A process for converting catalytic cracking catalyst fines to a shaped composition comprises acid-treatment of catalytic cracking catalyst fines, followed by separation and drying of the acid-treated fines; preparing a shapable mixture by mixing the dried catalyst fines with calcium aluminate, sodium silicate, phosphoric acid and water; shaping (preferably extruding) the obtained shapable mixture; and drying and thereafter calcining the obtained shaped particles. A shaped composition having high crash strength is obtained by this process.

Binding and shaping of cracking catalyst fines

Pillared clay based high activity olefin polymerization catalysts, methods of producing the catalysts and methods of using the catalysts in the polymerization of olefins are provided. The methods of producing the catalysts each basically comprise contacting a pillared clay with the soluble complex produced by heating a mixture of a metal dihalide with a transition metal compound to produce a solid, and then reacting the solid with an organoaluminum halide. The process produces catalyst components shaped like dipyramidal or generally 'football'-shaped crystals.

A composition of matter comprising the impregnated, spherical alumina-containing particles described above, and a process for preparing them are also provided.

A process for preparing a pillared interlayered clay comprises heating a smectite clay containing material with a solution comprising a polymeric cationic hydroxy metal complex of a suitable metal (preferably aluminum) and a surfactant having the formula of R.sup.1 --O--(CHR.sup.2 --CHR.sup.2 O).sub.x H, wherein, R.sup.1 is an aliphatic C.sub.6 H.sub.13 --C.sub.24 H.sub.49 hydrocarbyl radical, R.sub.2 is hydrogen or the methyl group, and x is about 3-7. The thus prepared pillared interlayered clay exhibits high surface area, high methane storage capacity and high resolution in separating gaseous hydrocarbons.

A process for catalytic cracking using a catalyst obtained by preparing pillared interlayered clay materials comprises the steps of contacting a smectite containing material, preferably bentonite, with a solution comprising at least one of ammonium and alkali metal carboxylates and alkali metal carbonates and bicarbonates, plus preferably also alkali metal dithionite; separating the thus-contacted material from the solution; treating the separated material with a solution comprising a polymeric cationic hydroxy metal complex, preferably of aluminum (more preferably, polymeric hydroxy aluminum chloride); separating and finally heating the thus-treated smectite material. The pillared interlayered clay material of this invention can be intimately admixed with zeolite. The pillared interlayered clay material of this invention, with or without zeolite, can be used as catalyst for cracking hydrocarbon-containing oils.

A process for preparing pillared interlayered clay materials comprises the steps of contacting a smectite containing material, preferably bentonite, with a solution comprising at least one of ammonium and alkali metal carboxylates and alkali metal carbonates and bicarbonates, plus preferably also alkali metal dithionite; separating the thus-contacted material from the solution; treating the separated material with a solution comprising a polymeric cationic hydroxy metal complex, preferably of aluminum (more preferable, polymeric hydroxy aluminum chloride); separating and finally heating the thus-treated smectite material. The pillared interlayered clay material of this invention can be intimately admixed with zeolite. The pillared interlayered clay material of this invention, with or without zeolite, can be used as catalyst for cracking hydrocarbon-containing oils.

Cracking catalysts comprising pillared clays

Pillared interlayered clay products of increased stability and processes for preparing such clay products are provided. The pillared interlayered clays are prepared by reacting a smectite clay, such as montmorillonite, with an aqueous solution of a polymeric cationic hydroxy metal complex, such as aluminum chlorhydroxide and reacting the resulting product with a stability increasing compound selected from the group consisting of silicon, titanium, phosphorus and antimony halides and ethyl silicates.
