A power tool is provided including a tool housing including a motor housing and a handle portion; a battery receptacle disposed at an end of the handle portion opposite the motor housing, the battery receptacle being configured to receive a battery pack; and a brushless DC motor including a stator and a rotor. The stator includes a stator lamination stack, an end insulator, and input terminals supported by the end insulator. A power circuit board is coupled to the input terminals to supply power to the motor. The motor produces a maximum power output of at least 1600 watts for driving an output shaft at a maximum torque of at least 30 inch-pounds and a maximum speed of at least 8000 rotations-per-minute.

Brushless motor for power tools

A power tool is provided including a housing having an elongated body having an outer diameter that is at most approximately 34 mm, and an outer-rotor electric motor disposed within the elongated body of the housing. The electric motor is configured to provide a maximum power output of approximately greater than or equal to 470 watts and a maximum output speed of greater than 25,000 rotations-per-minutes (RPM) when powered by the battery pack having a maximum rated voltage of 20V and rated capacity of 2 Amp-hours.

Power tool having an outer-rotor brushless motor

A stator assembly for a BLDC motor includes a stator core, at least one magnet wire wound on poles of the stator core, an end insulator mounted on an end surface of the stator core, a non-conductive mount member mounted on the outer circumferential surface of the stator core, and conductive terminals mounted on the non-conductive mount member. Each conductive terminal includes: a main portion mounted on the non-conductive mount, a tang portion extending from a first longitudinal end adjacent the end insulator and folded over the main portion, and a connection tab extending angularly from a second longitudinal end. A contact portion of the magnet wire is wrapped around the tang portion and fused to make an electric connection to the conductive terminal.

Stator assembly for a brushless motor in a power tool preliminary class

A brushless direct-current motor is provided includes an inner stator and an outer rotor. The rotor includes a rotor core disposed around the stator, an inner annular member mounted on a rotor shaft, and a plurality of radial blades extending angularly from the rotor core to the inner annular member forming a fan. A first end cap is provided including a radial back plate proximate the fan and a center opening in the radial back plate through which the rotor shaft extends. A second end cap is provided including a main body disposed adjacent the stator opposite the fan. The radial back plate of the first end cap includes at least one sloped surface forming at least one air gap such that the airflow generated by the fan is centrifugally guided within the first end cap by the sloped surface and caused to exit through the air gap.

Outer rotor brushless motor having an axial fan

A power tool is provided including a tool housing including a motor housing and a handle portion extending longitudinally from the motor housing; a battery receptacle disposed at an end of the handle portion opposite the motor housing, the battery receptacle being configured to receive a battery pack; and a brushless DC (BLDC) motor including an electronically-commutated stator assembly and a rotor assembly configured to rotate with respect to the stator assembly, the stator assembly comprising a stator lamination stack sized to be received within the motor housing having a circumference of approximately 140 to approximately 190 mm. The motor produces a maximum power output of at least 1600 watts for driving an output shaft at a maximum torque of at least 30 inch-pounds and a maximum speed of at least 8000 rotations-per-minute.

Brushless motor system for power tools

A stator assembly for a brushless DC motor includes a stator core including stator poles and an outer surface, at least one magnet wire wound on the poles forming stator windings, and a bus bar including a non-conductive mount arranged on the outer surface and conductive terminals. Each conductive terminal includes: a main portion mounted on the non-conductive mount substantially parallel to the longitudinal axis of the motor, a tang portion folded over the main portion from a first longitudinal end of the main portion, and a connection tab at a second longitudinal end of the main portion. At least a contact portion of the at least one magnet wire is wrapped around the tang portion and fused to make an electric connection to the conductive terminal, and the connection tab makes electric contact with a wire supplying electric power to the motor.

Stator assembly for a brushless motor in a power tool

A stator assembly for a brushless DC motor includes a stator core including stator poles and an outer surface, at least one magnet wire wound on the poles forming stator windings, and a bus bar including a non-conductive mount and conductive terminals. Each conductive terminal includes: a main portion and a tang portion extending from a first longitudinal end of the main portion. At least a contact portion of the at least one magnet wire is wrapped around the tang portion and fused to make an electric connection to the conductive terminal. The tang portion has a smaller lateral width than the main portion and is folded over the main portion to capture the contact portion of the at least one magnet wire. A power wire supply electric power to the motor is coupled to the conductive terminal proximate the second longitudinal end of the main portion.

An outer-rotor brushless direct-current (BLDC) motor is provided including a rotor shaft, a motor housing having an open end and a closed end that supports a first motor bearing, a stator core having an aperture extending therethrough, a stator mount coupled to the open end and including an elongated cylindrical member projecting into the aperture of the stator core and a radial wall that supports a second motor bearing, an outer rotor, and a rotor mount including an outer rim arranged to couple to the outer rotor and an inner body mounted on the rotor shaft. An intermediate bearing is received at least partially within the aperture of the stator core to radially support the stator core relative to the rotor shaft.

Canned outer-rotor brushless motor for a power tool

A brushless direct-current motor is provided includes an inner stator and an outer rotor. A rotor shaft extends through a stator core of the inner stator. A first end cap includes a radial back plate disposed on a first side of the stator and a front center opening through which the rotor shaft is supported via a front bearing. A second end cap includes an inner annular body extending axially inwardly and forming a rear center opening, an outer annular body, and a main body extending on a second side of the stator. The inner annular body includes a first portion that extends at least partially into an opening of the stator core and supports the rotor shaft via a rear bearing, and a second portion rearward of the first portion that received a rear end of the rotor shaft therein and houses a sensor board therein.

Outer rotor brushless motor stator mount

A stator for a brushless DC (BLDC) motor includes a stator core having stator teeth extending radially inwardly towards a center bore, stator windings respectively wound around the stator teeth, and insulating inserts having substantially the same longitudinal length as the stator core. The insulating inserts are longitudinally received between adjacent stator windings at or near inner tips of the adjacent stator teeth to substantially seal the center bore of the stator assembly from the stator windings.

An outer-rotor brushless direct-current (BLDC) motor is provided including a stator core having an aperture extending therethrough, a stator mount including an elongated cylindrical member projecting into the aperture of the stator core, an outer rotor, and a rotor mount including an outer rim arranged to couple to the outer rotor and an inner body supporting an outer race of a motor bearing. A piloting pin is provided including a rear portion received within the hollow portion of the elongated cylindrical member of the stator mount and a front portion received within the inner race of the motor bearing.

Modular outer-rotor brushless motor for a power tool

A brushless motor includes a stator assembly including a generally-cylindrical stator body having a center bore, teeth extending from the stator body towards the center bore and defining slots in between, and windings wound around the teeth; and a rotor assembly rotatably received within the center bore and includes a rotor shaft and a generally-cylindrical rotor body. The motor further includes at least one rotor bearing mounted on the rotor shaft, and at least one bearing support member supporting the rotor bearing. The bearing support member includes a radial body forming a bearing pocket for receiving the rotor bearing therein, and axial post inserts received within the slots of the stator assembly between adjacent sets of windings and in contact with an inner curved surface of the stator body to support the rotor bearing with respect to the stator assembly along a center axis of the center bore.

Brushless motor for a power tool
