A method of shaping a thermoformable composite material including a polymeric matrix reinforced with continuous filaments which involves locating the material in overlapping relationship with at least one diaphragm of a thermoformable shaping polymer, heating the assembly to a suitable thermoforming temperature and shaping the assembly against a shaping tool surface in a shaping step of less than two minutes.

Method of shaping blanks of thermoformable material

A method of shaping a body of thermoformable material containing continuous filaments by selecting a thermoplastic polymeric material having a minimum forming temperature which is no less than, and is preferably greater than the minimum temperature at which the thermoformable material of the reinforced body can be formed, contacting at least one surface of the reinforced body with the thermoplastic material, heating the reinforced body and a body of the thermoplastic material to a temperature at which the thermoplastic can be formed and applying a differential pressure preferably of not greater than 10 atmospheres, between opposite sides of the assembly of thermoplastic body and thermoformable body to induce a desired shaping of the reinforced thermoformable body and cause rearrangement of the filaments relative to each other, and adhering the thermoplastic body to the thermoformable body.

Method of producing shaped articles from reinforced composites

A method of forming a shaped article from a stock of preformed, thermoplastic, syntactic foam material of hollow microspheres in a thermoplastic polymer matrix, comprising heating the preformed syntactic foam to a temperature above the softening point of thermoplastic polymer matrix and applying differential pressure over at least one surface of the foam material through the medium of a plastically deformable diaphragm member to cause the foamed material to conform to a desired shape. Shaped articles of syntactic foam material, optionally having a surface coating of unfoamed, preferably fibre reinforced thermoplastics materials are provided in a more versatile and convenient manner than curing or sintering syntactic foam material in a mould.

Shaping of syntactic foam

A method of shaping a body of thermoformable material containing continuous filaments comprising selecting a shaping polymer material having a glass transition temperature which is greater than the glass transition temperature of the thermoformable material of the reinforced body, locating the reinforced thermoformable body between a pair of sheets of the selected shaping polymer, heating the assembly of reinforced body and shaping polymer sheets to a temperature at which the reinforced material can be formed and the shaping polymer can be stretched and applying a differential pressure preferably of not greater than 10 atmospheres, between opposite sides of the assembly of shaping polymer sheets and thermoformable body to induce a desired shaping of the reinforced thermoformable body and cause rearrangement of the filaments relative to each other. The method permits shaping of composite materials containing continuous fibres and greatly reduces the tendency of the fibres to buckle when the composite is shaped.

A plastics composite of fibres in a thermoformable matrix is formed by contacting the composite with a sheet of metal and deforming the metal plastically. The thermoformable matrix may be thermoplastic or thermosetting and the metal may be superplastic. The matrix may be deformed between the sheet and another sheet or between the sheet and a mould. Thin bodies of complex shape may be formed.

Forming fibre-plastics composites

A method of improving the surface finish of a fibre-reinforced thermoplastic article in which the fibres are present as superimposed layers of continuous, aligned fibres comprising pressing the layers at a temperature above the softening point of the thermoplastic of the article characterized in that the pressure is transmitted to the superimposed layers through a resilient member and that a metal foil having a thickness of between 0.05 and 0.5 mm, preferably between 0.075 and 0.25 mm, is present between the resilient member and the reinforced article to be pressed.
