A method of forming a flanged tubular member includes the steps of: positioning a tubular blank in a die; applying nominal pressure; closing the dies; and increasing pressure within the blank, thereby converting the tubular blank to a hydroformed member having the flange and a hem with a cavity therein. The die halves define: a die tubular cavity portion; a die hem cavity portion; and a die flange cavity portion. Upon closing the die halves with nominal pressure and then increasing pressure, (1) the blank is deformed within the die tubular cavity portion; (2) the flange is defined from a portion of the blank in the die flange cavity portion; and (3) at least an intermediate hem is defined in the die hem cavity portion.

Method of forming a flanged tubular member in hydroforming

A body side construction for an automotive vehicle is formed from multiple tubular members arranged to maximize the strength of the body side members while minimizing the amount of material utilized in the manufacture of the body side members and, thus reducing the cost of manufacture of the automobile. The body side members are formed from tubular members preferably manufactured through a hydroforming process. The tubular members extend from the front pillar to the rear pillar and can vary in number and in size as appropriate for the load being carried by the body side members. The tubular members can also be used to transition from the body side portion of the automobile to the roof structure to provide an integrated frame assembly. The formation of the body side members from multiple tubular members also creates an internal reinforcement web to further enhance the strength of the section.

A hydroforming process forms a hydroformed automotive component as a multiple cell member having an integral internal rib separating the cells and reinforcing the hydroformed component to increase the strength of a hydroformed component with a given size and shape. The tubular blank can be manufactured through a roll-forming process or by welding two structural tubular members, to form a tubular blank that has multiple cells with an internal rib separating the cells. The hydroforming process injects fluid under pressure into each of the cells to expand the tubular blank into the shape defined by the die holding the blank. The internal web separating the cells of the blank becomes an integral internal reinforcement spanning the component to enhance the strength, rigidity and stiffness of the component. Providing differential pressure on the multiple cells can stretch and twist the internal rib for positioning internally as desired.

A roll-forming process for the manufacture of a structural member can be used in the manufacture of an automotive vehicle. The roll-forming process creates a component that has multiple cells with an integral internal web separating the cells, enhancing the strength, rigidity and stiffness of the component for any given size and shape. The roll-forming process starts with a piece of sheet metal and rolls the sheet metal into a desired shape and then rolls the tube back over on itself to create a second cell with the internal reinforcing web positioned between two structural cells of the beam. The rolled form is then welded into the formed shape to create the structural beam. The two cells of the beam can be the same general size or be formed as completely disparate sizes, depending on the design requirements of the structural member.

Method of roll-forming an automotive support member

A moon roof frame module is sized to span between the laterally spaced roof side rails of an automotive roof frame structure and is welded to the opposing roof side rails to be integrated into the roof frame structure. As a result, the moon roof assembly serves as a load path member to reinforce the automotive roof structure. The integrated moon roof frame module will receive roll over forces and increase the strength of the roof structure of an automotive vehicle. The moon roof frame module includes a U-shaped roof panel that is welded to the opposing roof side rails and provides a reinforcing cross member located forwardly of the moon roof opening. A second cross member positioned rearwardly of the moon roof opening increases rigidity of the reinforcing moon roof frame module.

A structural joint configuration is used in an automotive body structure in which a transverse roof cross member has a convoluted formed shape that must be connected to the longitudinally extending tubular roof side rail. A two-piece clam shell bracket forms the joint apparatus. A lower piece formed in a shape to mate to and receive the transverse roof cross member is welded to the underside of the tubular roof side rail while projecting a formed receiver to engage the transverse roof cross member. An upper piece clamps over top of the transverse roof cross member and is welded to the top portion of the tubular roof side rail. The joint apparatus can be secured to the transverse roof cross member and to the roof side rail by either welding or by adhesives to provide a reinforcement at the joint between the two structural members.

An automotive vehicle body includes a tailgate and a repositionable D-pillar structure which is slidingly engaged with the body and movable from a first position adjacent the tailgate to a second position forward of the tailgate. A sliding backlite may either be retracted within the tailgate or carried upon and moved with the D-pillar structure. In one embodiment, quarter window panels, which may be either glass or other types of solid panels, are positionable within either the window openings of the D-pillar roof structure or within housings contained within the vehicle's quarter panels.

A split glass rear side window assembly is separable along a generally horizontal longitudinally extending line into an upper glass member and a lower glass member separated by a seal carried by the lower glass member to receive the upper glass member when raised to cover the corresponding body opening. The upper and lower glass members are connected by side links that are pivotally connected to the lower glass member and slidable along the ends of the upper glass member to permit the upper and lower glass members to be stored in a parallel orientation spaced transversely within the limited storage area above the rear wheel well in the vehicle body. A spring device urges the lower glass member into a pre-selected storage pocket spaced transversely of the path of movement of the upper glass member. A rack and pinion apparatus vertically moves the window members.
