A method of producing a finished essentially 100% dense homogenous alloyed metallic product. First, a metal powder is provided comprised of particles with each particle having a predetermined alloy content. Next, the metal powder is blended with a mixture of a lubricant and a binder to form a composite powder. That composite powder is then compacted in a compacting die at room temperature to form a green part. The lubricant and binder are then removed by heating the green part to at least a first temperature profile in a confined atmosphere with a predetermined dew point profile. Next, the remaining green part is heated to a second temperature higher than the first temperature and with predetermined dew point and H/HO ratio in a furnace atmosphere to remove surface oxides from the part. Finally, the part is densified into a finished or near net shape homogenous alloyed product.

A device adapted for attachment to a thermal processing furnace, the device includes a housing having first and second openings with a chamber located therebetween, the second opening is operatively connected to a thermal processing furnace and in communication with the thermal processing furnace for receiving a thermal process generating gas stream containing combustibles from the thermal processing furnace, a gas supply assembly located within the chamber for supplying a heated oxygen-containing gas at a temperature and velocity sufficient to mix the combustibles and the oxygen-containing gas to oxidize the combustibles into harmless byproducts.

The present invention is directed to a method for forming a heat treating atmosphere in which a nitrogen rich gas containing small amounts of oxygen is preheated. An oxygen-reactive gas, such as a hydrocarbon gas, is combined with the nitrogen rich gas and the mixture is reacted outside of the furnace at temperatures above which substantial sooting does not occur. The resulting heat treating atmosphere is then forwarded to the furnace for conducting the heat treating process.

Ferrous parts are bonded together in a copper brazing furnace under suitable temperatures and a furnace atmosphere which, in the absence of parts, is comprised of at least 90% nitrogen, up to 7% combined hydrogen and carbon monoxide with hydrogen being greater than 50% of the total of CO and H.sub.2 and having a dew point between approximately -40.degree. to +10.degree. C. In the preheat section of a continuous belt furnace or the like, the dew point may range between -20.degree. to +10.degree. C. while in the furnace hot zone, the dew point is maintained between approximately -40.degree. to -10.degree. C. A brazing paste which is preferably a combined copper and 25-75% copper oxide paste is utilized. With such furnace atmosphere and paste composition, clean part surfaces, which permit superior wetting by molten copper and thus acceptable copper flow and penetration into the joint being bonded, are obtainable. The furnace atmospheres utilized enable increased life to be obtained from furnace materials such as brick insulation, muffles, conveyor belts, and heating elements.

Brazing process

A powder-metallurgy process, product, and assembly particularly adapted for manufacturing plates of hard-to-work materials, such as chromium and its alloys, are disclosed. The assembly is formed by placing a metal powder into the cavity of a die and disposing one punch or two opposed punches to intrude into the cavity and enclose the powder. Preferably, the powder is compacted by applying pressure to the punches, and the punches are fixed to the die with their outer ends protruding from the die. The enclosed powder may be purified, outgassed, and sealed under vacuum. The enclosed powder is consolidated and elongated by heating and compressing, preferably by rolling one or more times in a conventional rolling mill. The composite product is cooled slowly and cut to the desired size. Remnants of the die and punch may serve as frame and backing for the consolidated powder layer. The plates have application, for example, as sputtering targets.

Manufacture of plates by powder-metallurgy

Steel powder metallurgy parts having approximately 0.2 to 10% carbon in the form of graphite and approximately 1% lubricant are sintered in the hot zone of a furnace under temperatures of approximately 2050.degree. F for periods of up to approximately 1.0 hour under an atmosphere comprised of at least 90% nitrogen, up to 9.75% hydrogen and carbon monoxide with a maximum 5% carbon monoxide, 0.25-2.0% methane or equivalent hydrocarbon and a dewpoint of the mixed atmosphere of less than -60.degree. F.

Methods for sintering powder metallurgy parts

Dense round rods are obtained by placing an uncompacted particle mass into a mold containing a cavity of a predetermined geometry. The particle mass is subjected to a heating schedule wherein entrapped gases are permitted to pass off during an initial period of the schedule and during a second period of the schedule at least 75% liquid phase is formed, whereby surface tension forces cause the particle mass top portion to attain a hemispherical shape. The heated mass is permitted to cool and a round product is obtained.

A powder metallurgy process for producing stainless steel stock. The process utilizes readily available, inexpensive, oxygen- and carbon-bearing raw materials and yields stainless steel stock of high purity with a low level of interstitials. After determining the degree of homogeneity desired, the process consists of providing an alloy composition from a particle mass comprising iron, chromium- and/or nickel-bearing powders containing oxygen and carbon, purifying the particle mass in an uncompacted condition in order to obtain a coherent porous compact with a desired purity level and then hot working the compact to produce a homogeneous and densified product. The properties of the product produced by this process are comparable to properties of a wrought product of similar chemical composition.
