Further, a wire-circuit sheet and its manufacturing method include: a resin sheet on which a plurality of wires lie as crossing or coming close to each other, cutting holes being provided at the crossing or close points of the plurality of wires to cut off the wires and the sheet together, and the wires being fixed and sandwiched in between laminated resin sheets with a sticky surface. Moreover, in an electric junction box utilizing the wire-circuit sheet, a busbar-wire connecting method includes the steps of: forming insertion holes through a cover in order to insert and fix busbar-tabs as terminals; inserting the busbar-tabs as terminals into the insertion holes in the cover; mounting a wire-circuit sheet at a predetermined position on the cover; and using the busbar-tabs as welding electrodes to weld the wires and the busbar-tabs together to connect them in a conductive state.

A covered wire waterproof connection structure including wire members which are conductively connected at a connection portion and resin material which covers around the connection portion. At least one of the wire members comprises a covered wire having a conductive wire portion including plural wire cores between which gaps are formed, and a cover portion formed by coating resin around an outer periphery of the conductive wire portion. The resin material is filled into all of the gaps at a portion of the conductive wire portion.

The electric junction box is formed by setting a bus-bar circuit board and an insulator cover in the module case. A meter module includes a meter panel in which meters and indication lamps are mounted, a centralized control circuit board in which control circuits for car electric devices including the meters and indication lamps are installed, an electric junction box for distribution of power, input and output signals and for integration of earth lines, and a module case. The electric junction box is formed by setting a bus-bar circuit board and an insulator cover in the module case. The centralized control circuit board and the meter panel are fixed over the electric junction box, whereby the meter panel, the centralized control circuit board and the electric junction box are intensively incorporated. The above arrangement simplifies electric wiring in the instrument panel portion of car and facilitates assembling of the electric devices such as the meter panel. A wiring harness protector includes a protector main body for protecting a wiring harness therein and a cover. A plurality of through holes are concentrated in the cover, and a plurality of connectors in the wiring harness set in the protector main body are set through the corresponding through holes in a direction perpendicular to the wiring harness extending direction. The connectors are fixed through a connector stopper to form a multipolar connector. The wiring harness protector simplifies the wiring harness, especially the wiring arrangement of instrument panel harness, and facilitates setting and assembling of wiring harness.

In the covered-wire connection method and structure in which at least one of members to be conductively connected to each other is a covered wire comprising a conductive wire portion and a cover portion of resin which is coated around the outer periphery of the conductive wire portion, both of the members are overlapped with each other at connection portions thereof, the overlapped connection portions are pinched between a pair of resin chips, and then the cover portion are melted and dispersed by ultrasonic vibration while pressing the connection portions of the members from the outside of the resin chips to conductively connect both of the members to each other at the connection portions thereof. Thereafter, the pair of the resin chips are melted to be fixed to each other, so that the connection portions are sealed with the melted resin chips.

Waterproof connection method for covered wire with resin encapsulation

The present invention provides a connecting configuration in wiring harness assembly or in a junction box used in the wiring harness assembly, wherein a plurality of individual primary wires and branch wires branched therefrom to form sub wiring harnesses are connected to each other per predetermined circuits by connecting means by way of electrically insulating members each made of a sheet or a thin plate covering the joint portions therebetween, which insulating members being piled up in one-on-another form, so that the entire wire connecting configuration can be accommodated in one casing or one box. Since the connecting configuration according to the present invention is constructed as such, minimization, weight saving and integration of a wiring harness assembly or a junction box used therein are all enabled, and alterations including replacement of or addition to the circuits are readily performed. Moreover, since the folded and accommodated branch wires can be readily taken out from the casing or the junction box and the insulating members can be easily checked individually, the maintenance thereof is facilitated in great deal.

Wiring harness assembly for vehicles

Branch connection busbars to be firmly installed in upper and lower cases each have upper and lower series of branched tabs projecting upwardly and downwardly from the upper and lower lateral edges of the busbar, respectively, through tab connecting portions, with the upper and lower series of branched tabs staggered. The upper and lower cases are each provided at their opposing contact surfaces with seats. The branch connection busbars are first installed into the lower case with the upwardly projecting branched tabs held firmly by the seats of the lower case. At the same time the downwardly projecting branched tabs are passed through tab insertion holes in the lower case. As the upper case is assembled onto the lower case, the upwardly projecting branched tabs are inserted into the tab insertion holes in the upper case and the seats of the upper case are held against the bottom of the downwardly projecting branched tabs. Thus, the upper and lower branched tabs are firmly held between one case and the seats of another case, preventing the branched tabs and busbars from being dislocated by external force produced when external connectors are mounted or dismounted.

The electric junction box includes a casing 20-23 and a plurality of busbar conductors 30 accommodated in the casing, each of which consists of an insulating substrate 31 and a plurality of busbars 32 with upright tabs 33 arranged face-to-face on the substrate 31. The busbar conductors 30 are accommodated in at least two blocks A1 and A2 in the casing and wires 40 are provided for electrically connecting desired busbars 32 in different and/or the same block. The above construction allows a circuit-change to be made with ease and unnecessary circuits to be precluded. The overall weight and production costs of busbar conductors and thus the junction box are reduced.

An electrical junction box is constituted by accommodating bus-bar circuit board composed of a plurality of bus-bars and an insulating plate in a case member composed of upper, lower and side cases. The bus-bar has a terminal for a connector vertically erecting from the surface of the bus-bar and introduced into fastening portions of the upper and lower cases and a terminal extending in parallel to the surface of the bus-bar while keeping a level difference so as to be accommodated in the housing of the side case at a predetermined pitch. In order to easily align the terminals and easily assemble and fasten a predetermined terminal or a connector, a boss and a cut portion are formed to correspond to the insulating plate for the purpose of supporting the terminal. As an alternative to this, a support member is inserted between the insulating plates.

A branch junction box having an upper case and a lower case, with a plurality of connector insertion portions provided on the upper case. A plurality of parallel busbar accommodating grooves are formed in the lower case. A plurality of busbars are installed in the busbar accommodating grooves and have branched tabs which project upwardly via tab connecting portions into the connector insertion portions. The tab connecting portions include a rising piece extending upwardly from one edge of the busbar and a tab connecting piece extending laterally on one or both sides of the rising piece. The tab connecting pieces are bent at right angles to the plane of the busbar so that the branched tabs on the connecting pieces protrude sideways from the busbar. The tab connecting pieces are formed with the upwardly projecting branched tabs. An insulating plate is formed with a plurality of insertion slits at positions corresponding to the tab connecting portions of the busbars to pass and project the branch tabs and tab connecting portions through the insertion slits of the insulating plate. The insulating plate is slid laterally relative to the branched tabs to a position where it is securely held between the busbars and the tab connecting portions.
