Disclosed herein is a secondary battery pack including a battery cell, a protection circuit module (PCM) assembly having a connection member (A), an insulative mounting member having a connection member (B) embedded therein, and an insulative cap. The connection member (B) is coupled to a second electrode terminal of the battery cell by welding, such that the connection member (B) is electrically connected to the second electrode terminal of the battery cell, in a state in which the insulative mounting member is mounted on the battery cell. The connection member (A) is coupled to a first electrode terminal of the battery cell upward from a PCM, such that the connection member (A) is electrically connected to the first electrode terminal of the battery cell. The electrical connection between the PCM assembly and the connection member (B) is achieved in a physical contact fashion.

Secondary battery pack having PCM assembly and insulating mounting member of novel structure

Disclosed herein is a secondary battery pack including a battery cell, and a protection circuit module (PCM) assembly, configured in a specific structure, coupled to the top of the battery cell. The secondary battery pack includes a battery cell having an electrode assembly mounted in a battery case together with an electrolyte in a sealed state, a protection circuit module (PCM) assembly including a PCM and connection members, the PCM assembly being provided with a through-hole for connection, an insulative mounting member mounted at the top of the battery cell, an insulative cap coupled to an upper end of the battery cell. One of the connection members, i.e., the connection member (A), protrudes from one end of the PCM assembly such that a region of the connection member (A) electrically connected to the battery cell is exposed upward from the PCM assembly. The other connection member, i.e., the connection member (B), is coupled to the bottom of the PCM such that at least a portion of the connection member (B) is exposed upward from the PCM assembly through the through-hole for connection. The electrical connection between the connection members and the electrode terminals of the battery cell is achieved at the top of the PCM while the insulative mounting member and the PCM assembly are loaded on the battery cell.

Disclosed herein is a secondary battery pack including a battery cell having an electrode assembly of a cathode/separator/anode structure mounted in a battery case together with an electrolyte in a sealed state, an insulative mounting member having openings, through which electrode terminals of the battery cell are exposed to the outside, the insulative mounting member being configured to have a structure in which a safety element is mounted to the top of the insulative mounting member, the insulative mounting member being disposed in direct contact with the top of the battery cell, and an insulative cap coupled to the top of the battery cell so that the insulative cap surrounds the insulative mounting member in a state in which the safety element is mounted to the insulative mounting member, wherein the battery case is provided at the top thereof with a coupling groove, and the insulative cap is provided at the bottom thereof with a coupling protrusion formed in a shape corresponding to the coupling groove, the coupling of the insulative cap to the battery cell being achieved by the insertion of the coupling protrusion into the coupling groove.

Disclosed herein is a battery pack including a battery cell, an insulative mounting member coupled to the battery cell in a specific coupling structure, a positive temperature coefficient (PTC) element having a lower connection plate directly coupled to the battery cell while the lower connection plate is not bent, and an insulative cap, whereby the number of the members for electrical connection and electrical insulation is reduced, with the result that the assembly process of the battery pack is greatly simplified, the dead space is reduced, with the result that the capacity of the battery in the same-sized battery pack is maximized, and the structural stability of the battery pack against an external force is improved.

Disclosed herein is a no-welding type battery pack using one or more forced-inserting type rivets. A cap assembly includes a base plate mounted to an open upper end of a battery case, a protection circuit module (PCM) mounted on the base plate, and a top cap coupled to the upper end of the battery case while the top cap covers the PCM. The top cap is made of an insulative material. The electrical connection and the mechanical coupling between the PCM and the base plate are accomplished by one or more forced-inserting type rivets. The cap assembly is included the battery pack. The no-welding type battery pack using the one or more forced-inserting type rivets is manufactured without welding or soldering requiring an excessive amount of time and skilled technique during the electrical connection between the battery cell and the PCM. As a result, the assembly process of the battery pack is simplified, and therefore, the manufacturing time of the battery pack is reduced. Consequently, the manufacturing costs of the battery pack are decreased, the automation of the assembly process is accomplished, and the structural stability of the battery pack is improved.

Disclosed herein is a cap assembly mold mounted to a battery cell, in which an electrode assembly including cathodes/separators/anodes is disposed, wherein the cap assembly mold is manufactured by integrally forming a protection circuit board, a safety element, connection terminals, and a cap housing by insert injection molding, and, when the insert injection molding is carried out, the connection terminals are partially exposed from the lower end surface of the cap assembly mold such that the connection terminals can be electrically connected to electrode terminals of the battery cell. According to the present invention, the cap assembly mold is formed by insert injection molding in the state that the protection circuit and the battery are not connected with each other. Consequently, the molding process is carried out using normally available resins, the cap assembly mold is electrically stable, the coating process for preventing electrical short circuits is not necessary, and the possibility of electrical damage to the protection circuit is eliminated.

The present invention provides a protection circuit module (PCM) insert injection mold, and a battery having the same. The PCM insert injection mold is made by inserting a PCM, including a plate having protection circuit formed thereon and connection terminals and optionally leads, with the protection circuit plate, connection terminals and leads being electrically connected, into an inner space of a mold, and injecting a molten resin into the inner space of the mold such that the leads are partially exposed to the outside where the PCM includes the leads, or such that the connection terminals are partially exposed to the outside where the PCM does not include the leads. Since the PCM is prepared by insert injection molding under the condition that the protection circuit and battery cell are not connected, i.e., that power is not applied to a battery, the PCM can be molded using general resins, is electrically stable, does not require a coating step for preventing short circuit, and is rare electrically damaged.
