A bone fusion device includes: a shaft including a porous section and a threaded proximal section configured for facilitating a compression; and a head threadably connected to the threaded proximal section, the head including a plurality of teeth configured for engaging with a bone, the bone fusion device being formed as a fastener.

A bone fusion method, system and device for insertion between bones that are to be fused together and/or in place of one or more of the bones, such as, for example, the vertebrae of a spinal column. The bone fusion device comprises one or more extendable tabs having a central rib. The bone fusion device includes one or more support channels configured to receive an insertion instrument that is then secured to the bone fusion device via a coupling mechanism. As a result, the coupled device is able to be securely positioned between vertebrae using the insertion instrument with minimal risk of slippage.

A method of manufacturing multiple orthopaedic implants includes: producing a strip of material including a composite of a first porous ingrowth material and a second porous ingrowth material; forming a plurality of through-openings in the strip; and cutting a plurality of implant blanks from the strip, each of the implant blanks including at least one of the formed through-openings.

A method of forming an implant includes: placing a scaffold having a plurality of pores formed therein in a mold part cavity of a mold cavity of a mold, the placed scaffold including at least one vent opening that accepts at least one mold insert post of the mold, the at least one vent opening and the at least one mold insert post forming a clearance therebetween; and injecting molding material into the mold cavity to fill the mold cavity and form the implant such that gas flows through the clearance without molding material flowing through the clearance during the injecting.

The bone fusion device includes a frame and one or more extendable plates. The bone fusion device is able to be inserted between or replace the vertebrae by using a minimally invasive procedure wherein the dimensions and/or other characteristics of the bone fusion device are selectable based on the type of minimally invasive procedure.
