In one aspect, there is a composite skin for a tiltrotor aircraft including a first skin having a periphery defined by a forward edge, an aft edge, and outboard ends; a second skin; and a honeycomb core disposed between the first skin and the second skin, the honeycomb core comprised of a plurality of honeycomb panels positioned along the longitudinal axis of the first skin, the plurality of honeycomb panels having an array of large cells, each cell having a width of at least 1 cm; wherein the second skin and the honeycomb core have an outer perimeter within the periphery of the first skin.

Composite wing structure and methods of manufacture

A rotorcraft main rotor system, including a yoke, a rotor blade, and a grip assembly attaching the rotor blade to the yoke. The grip assembly includes a grip body formed from a contiguous laminated composite and has a substantially constant thickness, where the grip body has an upper extension, a lower extension and a connecting portion connected between an inboard end of the upper extension and an inboard end of the lower extension. An inside surface of the upper extension faces, and is substantially parallel to, an inside surface of the lower extension, and the upper extension has first features and the lower extension has second features that are aligned with the first features, where the first features and second features each include at least one of an edge contour, attachment holes, or first protective elements.

An embodiment rotorcraft main rotor system, including a yoke, a rotor blade, and a grip assembly attaching the rotor blade to the yoke. Rotorcraft blade grip

An inertia weight assembly positionable within a receiving portion of a rotor blade for use on a rotorcraft. The inertia weight assembly includes a weighted core and a casing having a closed outboard end and forming a cavity. The weighted core is disposed in the cavity such that the casing at least partially encloses the weighted core. The weighted core is formed from a first material and the casing is formed from a second material that is dissimilar to the first material. The casing provides an interface between the weighted core and the receiving portion of the rotor blade. The second material is more bondable to the receiving portion of the rotor blade than the first material.

The present invention includes a rotor-blade span-balancing system, including a span-balance pocket in a surface of a rotor blade; a cover operably configured to cover the span-balance pocket, wherein the cover is operably configured to be substantially flush with the surface of the rotor blade surface when covering the span-balance pocket, and wherein the cover includes a cover boss for reacting centrifugal force of the cover into the rotor blade; and one or more span-balance weights attached to the cover to span-balance the rotor blade.

A centrifugal force (CF) bearing for a rotorcraft rotor assembly includes an inner-member, an outer-member, and an elastic member interposed between the inner- and outer-members. The inner-member includes a boss configured for location to and engagement with a yoke. The boss includes a tapered profile (e.g., conic) portion. A tapered recess region of the yoke includes a profile that is substantially matched to receive and contact the tapered profile of the boss. The CF bearing is configured for attachment to a grip of the rotor assembly. The boss is configured to communicate mechanical loads (e.g., centrifugal force, lateral shear, vertical shear) from the grip to the yoke during operation of the rotor assembly.

In one aspect, there is a method of making a composite skin for a tiltrotor aircraft including providing a first skin in a mold, the first skin having a periphery defined by a forward edge, an aft edge, and outboard ends; providing a plurality of honeycomb panels having an array of large cells onto the first skin, each cell having a width of at least 1 cm; assembling the plurality of honeycomb panels along the longitudinal axis of the first skin to form a honeycomb core having an outer perimeter within the periphery of the first skin; positioning a second skin onto the honeycomb core, the second skin having an outer perimeter within the periphery of the first skin; and curing an adhesive to create a bond between the first skin, the honeycomb core, and the second skin to form a composite skin.

Methods of manufacture of a composite wing structure

A centrifugal force (CF) bearing for a rotorcraft rotor assembly includes an inner-member, an outer-member, and an elastic member interposed between the inner- and outer-members. The outer-member includes an upper flange extension and a lower flange extension for location to and engagement with a grip. The upper flange extension is disposed over an upper surface portion of the elastic member, and the lower flange extension is disposed under a lower surface portion of the elastic member. The CF bearing is configured for attachment to a grip of the rotor assembly. The outer-member is configured to communicate mechanical loads (e.g., centrifugal force, lateral shear, vertical shear) from the grip to the yoke during operation of the rotor assembly.

In one aspect, there is a method of making a pre-cured laminate having a total number of plies in a mold, the mold having a cavity with a periphery defined by a forward edge, an aft edge, and outboard ends. The method includes selecting a first plurality of resin impregnated plies that continuously extend beyond the periphery of the cavity, the first plurality of resin impregnated plies includes at least 50 percent of the total number of plies; laying the plies in a mold; compacting the plies in a mold; and pre-curing the plies to form a pre-cured laminate, which can extend beyond the periphery of the cavity. In an embodiment, a pre-cured laminate includes a first plurality of resin impregnated plies that continuously extend beyond the periphery of the cavity.

An airframe for a tiltrotor aircraft includes a wing airframe including a rib, a fuselage airframe including a fore-aft overhead beam and a cradle support assembly. The cradle support assembly includes a forward wing support coupled to the fore-aft overhead beam and the wing airframe and an aft wing support coupled to the fore-aft overhead beam and the wing airframe. The rib, the fore-aft overhead beam, the forward wing support and the aft wing support are substantially aligned to form a wing-fuselage integrated airframe beam assembly to support the wing airframe.

A wing airframe for a wing of a tiltrotor aircraft includes a wing airframe core assembly and a wing skin assembly disposed on the wing airframe core assembly. The wing skin assembly includes a lower wing skin assembly disposed on the bottom side of the wing airframe core assembly. The tiltrotor aircraft includes a fuselage underneath the wing. The lower wing skin assembly has one or more buckle zones outboard of the fuselage. The buckle zones are locally susceptible to buckling in response to an impact of the tiltrotor aircraft, thereby protecting the fuselage from being crushed by the wing.

An airfoil member can have a root end, a tip end, a leading edge, and a trailing edge. The airfoil member can include an upper skin, a lower skin, and a composite core member having a plurality of cells, an upper surface network of the cells can be bonded to the upper skin, a lower surface network of the cells can be bonded to the lower skin. The composite core can have a septum layer embedded in the cells that form the composite core, the septum layer being configured to provide tailored characteristics of the airfoil member.

An aircraft having omnidirectional ground maneuver capabilities. The aircraft includes an airframe and a plurality of propulsion assemblies attached to the airframe. Each of the propulsion assemblies includes a nacelle having a mast axis, a rotor assembly having a tilting degree of freedom relative to the mast axis and a tail assembly rotatable about the mast axis. The tail assembly includes at least one wheel having a rotational axis. A flight control system is operable to independently control each of the propulsion assemblies including tilting each rotor assembly and rotating each tail assembly. For each propulsion assembly, the rotor assembly and the tail assembly have complementary configurations in which a thrust vector generated by the rotor assembly has a horizontal component that is generally perpendicular to the rotational axis of the wheel, thereby enabling omnidirectional ground maneuvers.

A method of manufacturing a tiltrotor wing structure including providing a spar mold having a plurality of bores extending from an exterior surface of the mold to an interior surface of the mold, the plurality of bores corresponding to a plurality of primary coordination holes in a spar member, the spar mold having a periphery defined by a top edge, a bottom edge and outboard ends; selecting a plurality of resin impregnated plies to ensure that the plies continuously extend beyond the periphery of the spar mold; laying the plies in the spar mold; curing the plies in the mold to form a cured spar member that extends beyond the periphery of the spar mold; and accurately drilling a plurality of primary coordination holes in the cured spar member in the spar mold using a tool positioned in the plurality of bores.

A rotor assembly for an aircraft is operable to generate a variable thrust vector. The rotor assembly includes a mast that is rotatable about a mast axis. A ball joint is positioned about and non rotatable with the mast. A tilt control assembly is positioned on and has a tilting degree of freedom relative to the ball joint. The tilt control assembly is non rotatable with the mast. A rotor hub is rotatably coupled to the tilt control assembly. The rotor hub is rotatable with the mast in a rotational plane and tiltable with the tilt control assembly. The rotor hub includes a plurality of grips each coupled to a rotor blade. Actuation of the tilt control assembly changes the rotational plane of the rotor hub relative to the mast axis, thereby generating the variable thrust vector.
