A forming system includes a femtosecond laser and a control unit that includes one or more processors operatively connected to the femtosecond laser. The femtosecond laser is configured to emit laser pulses onto an inner surface of a face sheet of an acoustic inner barrel. The acoustic inner barrel includes an acoustic core comprising an array of hexagonal cells attached to an outer surface of the face sheet that is opposite the inner surface. The control unit is configured to control the femtosecond laser to laser drill a plurality of perforations in the face sheet via emitting laser pulses at pulse durations between about 100 femtoseconds and about 10,000 femtoseconds and at frequencies over 100,000 Hz.

Systems and methods for assembling elongate composite structures are disclosed. The systems include a first rigid elongate cure tool defining a first elongate support surface for supporting a first elongate charge of composite material (FEC), a second rigid elongate cure tool defining a second elongate support surface for supporting a second elongate charge of composite material (SEC), and a flexible elongate caul plate. The systems further include a vacuum compaction film, a translation structure, and a vacuum source. Methods according to the present disclosure include positioning a vacuum compaction film, positioning a flexible elongate caul plate, and positioning an FEC. The methods further include positioning an SEC, contacting a region of the FEC with a region of the SEC, sealing the vacuum compaction film, evacuating the enclosed volume to generate an elongate composite assembly, and heating the elongate composite assembly to define the elongate composite structure.

An example method for forming a flat composite charge into a composite blade stiffener includes cutting a flat composite charge along a cut line into a first piece and a second piece having an angle, positioning the first piece and the second piece of the flat composite charge on a forming mandrel about a tooling plunger, activating the tooling plunger to drive the first piece and the second piece into a cavity of the forming mandrel resulting in the first piece and the second piece folding at the cut line, withdrawing the tooling plunger from the cavity of the forming mandrel, compressing the forming mandrel to apply a lateral pressure to the first piece and the second piece folded into the cavity, and applying a vertical pressure to a first flange and a second flange of the first piece and the second piece, respectively, to form the composite blade stiffener.

Systems and methods are provided for enhancing edge breathers for composite manufacturing. One exemplary embodiment is an apparatus that includes an edge breather to facilitate manufacturing of a composite part. The edge breather includes a body, ridges disposed along a length of the body that each define an arc which is perpendicular to a lengthwise axis of the body, and openings disposed along the body that enable air to enter a hollow interior that runs along the length of the body. The arcs defined by the ridges resist compressive loads applied to the edge breather and prevent the hollow interior from collapsing under pressure applied to the edge breather by a vacuum bag during manufacturing of the composite part.

Systems and methods are provided for curing composite products. One exemplary embodiment is an edge breather for composite manufacturing. The edge breather is formed of a rigid material and includes an elongated body having a top open structure with a cross section that defines an arch. The edge breather also includes hollow passageways within the elongated body that are underneath the top structure and travel along a length of the elongated body. The top open structure defines multiple openings forming an open mesh through which air may enter.
