A flange seal molded as a single piece from a synthetic material which can withstand the high heat and pressure produced by the engine. The flange seal is shaped to correspond the intake manifold housing. Connecting portions on the flange seal separate the individual port openings. The flange seal is located between the intake manifold housing and the cylinder head to seal the joint. Pressure is applied to the flange seal when the fasteners are tightened to aid in sealing.

A fuel module carrier assembly mounted between an intake manifold and an internal combustion engine includes an electrical lead, coil assemblies, fuel modules, fuel module seals, a molded carrier and runner seals. The fuel module carrier assembly retains and protects the electric fuel module components.

A fuel injection system for an internal combustion engine is provided that includes a fuel injector having an injector housing with first and second opposing portions. An injector passage extends between the first and second portions. A valve is disposed in the injector passage for selectively permitting fuel to flow from the first portion to the second portion. A fuel rail having a fuel passage includes a first opening receiving the first portion with the injector passage and fluid communication with the fuel passage. An intake manifold has a second opening receiving the second portion. A polymer layer extends from the fuel rail and intake manifold about at least a portion of the fuel injector sealing the first and second portions respectively to the fuel rail and intake manifold for preventing fuel from leaking from the fuel injection system. The injector wiring may also be integrated into the fuel injection system. The fuel rail may include a cavity for receiving wires that are connected to electrical contacts extending from the injectors into the cavity. A plastic material may be molded into the cavity to enclose the wires from the outside environment.

Integrated fuel system and wiring harness

A fuel rail is formed by a lost core process. The core is formed of metal, and then over-molded with plastic. The plastic over-molded metal core is immersed in a hot bath of glycolitin oil. The metal core melts, leaving the plastic overmold fuel rail. Attachment features can be formed in the fuel rail to attach fuel injectors by a snap fit connection, a threaded connection, or a twist and lock connection.

A releasable connection for attaching a cover to a molded intake manifold including a series of projections on the cover received into recesses in a flange molded into the manifold. Tapered recesses in the projections and adjacent sloping surfaces in the flange define opposing spaced surfaces, with a key pin inserted between the opposing surfaces to lock the cover to the flange.
