A bellows motor expansion chamber for electric submersible pumps (ESP). An ESP assembly includes an electric submersible motor between a thrust chamber and a motor expansion chamber, the motor expansion chamber including a bellows coupled to a releasable bellows anti-movement system including a heat-activated release and alterable between an immobilizing position, wherein the releasable anti-movement system prevents concertinaed movement of the bellows in the immobilizing position, and a released position, wherein the bellows is concertinaedly moveable in the released position, and wherein the releasable bellows anti-movement system is in the immobilizing position below a release temperature and in the released position above the release temperature. A filter section within a well fluid inlet of the bellows motor expansion chamber includes a least two concentric filters of varying porosity, and a housing surrounding the filters including angled ribs and flow holes.

A downhole tool includes an electric submersible pump to pump a well fluid to a surface of a borehole. The downhole tool includes a motor to power the electric submersible pump and a seal section to protect the motor from the well fluid. The seal section includes an elastomeric bag and a clamp at each end of the elastomeric bag to secure the elastomeric bag. The seal section includes an elastomeric bag protector secured around each clamp, wherein the elastomeric bag protector extends axially beyond a respective clamp to surround a tapered portion of the elastomeric bag above and below the clamp, and wherein the elastomeric bag protector has a sloped inner diameter that matches a profile of the tapered portion.

A gas separator operationally coupled between a submersible pump and a motor for use in downhole reservoirs includes an intake housing and an inner intake assembly. The intake housing includes at least two sets of intake ports along an upper section adjacent to the pump with ports in a set vertically offset and sets horizontally offset. The inner intake assembly includes a separation chamber, a self-orienting intake rotatable around a central axis and having at least one communication port, and a port controller. The port controller functions to position the communications port toward the bottom of the gas separator when the gas separator is positioned horizontally in a downhole wellbore. The intake housing allows reservoir fluid traveling downstream to pass through intake ports and into the separation chamber through the communication ports.

A system and method for enhanced magnet wire insulation is described. The method comprises a sequence of operations to create an enhanced magnet wire insulation suitable for use in temperatures of about 550&#xb0; Fahrenheit. A magnet copper wire is wrapped with a polyimide wrap and subsequently wrapped with an organic polymer thermoplastic (e.g., PEEK). The polyimide wrap is applied while the magnet copper wire is around a spool to create a wrapped magnet wire. The wrapped magnet wire can be heated using an induction coil in a metal tube bolted to an extruder to remove moisture and to enable adding the layer of organic polymer thermoplastic. The metal tube can be held at a partial vacuum to augment moisture removal of the wrapped magnet wire prior to running the wrapped magnet wire through the extruder which adds the organic polymer thermoplastic layer. This method produces an enhanced magnet wire suitable for a wide range of temperatures.

Making an enhanced magnet wire insulation suited for an electric submersible motor application

An apparatus and system for sealing an electrical submersible pump (ESP) assembly are described. An ESP system includes a top portion of a seal section including a sand barrier portion defined by a sand barrier stop secured between the ESP intake and an adapter portion, the sand barrier portion including a sand barrier wedged between the sand barrier stop and the adapter portion, the adapter portion encasing a mechanical seal and secured between the sand barrier portion and a head portion, the head portion secured between the adapter portion and a seal section housing, the head portion including a thrust bearing and a thrust runner, wherein each of the thrust bearing and the thrust runner includes at least one pad having a diamond-like carbon (DLC) layer on an outer surface.

Apparatus and system for sealing submersible pump assemblies

A thrust bearing suspension system and apparatus is described. A thrust bearing suspension system includes an electric submersible pump including at least two impellers, each of the at least two impellers paired with a diffuser, a thrust bearing set between two of the at least two impellers, the thrust bearing set comprising a bushing moveable axially between the two impellers and pivotable along a bushing-to-diffuser pivot key, and a retaining ring on a rim of the bushing constraining the axial movement of the bushing, the retaining ring extending across a radial tolerance between the bushing and at least one of the diffusers.

An electric submersible motor thrust bearing system includes a thrust bearing assembly carrying a thrust of an electric submersible motor, the thrust bearing assembly including a split ring secured around a shaft of the electric submersible motor inward of a rotatable thrust runner, the rotatable thrust runner coupled around an outer diameter of the split ring and mated above a non-rotatable thrust bearing, the rotatable thrust runner serving as a barrier to radial expansion of the split ring, a lock ring secured to the thrust runner by a threaded connection, at least a portion of the lock ring above the split ring and at least a portion of the thrust runner below the split ring, and the threaded connection securing the split ring axially between the lock ring and the thrust runner.

An apparatus and system for a thrust-absorbing horizontal surface pump assembly. A thrust-absorbing horizontal surface pump system includes an intake chamber including a stationary thrust bearing paired with a rotatable thrust runner to form a thrust bearing set, wherein a first face of the stationary thrust bearing positioned towards the rotatable thrust runner is at least partially diamond-coated, and wherein a second face of the rotatable thrust runner positioned towards the stationary thrust bearing is at least partially diamond-coated, a fluid entrance that receives fluid into the intake chamber, and a pump inlet that receives the fluid into the multi-stage centrifugal pump, wherein the thrust bearing set is arranged around the intake shaft such that during operation of the electric motor the thrust bearing is in a pathway of the fluid as the fluid flows between the fluid entrance and the pump inlet.

An electric submersible motor includes a motor shaft extending longitudinally through a stator bore, the motor shaft bendable out of alignment with a longitudinal axis of the stator bore, a carrier keyed the stator bore, each rotor section of the motor separated from an adjacent rotor section by a roller bearing including a rounded roller cage between a rotatable inner race and a non-rotatable outer race, the inner race inward of the roller cage and rotatably secured to the motor shaft, the outer race having a curved inner diameter (ID) forming a roller cage socket, an outer diameter (OD) of the outer race non-rotatably secured to an ID of the carrier, the roller cage and outer race forming a spheroidal joint as the roller cage pivots off the longitudinal axis of the stator bore as the motor shaft bends.

A system and method for enhanced magnet wire insulation is described. The system of the invention provides an enhanced insulation for magnet wire that is capable of withstanding high temperatures and provides a seal against water that is needed in electric submersible pump (ESP) applications. The enhanced insulation of the system of the invention provides the dielectric advantages of polyimide tape, such as Kapton tape, while also including the advantages of organic polymer thermoplastic insulation that prevents the delaminating at high temperatures that may occur in pumping applications using a variety of electrical submersible motors.

An electric submersible motor includes a rotatable motor shaft extending longitudinally through a submersible motor, a bearing sleeve secured to the rotatable motor shaft in between two adjacent rotor sections, a motor bearing radially outward from the bearing sleeve and pressed against a stator bore, wherein the motor bearing comprises a series of magnets dispersed around an outer diameter of the motor bearing, and an insulation layer covering a surface of each magnet of the series of magnets, wherein the insulation layer faces the stator bore. A motor bearing includes a series of recessions dispersed around an outer axial surface of a motor bearing, a magnet inset in each recession of the series of recessions, and an insulation layer coating a surface of each of the magnets.
