An exposed terminal for a wire conductor, and a process for preparing the exposed terminal includes executing, via a mechanical device, a mechanical ablation process to remove the insulative material from an outer surface of the plurality of square edges along a predefined length of the portion of the wire conductor. The process also includes executing, via a laser tool, a laser ablation process to remove the insulative material from the first pair of opposed faces along the predefined length of the portion of the wire conductor; and executing, via the laser tool, the laser ablation process to remove the insulative material from the second pair of opposed faces along the predefined length of the portion of the wire conductor.

Method and system for preparing a terminal for an insulated wire conductor

A hairpin conductor includes two wire segments each having respective first and second ends and a respective middle region. The segments are disposed in a side-by-side orientation such that their first ends are proximate each other and their second ends are proximate each other. The first ends are welded to each other and the second ends are welded to each other, or the middle regions are welded to each other, thereby providing a welded wire assembly, which is bent such that the two wire segments are bent equally to form the hairpin conductor. The hairpin conductor has a primary bend in the middle regions to form an apex thereat and first and second secondary bends in the two wire segments nearer to the apex than to the first and second ends to form respective first and second shoulders thereat. A method of forming the hairpin conductor is also presented.

A wire forming press apparatus includes a press having a die assembly including a displaceable upper die moved with respect to a fixed lower die. A first lever arm is manually displaced to perform a first operation in a first direction on a wire blank positioned between the upper die and the lower die. A second lever arm is manually displaced to perform a second operation in a second direction opposite to the first direction on the wire blank. A first gear set is connected to and rotated by displacement of the first lever arm. A second gear set is connected to and is rotated by displacement of the second lever arm.

A modular stator includes a first stator module and a second stator module. The first stator module includes a plurality of first coil end regions and a plurality of first junctions. The second stator module includes a plurality of second coil end regions and a plurality of second junctions. The first stator module and the second stator module are joined at the plurality of first junctions and the plurality of second junctions.

A method for manufacturing a stator includes the steps of: (1) providing a stator core module having a first stator fixture disposed on a first side of the stator core module, the first stator fixture is configured to support a first set of stator core junction portions in a fixed position; (2) providing a first crown module having a set of first crown junction portions and a first crown fixture to support the first set of first crown junction portions; (3) aligning the first stator fixture with the first crown fixture so that the first set of stator core junction portions are aligned with the first crown junction portions; and (4) joining the first set of stator core junction portions with the first crown junction portions.

Method of manufacturing a stator

A method of forming a stator assembly, including providing a stator with a plurality of slots and a plurality of conductors configured to be inserted into the plurality of slots. The method includes obtaining a respective first shape for the plurality of conductors such that the plurality of conductors in the respective first shape forms concentric arcs sharing a common center. Obtaining the respective first shape includes forming a respective first portion, a respective second portion and a respective turn portion between the respective first portion and respective second portion. The method includes obtaining a respective second shape for the plurality of conductors, including: bending the respective first portion at a respective first bend to obtain a respective first leg and a respective first arm, and bending the respective second portion at a respective second bend to obtain a respective second leg and a respective second arm.

Method of forming a stator assembly

A slot flaring apparatus is presented herein. The slot flaring apparatus includes a base and flaring tool. The base is configured to receive and secure a stator that has a plurality of core slots. The flaring tool is configured to be controllably pressed against the stator and has a plurality of flaring teeth. Moreover, each tooth of the plurality of flaring teeth is configured to insert into and form a respective slot liner which has been inserted into the corresponding core slot.

Slot liner forming apparatus and system

A continuity tester that has particular application for inspecting the insulation on the stator windings in an electric machine. The continuity tester includes a power supply, a brush having conductive bristles, and an analog-to-digital (A/D) converter. One terminal of the power supply is electrically coupled to the brush and another terminal of the power supply is electrically coupled to the A/D converter and the stator being tested. The conductive brush is selectively positioned against the exposed windings of the stator, and if an electrical circuit is formed as a result of loss of insulation, the potential at the input of the A/D converter drops, which can be detected. In one embodiment, the conductive brush is a manual brush that is moved across the stator windings, and in alternate embodiments the conductive brush is specially configured to be positioned against the conductive windings in an automated process.

Insulation inspection instrument

An insulation assembly is provided that includes a generally annularly-shaped main body and at least two spaced-apart fingers extending radially inwards from the main body. The spaced-apart fingers define a gap between the fingers. A slot liner may be inserted within the gap. The main body may include a plurality of circumferentially distributed segments. Each one of the plurality of segments may be operatively connected to another of the plurality of segments to form the continuous main body. The slot liner may be formed as a single extruded piece defining a plurality of cavities. A plurality of conductors (extendable from the stator assembly) may be axially inserted within a respective one of the plurality of cavities. The insulation assembly electrically isolates the conductors in the electric motor from the stator stack and from other conductors.

A method of preparing a plurality of bar-wound stator conductors for electrical interconnection includes inserting the plurality of conductors into a stator, twisting a conductor such that a first conductor of a first row is adjacent to a second conductor of a second row; trimming the adjacent first and second conductors to a common length using a trimming device; and grinding the trimmed first and second conductors to a pre-determined surface profile using a rotary cutting tool.

Preparing bar-wound stator conductors for electrical interconnection

A maneuverable, ram air inflated, flexible aerial wing includes a plurality of adjacent, forward facing air cells having first openings along the leading edge thereof and a control surface extending between the aforesaid cells and the trailing edge. Generally rectangular in overall shape the cells are of such size and so positioned, and include rearward facing second openings, as to displace the separation point of the relative airflow across the upper surface further toward the trailing edge than with known devices, and which therefore achieves a higher lift to drag ratio. Further, the control line system and a series of rear vents combine to reduce the force required to lower the surface and help prevent erratic flight.
