A bumper assembly having a fascia and a support member including an integral core made of a fiber reinforced composite resin adapted to be connected to a vehicle frame. The integral core has a back plate portion adapted to extend vertically of the front end of a vehicle and a plurality of reinforcing boxes formed with the back plate and extending forwardly and transversely. One of the reinforcing boxes is located at the top of the back plate and another is located at the bottom of the back plate. A cavity between the back plate and the fascia is filled with an energy absorbent material.

A process for molding plastic parts includes the steps of providing two or more colors of pigmented powder particles of thermoplastic material; casting the particles against a heated surface to form non-patterned layers of particles with voids therebetween; heating the layers to form color blended fused fringe zones between the particles which fill the voids to form a solid, multi-colored, three-dimensional article while each particle retains its discrete particle core which maintains each particle's central or original color concentration and which cores have discernible light transmissive properties.

Method for making plastic parts

Three-dimensional multi-colored plastic parts and a method for manufacturing such parts for automobile interior trim door panels, consoles and instrument panels and the like includes dry cast thermoplastic powder sized in the range of 60-400 microns and with two or more colors of particles mixed for distribution onto a heated mold section with the mixed powder particles being heated to randomly flow at particle margins to form two or more shade tones in a resultant three-dimensional multi-colored textured part of fuzed material.

Three-dimensional multi-color plastic parts and method of making same

A stiffener insert is incorporated into a molded composite article such as an automobile dashboard by inserting the stiffener insert between a pre-formed plastisol skin forming opposed mold walls for receiving an intermediate polyurethane foam layer therebetween and partially compressing a porous, resilient layer such as an open celled reticulated foam layer on opposite sides of the stiffener insert to an extent sufficient to exert a spring-like holding force to self-center the insert between the mold walls and yet insufficient to cause readout of the partially compressed porous insert layer through the outer plastisol skin on the final molded article. The partially compressed, porous, resilient layer on the stiffener insert permits flow of polyurethane foam therethrough to fill the mold cavity and is impregnated with the polyurethane foam to securely bond the stiffener insert in the composite article. The spring-like bias exerted by the partially compressed porous, resilient layers on the stiffener insert maintains its position in the mold cavity during flow of polyurethane foam therethrough.
