An axle housing assembly and a method of manufacture. A friction weld may join a spindle to an arm portion of the axle housing assembly. An extension weld may encircle the arm portion. The extension weld may extend from the friction weld in a direction that may extend away from the spindle.

Ferrous alloys and methods of forming the ferrous alloys are disclosed. A ferrous alloy material may include iron and boron and an outer case layer. The outer case layer may have an average grain size of ASTM 9 or finer and may have a case thickness of at least 0.001 inches. The boron concentration of the outer case layer may be greater than a boron concentration of a core of the material. The ferrous alloy material may also include a nitrogen scavenging agent and may have a nitrogen concentration in the outer case layer that is greater than a nitrogen concentration in the core of the material. The alloy may be formed by performing a carburizing step and a nitriding step above the upper critical temperature on a boron steel. The method may include a single heat and quench cycle.

A pinion assembly having a pinion and at least one bearing unit. The bearing unit may have a set of bearing elements and an outer race. The bearing elements may be rotatably disposed on a bearing surface of the pinion such that the bearing elements may be disposed between and may engage the bearing surface and the outer race.

An axle shaft is fabricated from two separate pieces. The axle shaft is comprised of an axle shaft body having a forged initial flange portion formed at one end. An axle shaft flange, fabricated by stamping or casting for example, is secured to the forged initial flange portion at a weld interface to form a finished axle shaft.

A method of welding an axle housing surface to a blank surface includes generated heat in one of the two components. Heat is generated from at least one of these surfaces at their interface sufficient to weld them together. The surfaces are then applied together.

Method for welding a differential housing

A vehicle suspension assembly is provided that includes a vehicle frame. A suspension member is pivotally supported on a portion of the frame. A torsion bar having a longitudinal axis and first and second opposing ends is supported between the vehicle frame and a suspension member by its ends. The torsion bar is twisted about the longitudinal axis in response to the suspension member pivoting relative to the frame. Resin coated reinforcing fibers are secured to the exterior surface of the torsion bar at an angle relative to the longitudinal axis. The torsion bar may be hollow to reduce the weight of the torsion bar. The resin coated carbon fibers are cured to the exterior surface by an oven or by induction heating.
