Briefly, a variety of embodiments of composite materials including part fabrication using composite materials is described.

Fiber-reinforced composite material

Athletic and other footwear has an upper and also an insole, a midsole and an outsole in successive layers. The midsole may be made from a flexible material (e.g. polyurethane or EUA) and may be shaped to conform to the shapes of the insole and the outsole. A cavity in the midsole at a forefoot position extends from the top surface to a position near the bottom surface of the midsole. The cavity may extend downwardly and rearwardly at an angle of approximately 10.degree.-45.degree., preferably approximately 15.degree. to the horizontal. The cavity may be undercut to provide a recess at the bottom of the cavity. A spring disposed in the cavity may have a slightly concave configuration in the cavity. The spring may have a flat configuration at the opposite ends of the spring in the longitudinal direction. The spring may be made from a fabric material woven with a warp and a fill and impregnated with a resin material. The spring may extend rearwardly past the cavity to a position substantially flush with the top surface of the midsole. The cavity and the spring may be disposed to provide the spring with potential energy having components in the upward and forward directions when the wearer's foot is disposed on the ground. When the wearer's foot is lifted from the ground, the potential energy in the spring is released to facilitate the movement of the foot upwardly and forwardly. The spring provides a dynamic response, durability, strength and adequate flex in the forefoot.

Forefoot spring apparatus

Apparatus is provided for maintaining the tuckboard of footwear in a particular shape. The apparatus includes a tuckboard member made from a sheet of deformable material such as a fiberboard. Retention members are attached to the opposite surfaces of the tuckboard at localized positions such as where the tuckboard has been or is to be deformed. One of the retention members is in compression and the other is in tension. Each of the retention members may be thermosetting or a thermoplastic composite material formed from fibers (preferably non-woven) impregnated and covered with a thermoplastic material. The fibers may be made from a material selected from the group consisting of carbon, glass and aramid. The thermoplastic material may be an acrylic, nylon, polycarbonate or ABS. The retention members help to maintain the tuckboard in a particular shape. The retention members may be initially attached to the tuckboard, and the retention members and the tuckwear may subsequently be deformed to the desired shape. Alternatively, the tuckboard and the retention members may be separately deformed to the desired shapes initially and the retention members may be subsequently attached to the tuckboard. In either alternative, the inner sole and the outsole are then attached to the tuckboard. This embodiment has a particular utility to ladies shoes.

Apparatus for maintaining the tuckboard of footwear in a particular shape

An aquatic board construction for sail boards, surf boards and the like has shaped upper and lower sections which are joined together with a generally hollow interior. Each section has a sandwich construction with high strength outer and inner skins, and a core formed from a filler material sandwiched between the two skins. The skins are preferably formed from multiple layers of a thermosetting resin impregnated into a fabric material. The outer skins extend beyond the sandwich construction of each section, with the two sections joined together along the extended portions of their outer skins. Receivers for accessories such as a fin, mast and the like are formed integrally with the board structure. The receivers have transverse flanges which are lodged between the inner and outer skins to retain the receivers in place. Structural webs having a similar sandwich construction to the board sections may be provided through the hollow interior of the board. The completed board is high strength yet light weight.
