The present invention provides methods of measuring downhole the curvature of a borehole and, in a particular application of the invention, using the curvature information as an input component of a bias signal for controlling operation of a downhole bias unit in a directional drilling assembly.

A steerable rotary drilling system has a bottom hole assembly which includes, in addition to the drill bit, a modulated bias unit and a control unit, the bias unit comprising a number of hydraulic actuators around the periphery of the unit, each having a movable thrust member which is hydraulically displaceable outwardly for engagement with the formation of the borehole being drilled. Each actuator may be connected, through a control valve, to a source of drilling fluid under pressure and the operation of the valve is controlled by the control unit so as to modulate the fluid pressure supplied to the actuators as the bias unit rotates. If the control valve is operated in synchronism with rotation of the bias unit the thrust members impart a lateral bias to the bias unit, and hence to the drill bit, to control the direction of drilling. Pulses transmitted through the drilling fluid as a result of operation of the bias unit are detected and interpreted at the surface, or at a different location downhole, to obtain information regarding the operation of the bias unit or other parts of the bottom hole assembly. Data signals from downhole sensors may be arranged to modify the control and operation of the bias unit in such manner that the data is encoded as pulses generated in the drilling fluid by the bias unit.

A modulated bias unit, for use in a steerable rotary drilling system, comprises a number of hydraulic actuators spaced apart around the periphery of the unit, each having a movable thrust member which is hydraulically displaceable outwardly for engagement with the formation of the borehole, and a control valve operable to bring the actuators alternately in succession into and out of communication with a source of fluid under pressure, as the bias unit rotates. The fluid pressure supplied to each actuator may thus be modulated in synchronism with rotation of the drill bit, and in selected phase relation thereto, so that each movable thrust member is displaced outwardly at the same rotational position of the bias unit so as to apply a lateral bias to the unit for the purposes of steering an associated drill bit. To enable the biasing action to be neutralized or reduced there is provided an auxiliary shut-off valve in series with the control valve, which is operable to prevent the control valve from passing the maximum supply of fluid under pressure to the hydraulic actuators.

A system for controlling the rotation of a roll stabilizable control unit in a steerable rotary drilling assembly comprises an instrument carrier rotatably mounted on a support connected to the drill string. A first rotatable impeller is mounted for rotation by a flow of drilling fluid over the impeller and is coupled to the instrument carrier so as to transmit a torque to it. Sensors carried by the instrument carrier sense the rotational orientation of the instrument carrier and produce a control signal indicative of its rotational orientation, and the torque applied to the instrument carrier by the impeller is controlled, at least partly in response to said signal, so that the instrument carrier can, for example, be roll stabilized if required. A second rotatable impeller is coupled to the instrument carrier for transmitting to it a second torque, which may also be controlled, in the opposite direction to the torque transmitted by the first impeller. The provision of two opposed impellers allows the rotation of the control unit to be controlled over a greater range than is possible with a single impeller.

System and method of controlling rotation of a downhole instrument

A steerable rotary drilling system comprises a bottom hole assembly which includes, in addition to a drill bit, a modulated bias unit and a control unit including an instrument carrier which is rotatable relative to the bias unit. The bias unit comprises a number of hydraulic actuators spaced apart around the periphery of the unit, each having a movable thrust member which is displaceable outwardly for engagement with the formation. Each actuator can be connected, through a rotatable control valve, to a source of drilling fluid under pressure, the control valve comprising a first part, rotatable with the instrument carrier, which cooperates with a second part which is rotatable with the bias unit. Means are provided to roll stabilize the instrument carrier so that relative rotation between the bias unit and instrument carrier, as the bias unit rotates, causes the valve to operate the actuators in synchronism with rotation of the bias unit so as to apply a lateral bias thereto. In order to neutralize or reduce the net bias applied to the bias unit the instrument carrier may be rotated in various modes instead of being roll stabilized, e.g., it may be rotated at a constant slow speed relative to the bias unit, or at a significantly faster rate so that the actuators do not have time to operate fully. The angular velocity of the carrier may also be varied during its rotation, according to various formulae, in order to vary the net bias. The net bias may also be varied by alternating different modes of carrier rotation.

Method of operating a steerable rotary drilling system

A modulated bias unit, for controlling the direction of drilling of a rotary drill bit when drilling boreholes in subsurface formations, comprises a number of hydraulic actuators spaced apart around the periphery of the unit. Each actuator comprises a movable thrust member which is hydraulically displaceable outwardly and a formation-engaging pad which overlies the thrust member and is mounted on the body structure for pivotal movement about a pivot axis located to one side of the thrust member. A selector control valve modulates the fluid pressure supplied to each actuator in synchronism with rotation of the drill bit so that, as the drill bit rotates, each pad is displaced outwardly at the same selected rotational position so as to bias the drill bit laterally and thus control the direction of drilling. The pivot axis of the formation-engaging member is inclined to the longitudinal axis of rotation of the bias unit so as to compensate for tilting of the bias unit in the borehole during operation.

Modulated bias unit for rotary drilling

A modulated bias unit is provided for controlling the direction of drilling of a rotary drill bit when drilling boreholes in subsurface formations. The unit comprises a plurality of hydraulic actuators spaced apart around the periphery of the unit and having movable thrust members hydraulically displaceable outwardly for engagement with the formation of the borehole being drilled. Each actuator has an inlet passage for connection to a source of drilling fluid under pressure and an outlet passage for communication with the annulus. A selector control valve connects the inlet passages in succession to the source of fluid under pressure, as the unit rotates, and a choke is provided to create a pressure drop between the source of fluid under pressure and the selector valve. A further choke is provided in the outlet passage from each actuator unit. The actuators and control valve arrangements may take a number of different forms.

Modulated bias units for steerable rotary drilling systems

A modulated bias unit, for controlling the direction of drilling of a rotary drill bit when drilling boreholes in subsurface formations, comprises a number of hydraulic actuators spaced apart around the periphery of the unit, each having a movable thrust member which is hydraulically displaceable outwardly for engagement with the formation of the borehole being drilled. A selector control valve modulates the fluid pressure supplied to each actuator in synchronism with rotation of the drill bit so that, as the drill bit rotates, each movable thrust member is displaced outwardly at the same selected rotational position so as to bias the drill bit laterally and thus control the direction of drilling. The control valve is a disc valve comprising two relatively rotating elements having contiguous surfaces formed of polycrystalline diamond. The elements are maintained in coaxial relation by a polycrystalline diamond bearing pin which extends axially from one element and engages in a central axial bearing aperture in the other element.

A system for maintaining a downhole instrumentation package in a roll stabilised orientation with respect to a drill string comprises an instrument carrier which is mounted within a drill collar for rotation about the longitudinal axis of the collar. An impeller is mounted on the instrument carrier so as to rotate the carrier relatively to the drill collar as a result of the flow of drilling fluid along the drill collar during drilling. The torque transmitted to the instrument carrier is controlled, in response to signals from sensors in the carrier which respond to the rotational orientation of the carrier, and input signals indicating the required roll angle of the carrier, so as to rotate the carrier in the opposite direction to the drill collar and at the same speed, so as to maintain the carrier non-rotating in space and hence roll stabilised. The torque may be controlled by controlling a variable coupling between the impeller and the carrier and/or by controlling a brake between the carrier and the drill collar.

A rotary drill bit comprises a bit body having a shank for connection to a drill string and a passage for supplying drilling fluid to the face of the bit, which carries a plurality of polycrystalline diamond preform cutting elements. The cutting elements are mounted on a single radially extending blade so that the bit is imbalanced and a resultant sideways force is applied to the bit as it rotates during drilling. The gauge of the bit body is provided with a low friction bearing pad which extends rearwardly of the blade and transmits the resultant sideways force to the sides of the bore hole. Since the bearing pad is low friction, it slides around the surface of the formation and any tendency for bit whirl to be initiated is reduced.

Rotary drills bits

A method of manufacturing a cutter assembly for a rotary drill bit includes the step of bonding to a carrier a cutting element which comprises a thin hard facing layer already bonded to a less hard backing layer, the backing layer having a greater coefficient of thermal expansion than the hard facing layer. In order to compensate for convex deformation of the rear surface of the backing layer, when the cutting element is heated during the bonding process, the rear surface is made initially concave at ambient temperature. Alternatively, or additionally, the co-operating surface of the carrier may be concave.

Methods of manufacturing cutter assemblies for rotary drill bits

A rotary drill bit comprises a bit body having a shank for connection to a drill string and a passage for supplying drilling fluid to the face of the bit, which carries a plurality of polycrystalline diamond preform cutting elements. In order to reduce bit whirl, the cutting elements are so disposed as to apply a resultant lateral imbalance force to the bit as it rotates during drilling and the gauge of the bit body is provided with low friction bearing pads to transmit said resultant lateral force to the sides of the borehole. Each low friction bearing pad includes an outwardly facing cavity which is connected to the passage by a choked conduit so that, in use, drilling fluid under pressure is delivered to the cavity, which thereby acts as a low friction hydrostatic bearing surface.

Rotary drill bits

A preform cutting element for a rotary drill bit includes a layer of polycrystalline diamond material, the rear face of which is bonded to the front face of a backing layer of less hard material, such as tungsten carbide. The rear face of the backing layer is substantially greater in area than the rear face of the diamond layer. A method of manufacturing such cutting elements comprises forming an intermediate structure comprising polycrystalline diamond material bonded between two outer layers of tungsten carbide, and then cutting the intermediate structure to provide two pieces, each of the pieces including part of the diamond material and at least a major part of a respective one of the two outer layers.
