A method and apparatus for processing a sheet of material. The sheet of material may be secured relative to a tool in an incremental sheet metal forming machine. The sheet of material may be incrementally shaped into a shape of a part using a stylus. The stylus may comprise a rod having a first end and a second end, a substantially curved surface on the first end, and a texture on at least a portion of the substantially curved surface on the first end. The texture may be configured to channel a lubricant onto the first end.

Method and apparatus for incremental sheet forming

A cutting tool incorporates a body terminating in cutting edges distal from a chuck mount and having an axial bore for reduced mass to raise the natural frequency of the tool. In certain of the embodiments, the body is preformed from a steel or carbide blank into a cylindrical pipe forming the hollow bore prior to grinding of the cutting edges. Filling of the bore with a light weight polymer to further absorb vibration can also be employed.

An apparatus comprises a platform, a stylus, and a heating system. The platform is capable of holding a sheet of material. The stylus is capable of impinging the sheet of the material to incrementally form a shape for a part. In one advantageous embodiment, an apparatus may comprise a first plate, a second plate, and an isolation plate. The first plate may be capable of receiving a mounting member for a tool requiring an operating temperature that remains substantially constant for operation of the tool. The second plate may be capable of being secured to an object. The isolation plate may be located between the first plate and the second plate. The first plate, the second plate, and the isolation plate may be secured to each other. The insulating plate may be capable of thermally isolating the tool from the object.

A preform and method for forming a structural assembly are provided. The preform can be formed by friction welding structural members to a base member and subsequently providing a connection material to join the structural members. The resulting preform can be formed with dimensions and a configuration that approximate the dimensions and configuration of the structural assembly. Thus, the structural assembly can be formed by joining multiple members that are generally smaller than the finished assembly.

Machined structural members and methods for forming the same are disclosed. In one embodiment, a structural member includes a web portion that extends in a first direction that includes a non-planar portion, and a first flange portion coupled to the web portion that extends in the first direction. A second flange portion is coupled to the web portion that also extends in the first direction. The first flange portion and the second flange portion are spaced apart in a second direction that is approximately perpendicular to the first direction. The web portion and the first and second flange portions are integrally formed as a unitary, monoblock component.

A right angle, modular machining head can be removably mounted on the too head of a CNC machining center to provide contour machining of a work piece around a C-axis. The modular head includes a rotating drive that moves the tool around a contour axis, producing nutational motion allowing close contouring of a work piece. The tool can be powered by a driven spindle on the tool head, or by a motor carried within the modular head. A locating connection between the modular head and the tool head, in combination with a position signals produced by a rotary encoder on the modular head registers the exact position of the tool within the coordinate reference system used by the machining center control system.

The present invention comprises methods of machining a workpiece. In one embodiment, a method includes positioning a workpiece in a first position in a process station of a machine system, and forming at least one check feature on the workpiece. A position of the check feature is then sensed while the workpiece is positioned in the first position, and one or more machined features are formed on the workpiece relative to the check feature while the workpiece is positioned in the first position. The workpiece is then moved from the first position to a second position within the process station, and a position of the check feature is again sensed while the workpiece is positioned in the second position. One or more machined features are then formed on the workpiece relative to the check feature while the workpiece is positioned in the second position.

Methods for controlling dimensional variations in workpieces subjected to machining operations

A method of stir welding T-joints comprises assembling and stir welding first and second members. The first member comprises a sheet portion of material and also comprises restraining surfaces. The second member comprises a rib. The rib is stir welded to the sheet portion with the edge margin of the rib being positioned between the restraining surfaces of the first member. During stir welding, the restraining surfaces of the first member limit movement of the rib relative to the first member. A tooling portion is preferably formed as a contiguous portion of the material of one of the first and second members. The first and second members are secured to a stir welding apparatus via the tooling portion during the stir welding. The method yet further comprises a step of separating the tooling portion from the first and second members after forming the stir welded T-joint.
