containing a second metal binder having a second metal binder content. The cutting element also includes at least one transition zone between the substrate and the outer layer, the at least one transition zone including a plurality of refractory metal carbide particles and a third metal binder having a third metal binder content, the third metal binder content being less than the first metal binder content and the second metal binder content.

A cutting element for a drill bit includes an outer support element and an inner rotatable cutting element, a portion of which is disposed in the outer support element, where the inner rotatable cutting element has a body with a non-planar cutting face.

A drill bit for drilling a borehole in earth formations may include a bit body having a bit axis and a bit face; a plurality of blades extending radially along the bit face; and a plurality of cutting elements disposed on the plurality of blades, the plurality of cutting elements comprising: at least one cutter comprising a substrate and a diamond table having a substantially planar cutting face; and at least two non-planar cutting elements comprising a substrate and a diamond layer having a non-planar cutting end, wherein in a rotated view of the plurality of cutting elements into a single plane, the at least one cutter is located a radial position from the bit axis that is intermediate the radial positions of the at least two non-planar cutting elements.

Kerfing hybrid drill bit and other downhole cutting tools

A cutting element has a port extending through at least a portion of the cutting element body. A cutting face of the cutting element includes an ultrahard material. The port is configured to provide fluid communication therethrough and to direct focused energy from a focused energy source through the cutting element toward a formation proximate the cutting face.

Energy-emitting bits and cutting elements

A cutting tool may include a tool body, blades extending from the tool body, and primary cutting elements and backup cutting elements are on each of blades. The backup cutting elements may be behind and at approximately the same radial distance from the axis of the tool body as a corresponding primary cutting element, where the primary cutting elements include cutting elements having a first non-planar shape and the backup cutting elements include cutting elements having a second, different non-planar shape.

Cutting structures for fixed cutter drill bit and other downhole cutting tools

A carbide composite for a downhole tool may be formed by depositing a first layer on a substrate, and a second layer at least partially adjacent to the first layer. The first and second layers may each include carbides, metal binders, organic binders, or a combination thereof. The first and second carbide layers may have a different particle size, particle shape, carbide concentration, metal binder concentration, or organic binder concentration from one another.
