An electrode for an electrochemical cell is provided. The electrode includes a carbon membrane having a first face and an opposing second face, wherein at least a portion of the carbon membrane is modified to include an elevated number of nucleation sites for lithium relative to the carbon membrane when unmodified.

Electrode architecture for fast charging

An electrode component for an electrochemical cell is provided herein. The electrode component includes a current collector having a first surface, a metal oxide layer disposed on the first surface of the current collector, and a lithium-containing layer bonded to the first surface of the current collector. The metal oxide layer includes a plurality of features. A method for manufacturing such an electrode component is also provided herein. The method includes directing a laser beam toward the first surface of the current collector in the presence of oxygen to form the metal oxide layer on the first surface and applying the lithium-containing layer to the metal oxide layer thereby bonding the lithium-containing layer with the current collector.

Electrode components with laser induced surface modified current collectors and methods of making the same

A system for measuring a thickness of a coating arranged on an anode substrate includes an optical measurement system configured to transmit a light signal having a known first polarization toward the anode substrate through the coating such that the light signal is reflected from the surface of the anode substrate, a detection module positioned to receive the reflected light signal and configured to determine a second polarization of the reflected light signal that is different from the first polarization and measure a polarization difference between the first polarization and the second polarization, and a measurement module configured to receive the measured polarization difference, calculate the thickness of the coating based on the measured polarization difference, and generate an output based on the calculated thickness.

Contactless method for polymer coating thickness measurement

A method and associated device for joining a battery cell tab to a plurality of foils associated with a plurality of electrodes of a battery cell are described. This includes arranging the plurality of foils in a stack, and joining, via a first joining device, the plurality of foils, wherein the first joining device defines a joining region. A portion of the battery cell tab is arranged on the plurality of foils, and joined, via a second joining device, to the plurality of foils. The second joining device generates a weld joint that is encompassed within the joining region defined by the first joining device. In doing so, weld quality and strength of internal welds in a battery cell may be improved by reducing the occurrence of porosities and cracks in the foil/tab weld joints.

Method and apparatus for welding foils

A method for manufacturing an electro-mechanical device includes creating a plurality of substrates using a first additive manufacturing process. Each of the substrates includes a polymeric material. The substrates include a first substrate and a second substrate. The first substrate includes a first main body and defines a protrusion extending from the first main body. The second substrate includes a second main body and a recess defined in the second main body. The method includes coupling the first substrate to the second substrate by inserting the protrusion into the recess such that the protrusion elastically deforms to an elastically averaged configuration. The protrusion and the recess together form an elastic averaging coupling. The method includes creating a plurality of electrically conductive components using a second additive manufacturing process and then coupling the electrically conductive components to at least one of the substrates.

Hybrid additive manufacturing assisted prototyping for making electro-mechanical components

A method and fixture for welding a battery foil-tab assembly is disclosed. The fixture includes a first clamp member having a first clamping surface defining an opening extending into the first clamp member and a second clamp member having a protrusion surrounding a weld slot. The opening of the first clamp member is configured to receive a portion of the protrusion with the battery foil-tab assembly disposed therebetween. The second clamp member is moveable toward the first clamp member to align the weld slot of the second clamp member with the opening of the first clamp member, thereby causing the protrusion to cooperate with the opening of the first clamp to deflect a portion of the battery foil-tab assembly out of a plane parallel with the battery foil-tab assembly. A laser beam is directed at the out of plane portion to laser weld the battery foil-tab assembly.

Method and clamping fixture for laser welding battery foils to a battery tab

An electric machine may include a substantially annular stator stack having a plurality of laminations which include mounting ears. A fraction of the laminations may be oriented such that the mounting ears are angularly offset from the others. The stator may be secured to a housing at both mounting ear locations thus improving structural rigidity and enhancing performance.

System and method of manufacturing high-strength bonded metal sheets for a battery cell are provided. The method comprises providing a stackup comprising a first metal sheet and a second metal sheet. The first and second metal sheets are separated by a first coating layer. The first coating layer comprises nickel-phosphide. The first metal sheet includes a first material of a first melting point and the second metal sheet includes a second material of a second melting point. The first coating layer including a third material of a third melting point. The method further comprises heating the stackup to allow crystallization of nickel in the first coating layer and remove the residual nickel-phosphide defining an enhanced coating layer. The enhanced coating layer comprises crystallized nickel for high-strength solid state bonding of the first and second metal sheets to the enhanced coating layer.

System and method for manufacturing high-strength bonded metal sheets for a battery cell

Presented are electrochemical devices with copper-free electrodes, methods for making/using such devices, and lithium alloy-based electrode tabs and current collectors for rechargeable lithium-class battery cells. A method of manufacturing copper-free electrodes includes feeding an aluminum workpiece, such as a strip of aluminum sheet metal, into a masking device. The masking device then applies a series of dielectric masks, such as strips of epoxy resin or dielectric tape, onto discrete areas of the workpiece to form a masked aluminum workpiece with masked areas interleaved with unmasked areas. The masked workpiece is then fed into an electrolytic anodizing solution, such as sulfuric acid, to form an anodized aluminum workpiece with anodized surface sections on the unmasked areas interleaved with un-anodized surface sections underneath the dielectric masks of the masked areas. The dielectric masks are removed to reveal the un-anodized surface sections, and the anodized aluminum workpiece is segmented into multiple copper-free electrodes.

Electrochemical cells with copper-free electrodes and methods for manufacturing the same

Systems and methods are provided for fixturing hairpins for joining by welding. A fixture system includes an outer structural ring fixed relative to an inner structural ring and mates with the component around its hairpin type conductor ends. Dielectric rings are disposed between conductor pairs. Clamp rings are disposed on opposite sides of the dielectric rings. One clamp ring and one dielectric ring define an opening receiving one conductor pair. Another clamp ring and another dielectric ring define another receiving another conductor pair. The clamp rings are movable toward one another to align and crowd the conductor pairs between the clamp rings and the dielectric rings prior to welding.

Stator welding fixture system and method

Assemblies and methods are provided for manufacturing a battery. A number of cells each have tabs for coupling the cell in the battery assembly. A housing has an opening through which each tab extends. The tabs are folded to overlie an outer surface of the housing. A bus bar is disposed on an opposite side of the tabs from the housing, with a coupling joint between the bus bar and the cells. The coupling joint may comprise a weld.

Battery assembly and method

A method of forming a separator for a lithium-ion battery includes arranging a polymer film in contact with a sacrificial layer to form a cutting stack. The method includes disposing the cutting stack between a first vitreous substrate and a second vitreous substrate. The method includes applying an infrared laser to the cutting stack through the first vitreous substrate to generate heat at the sacrificial layer. The method also includes transferring heat from the sacrificial layer to the polymer film to thereby cut out a portion of the polymer film and form the separator. A method of cutting a polymer film and a cutting system are also explained.

Method of forming a separator for a lithium-ion battery

A negative electrode according to various aspects of the present disclosure includes a negative electroactive material and a layer. The negative electroactive material includes a lithium-aluminum alloy. The layer is disposed directly on at least a portion of the negative electroactive material and coupled to the negative electroactive material. The layer includes anodic aluminum oxide and has a plurality of pores. The present disclosure also provides an electrochemical cell including the negative electrode. In certain aspects, the negative electroactive material is electrically conductive and functions as a negative electrode current collector such that the electrochemical cell is free of a distinct negative electrode current collector component. In certain aspects, the layer is ionically conductive and electrically insulating and functions as a separator such that the electrochemical cell is free of a distinct separator component. In various aspects, the present disclosure also provides a method of making the negative electrode.

Lithium alloy-based electrodes for electrochemical cells and methods for making the same

A modular stator includes a first stator module and a second stator module. The first stator module includes a plurality of first coil end regions and a plurality of first junctions. The second stator module includes a plurality of second coil end regions and a plurality of second junctions. The first stator module and the second stator module are joined at the plurality of first junctions and the plurality of second junctions.

Methods for manufacturing sulfur electrodes include providing an electrode, wherein the electrode includes a current collector having a first surface, and a sulfur-based host material applied to the first surface of the current collector, wherein the sulfur-based host material comprises one or more sulfur compounds, one or more electrically conductive carbon materials, and one or more binders. The methods further include forming a plurality of channels within the sulfur-based host material using a laser or electron beam, wherein the plurality of channels define a plurality of host material columns, each column having one or more exterior surfaces contiguous which one or more of the channels which extend outward from the first surface of the current collector. Each of the one or more exterior surfaces can define a heat affected zone comprising a higher concentration of sulfur than the host material column prior to forming the plurality of channels.
