A method of manufacturing a wiring harness assembly includes the steps of forming a plurality of electrically conductive wires encased within a substrate formed of a dielectric material, forming an opening in the substrate located and sized such that a section of the plurality of electrically conductive wires is exposed within the opening, disposing a support segment within the opening, securing a connector segment including a plurality of terminals to the support segment, and placing the plurality of terminals in mechanical and electrical contact with the plurality of electrically conductive wires.

A wiring harness assembly includes a first flexible planar wire cable having a first plurality of separated conductors formed in a first insulating layer comprising a first substantially flat exterior surface, a second flexible planar wire cable having a second plurality of separated conductors formed in a second insulating layer comprising a second substantially flat exterior surface, and a first plurality of apertures formed in the first substantially flat exterior surface and a second plurality of apertures formed in the second substantially flat exterior surface. A wiring harness assembly includes a first flexible planar wire cable. The first flexible planar wire cable has a first plurality of separated conductors formed in a first insulating layer. The first insulating layer includes a first flat exterior surface. The first flat exterior surface defines first apertures that expose at least a portion the first plurality of separated conductors. A wiring harness assembly includes a plurality of separated conductors formed of an electrically conductive material, a substrate formed of a dielectric material encasing the plurality of separated conductors, a location feature integrally formed with the substrate and an opening defined in the substrate having a predetermined size and shape. A section of the plurality of separated conductors is exposed within the opening. The opening is precisely located relative to the location feature.

A wiring harness assembly is presented. The wiring harness assembly is formed by a method that includes the steps of crimping an electrical wire cable within a crimping feature of an electrical terminal having wire strands protruding from the crimping feature and fusing the wire strands of protruding portion, or 'wire brush' so that the wire strands are in intimate contact, thereby eliminating voids between individual wire strands of the wire brush. The wires may be fused by laser welding, soldering, or brazing. The method may be especially beneficial for wire strands having an insulative oxide layer, such as aluminum. The bonding reduces the resistance between the wire strands due to insulating oxide layers on the surface of the wire strands and inhibiting of corrosion by eliminating inter-strand gaps where electrolytes in solution may enter and cause galvanic corrosion.

Wire harness assembly

A wire cable assembly includes a terminal having a termination segment attached to an end of a wire cable, a connection segment configured to attach to a mating terminal, and a transition segment intermediate the termination segment and the connection segment. The transition segment of the terminal has a generally rectangular cross section and a recess defined in at least one distal edge and preferably both distal edges of the transition segment. The recess may alternatively be characterized as a concavity, notch, hollow, or indentation. A sealant is applied to the transition segment and a sleeve encloses at least a portion of the termination segment, the end of the wire cable, and at least a portion of the transition segment. The sealant fills the recess(es) and blocks a leak path between the sleeve and the distal edge. The sleeve may be a section of dual wall heat shrink tubing.

A method is provided for attaching a termination arrangement to a shielded cable which includes a conductive core, a core insulation layer, a conductive shield layer, and an outer insulation layer. A length of the outer insulation layer is removed to expose an end portion of the conductive shield layer and a length of the core insulation layer is removed to expose a portion of the conductive core. The termination assembly is provided having a terminal, a core crimp section in electrical communication with the terminal, and an inner ferrule section connected to the core crimp section. The core crimp section is positioned adjacent to the exposed conductive core and crimped around said conductive core in electrical contact therewith. The inner ferrule section is positioned adjacent to the exposed conductive shield layer and crimped around the core insulation layer. The core crimp section is separated from the inner ferrule section.

Termination assembly for a shielded cable and method of assembling

A method to electrically and mechanically connect at least one wire conductor to a terminal includes the steps of cutting and stripping a portion of an insulation outer layer along an end section of the at least one wire conductor to expose a lead of the at least one wire conductor. A further step includes applying a bonding process to the exposed lead to break down oxides disposed on the lead. A further step in the method is crimping the lead having the applied bonding process to the terminal to form a crimp connection connecting the at least one wire conductor to the terminal.

An electrical contact includes at least one grooved channel defined in an interior surface of the electrical contact along at least a portion the electrical contact disposed along a longitudinal axis. The portion is configured to axially receive a lead of a wire cable for attachment thereto and thereby allow the attached lead to at least engagingly make contact against a recessed surface of the grooved channel. The grooved channel has a depth and includes at a least one sidewall extending along the depth. The sidewall includes at least one section that angularly extends from the interior surface to a point recessed from the interior surface disposed on the sidewall along the depth.

An electrically-conducting contact element includes a section of the contact element defining an aperture. The section is configured to receive a wire cable within the aperture for attachment thereto. The section includes an internal surface with at least one groove having sharp edges formed therein. A wire assembly that includes the electrically-conducting contact and a method to construct the electrically-conducting contact are also presented. The method includes a step of providing the contact element and forming at least one cutout groove on the internal surface of the contact element. A further step in the method includes altering material on the internal surface of the contact element by a forming means. The forming means may be one of milling, rifling, machining, cutting, indenting, or stamping. A wire assembly and a vehicular electrical wiring harness that respectively include the contact element are also further presented.

Electrically-conducting contact element with an aperture with an internal surface having a groove with sharp edges

An electrical contact includes a knurl pattern disposed along at least a portion of an interior surface of the electrical contact. The portion receives a lead of a wire cable along a longitudinal axis and is attached thereto to form a crimp connection. The knurl pattern includes a plurality of recessed elements and each recessed element has a rhombus shape that includes inner corners. An orientation of a first pair of opposing, generally axial inner corners define an axial minor distance therebetween and an orientation of a second pair of opposing, inner corners define a major distance therebetween. The axial minor distance is less than the major distance. The recessed elements of the knurl pattern are especially suitable for engagement with an aluminum wire cable to form the crimp connection. A wire assembly that includes the crimp connection is associated with a cable harness disposed in a motorized vehicle.

Electrical contact having knurl pattern with recessed rhombic elements that each have an axial minor distance

Methods of making a sealed crimp connection attaching a terminal to a wire conductor are provided. A layer of fluid conformal coating is applied to overlie a terminal and underlie at least a lead of the wire conductor upon at least the lead being received into the terminal. The terminal, the fluid layer, and at least the lead of the wire conductor are crimped to form the crimp connection. Fluid conformal coating is displaced where an abutting surface of the terminal makes contact with at least the lead of the wire conductor. The fluid conformal coating is cured to a non-fluid state. The fluid conformal coating may be formed of an acrylated urethane material that may provide an increased pull force and a low crimp resistance in the crimp connection. The crimp connection may be constructed using a manufacturing process on an automated assembly line.
