A power connector includes a housing including a terminal carrier and an insert matable to the terminal carrier. The terminal carrier includes terminal channels holding power terminals. The terminal carrier includes a pocket aligned with carrier openings. The insert is coupled to the terminal carrier at the pocket and configured to be received in the pocket. The insert includes insert openings therethrough configured to be aligned with the carrier openings when the insert is received in the pocket. The terminal carrier and the insert are molded as a single piece with a bridge connecting the terminal carrier and the insert. The bridge is breakable prior to or during assembly to allow loading of the insert into the pocket and coupling of the insert to the terminal carrier.

A charging inlet assembly includes a housing extending between a front and a rear. The housing has DC terminal channels and AC terminal channels. The charging inlet assembly includes AC terminals, include a proximity terminal and a ground terminal, received in the corresponding AC terminal channels. The charging inlet assembly includes DC terminals received in the corresponding DC terminal channels. The charging inlet assembly includes a proximity resistor assembly having a plug body holding a resistor, a first resistor conductor and a second resistor conductor. The first resistor conductor is coupled between the resistor and the terminating end of the proximity terminal. The second resistor conductor is coupled between the resistor and the terminating end of the ground terminal.

A charging inlet assembly includes a housing having a DC section having DC terminals received in DC terminal channels for mating with the DC charging connector and AC terminals received in AC terminal channels for mating with the AC charging connector. The DC terminals include a proximity terminal and a ground terminal. The proximity and ground terminals include terminating ends received in a rear cavity of the housing. The charging inlet assembly includes a proximity resistor assembly received in the rear cavity having a resistor, a first resistor conductor coupled between the resistor and the terminating end of the proximity terminal, and a second resistor conductor coupled between the resistor and the terminating end of the ground terminal.

A flat flexible cable assembly comprises a flat flexible cable including a plurality of conductors embedded within an insulation material, and a seal directly bonded to an exterior of the flat flexible cable continuously about its perimeter.

A charging inlet assembly includes a housing having a DC section with DC terminals received in DC terminal channels for mating with a DC charging connector and AC terminals, including a proximity terminal, received in AC terminal channels for mating with an AC charging connector. The charging inlet assembly includes an HMI assembly coupled to the rear of the housing having a control circuit board, a charging indicator coupled to the control circuit board visible from the front of the housing to indicate a charging status of the charging inlet assembly, and a proximity resistor assembly coupled to the housing. The proximity resistor assembly includes a resistor coupled to the control circuit board and a cable connector connected between the control circuit board and the proximity terminal.

A cable assembly includes a flat flexible cable having a plurality of conductors embedded within an insulation material. A portion of each of the conductors is exposed a shared opening selectively formed in the insulation material, allowing for a crimping portion of an electrically conductive terminal to engage with the conductor within the opening. The crimping portion of the terminal includes a base defining at least one protrusion extending therefrom, and first and second sidewalls extending from the base. The base and the first and second sidewalls define an opening receiving the conductor therein. In a crimped state of the terminal, the first sidewall is folded into the opening for crimping the conductor within the opening and against the protrusion.

Electrical terminal for flat flexible cables

An electrical connector assembly includes a housing defining a front opening for receiving a mating connector in a mating direction, an electrical terminal arranged within an interior of the housing, and a terminal position assurance (TPA) device received within a rear opening of the housing in an installation direction. The TPA device includes a body defining a central opening for receiving a cable to be attached to the terminal, and an elastic element defined on a front end of the body. The elastic element includes a contact surface protruding from the front end of the body for engaging with the terminal in an installation direction of the TPA device. The contact surface engages with the terminal before the TPA device reaches an installed position within the housing in the installation direction.

A connector for a flat flexible cable includes a housing portion and a plurality of terminals. The housing portion has a retention section and a crimping section. The retention section has a plurality of terminal receiving passageways. The plurality of terminals each have a contact portion held in one of the plurality of terminal receiving passageways and a crimping portion exposed in the crimping section. A plurality of conductors exposed in a window extending through an insulation material of the flat flexible cable are each crimped in the crimping portion of one of the plurality of terminals.

An electrical connector comprises a housing defining a receptacle opening for receiving a mating connector in a mating direction and a terminal positioning component slidably received within the receptacle opening and moveable in the mating direction. The terminal positioning component includes a pin protection plate defining at least one aperture sized to receive a conductive pin of at least one terminal arranged within the housing, and a terminal assurance element extending from the pin protection plate in the mating direction. The terminal assurance element is adapted to prevent the movement of the component in the mating direction when the at least one terminal is in a partially inserted state within the housing. The connector further comprises a first locking element arranged on a wall of the housing for selectively fixing the position of the terminal positioning component within the receptacle in the mating direction.

The housing has an AC section including an AC module chamber. The DC section is configured for mating with a DC charging connector at the front. The AC section is configured for mating with an AC charging connector at the front. The charging inlet assembly includes an AC charging module removably received in the AC module chamber. The AC charging module includes an AC insert extending between an insert front and an insert rear. The AC insert includes AC terminal channels between the insert front and the insert rear. The AC charging module include AC terminals received in the AC terminal channels. The AC terminals are terminated to ends of AC cables extending from the insert rear. The AC terminals and the AC cables are removable from the housing with the AC insert.

A charging inlet assembly for an electric vehicle includes a charging inlet housing having a chamber at the rear and a power connector at a front for receiving a charging connector. The power connector includes terminal channels. The charging inlet assembly includes charging terminals each having a mating pin and a terminating end. The charging inlet assembly includes a terminal position assurance device coupled to the charging inlet housing having a terminal locating plate located in the chamber to interface with the terminating ends of the charging terminals. The terminal position assurance device includes an actuator at an exterior of the charging inlet housing to operate the terminal position assurance device from the exterior of the charging inlet housing.

A cap for an electrical connector comprises a first cap body defining a first portion of a first circular opening, and a second cap body defining a second portion of a first circular opening. The second cap body is hingedly connected to the first cap body and movable between an open position and a closed position. In the closed position, first and second portions of the first cap body and the second cap body define a circular opening sized to receive a conductive cable therethrough.

A connector includes a housing and a flat flexible cable disposed in the housing. The housing has a base and a cover movable with respect to the base between an open position and a closed position. The cover has a body and a protrusion protruding from the body. The flat flexible cable has an insulation material and a plurality of flat flexible conductors embedded in the insulation material. The flat flexible cable has an opening extending through the insulation material. The protrusion extends through the opening and abuts the base in the closed position of the cover.

A terminal for mating with an exposed conductor of a flat flexible cable comprises an electrical contact and a crimping portion extending from the electrical contact. The crimping portion includes a base defining at least one protrusion extending therefrom, and first and second sidewalls extending from the base. The first sidewall includes a first section attached to the base and a second section attached to the first section on an end opposite the base. In a crimped state of the terminal, the first section of the first sidewall is folded into an opening of the terminal for crimping the conductor within the opening and against the protrusion, and the second section of the first sidewall is folded so as to overlap or oppose a side of the first section opposite the conductor.
