A power system for an electrical system with highly fluctuating loads is powered by one or more power sources that are slow to react to load changes. The power sources are connected to electrical equipment used on the drill rig which provide active load to the generate. One or more load banks may be positioned to provide passive load to the generators to maintain generally constant generator load, while allowing for instant access to power as active load increases. Generators may be run at 100% capacity, a maximum efficient capacity, or at a high enough level to allow for a sufficiently rapid increase in power output. At least one parameter of a drilling operation may be utilized to anticipate load demand changes.

Generator load control

A method of manufacturing a device includes thermally spraying tungsten carbine in feedstock that does not include Cobalt but that includes Nickel, Copper, or a Nickel-Copper alloy, the method improves the base coating toughness, anticorrosion, and antifouling properties for high load application in sea water and brackish water environments. Additionally, a Cobalt-free material lowers material costs and reduces the global demand of Cobalt. Providing a topcoat of a Silicon-doped DLC significantly reduces the topcoat brittleness of common DLC failures such as 'egg shell' in high stress applications. Thus, high hardness, low friction applications may be tailored in high stress applications.

A power semiconductor module has a base plate, a housing affixed to the base plate, a DC busbar affixed to the base plate and the housing, and AC busbar affixed to the base plate and the housing, control electronics positioned in an interior of the housing and connected to the AC and DC busbars, and a sealant material applied to seams between the base plate in the housing, to seams between the DC busbar and the housing, and to seams between the AC busbar in the housing. The sealant material is applied such that the control electronics of the power semiconductor modules are in an air-tight environment.

Condensation resistant power semiconductor module

A power semiconductor module has a base plate with a heat sink affixed thereto, a housing affixed to the base plate, a DC busbar affixed to the base plate and to the housing, an AC busbar affixed to the base plate and to the housing on a side of the housing opposite the DC busbar, and control electronics positioned in an interior of the housing and connected to the DC busbar and to the AC busbar. The heat sink has a plurality of pins affixed to one side of the base plate and extending outwardly therefrom. Each of the plurality of pins is of a forged or impact extruded pure aluminum material.

Heat sink for a power semiconductor module

An electric motor having internal closed loop cooling includes a cooling chamber coupled to the stator cover of the electric motor. A fan is positioned to circulate air through the interior of the electric motor and the cooling chamber. A heat sink in the cooling chamber removes heat from the circulating air. The heat sink may be coupled to a fluid cooling jacket to transfer heat thereto or therefrom.

Internal closed loop cooling

A moisture detecting system has a power semiconductor module having a gate driver with the gate in which the gate driver has an on condition and an off condition, a power supply connected to the gate driver so as to supply voltage to the gate driver, a controller cooperative between the power supply and the gate driver so as to set the gate driver between the on condition and the off condition, and a sensor connected to the gate driver so as to detect a leakage of current across the gate driver. The controller is cooperative at the power supply so as to turn off the power supply when the signal is indicative of the leakage of current. The gate driver can an IGBT or a MOSFET.

An electric motor for a direct drive drawworks may be supported by one or more motor mounts. The motor mounts may include adjusting assemblies adapted to increase or decrease the length of the motor mounts. The motor mounts may include damping assemblies adapted to allow damped motion between the electric motor and the surface. The length and damping coefficients of the motor mounts may be adjusted to align the electric motor with the drum or shaft to reduce vibration. The electric motor may be removable from the drawworks by, for example, a splined shaft, a flange coupled shaft, or the rotor being selectively removable from the interior of the motor.

Direct drive drawworks with bearingless motor

A system for supplying power for drilling operations has a main powerhouse and a drill floor powerhouse in which the drill floor powerhouse is movable in relation to the main powerhouse. The main powerhouse has an generator/generator, a mud pump, and a mud pump drive thereat. The mud pump drive is supplied with power from the engine/generator. The drill floor powerhouse as an energy storage system connected or interconnected to an output line from the engine/generator such that power from the engine/generator is directed to the energy storage system. The drill floor powerhouse has a load connected to the energy storage system such that power from the energy storage system is directly transferred to the load and such that power from the engine/generator is isolated from the load.

A low inertia permanent magnet motor includes a stator and rotor. The rotor includes a generally tubular and hollow rotor body coupled to the shaft of the motor by one or more spokes and/or webs. The permanent magnets of the rotor are coupled to the rotor body. In some embodiments, the low inertia permanent magnet motor may be used to power a drawworks. In some embodiments, the drawworks may be controlled by an active heave compensation controller.

Low inertia direct drive drawworks

A multi-speed electric motor may include a plurality of windings arranged into winding phase groups. A speed controller may switch two or more windings between a series and a parallel configuration in each winding phase group. The speed controller may also switch the winding phase groups between a delta and a Wye configuration. By selecting a specific configuration, one or more of the holding torque, torque ratio, no-load maximum speed, and volts/Hz ratio of the AC motor may be optimized for a given application. In some embodiments, the AC motor may be used as part of a piece of drilling rig equipment such as a drawworks, winch, mud pump, top drive, or rotary table.

Multi-speed electric motor

A method for coupling a permanent magnet to a rotor body of an electric motor includes providing a rotor body having an outer surface. A mounting hole is formed in the rotor body. A permanent magnet in the form of an annular section is provided. The concave surface of the permanent magnet has a diameter generally equal to the outer diameter of the rotor body. The permanent magnet has a hole formed therein to receive the threaded connector, the hole having a countersink at the convex surface of the permanent magnet. The permanent magnet is positioned on the outer surface of the rotor body such that the hole lines up with the mounting hole, an elastomeric body is positioned in the countersink, and the threaded connector is positioned through the elastomeric body and the hole of the permanent magnet to couple to the rotor body.
