A bipolar plate assembly for a fuel cell includes a cathode plate disposed adjacent an anode plate. The cathode and anode plates are formed having a first thickness of a low contact resistance, high corrosion resistance material by a deposition process. The first and second unipolar plates are formed on a removable substrate, and a first perimeter of the first unipolar plate is welded to a second perimeter of the second unipolar plate to form a hermetically sealed coolant flow path.

Formed plate assembly for PEM fuel cell

An engine control system for a vehicle includes an exhaust gas recirculation (EGR) rate-estimation module and a control module. The EGR rate-estimation module receives a first signal indicating a first relative humidity of a flow of air and a second signal indicating a second relative humidity of a mixed flow of air and exhaust gas. The EGR rate-estimation module determines an estimated EGR rate based on the first relative humidity and the second relative humidity, wherein the estimated EGR rate corresponds to a flow rate of a flow of exhaust gas to an engine. The control module selectively adjusts an engine operating parameter based on the estimated EGR rate.

External EGR rate feedback

A bipolar plate assembly for a fuel cell is provided. The bipolar plate assembly includes a first electroformed unipolar plate disposed adjacent a second electroformed unipolar plate. The first and second unipolar plates are bonded by a plurality of localized electrically and thermally conductive plugs by electroplated material deposited within apertures formed in the substrates onto which the unipolar plates are electroformed. A method for forming the bipolar plate assembly is also described.

Electroformed bipolar plates for fuel cells

A method for fabricating a radiation-cured structure is provided. The method includes the steps of providing a first radiation-sensitive material and a second radiation-sensitive material adjacent the first radiation-sensitive material. The first radiation-sensitive material has a first sensitivity. The second radiation-sensitive material has the first sensitivity and a second sensitivity different from the first sensitivity. At least one mask is placed between at least one radiation source and the first and second radiation-sensitive materials. The mask has a plurality of substantially radiation-transparent apertures. The first and second radiation-sensitive materials are then exposed to a plurality of radiation beams through the radiation-transparent apertures in the mask to form a first construct in the first radiation-sensitive material and a second construct in the second radiation-sensitive material. The first construct and the second construct cooperate to form the radiation-cured structure.

Layered radiation-sensitive materials with varying sensitivity

A fuel cell component includes a first fluid distribution layer, a second fluid distribution layer, a cap layer, a third fluid distribution layer, and a pair of fluid diffusion medium layers. The individual layers are polymeric, mechanically integrated, and formed from a radiation-sensitive material. The first fluid distribution layer, the second fluid distribution layer, the cap layer, the third fluid distribution layer, and the pair of fluid diffusion medium layers are coated with an electrically conductive material. A pair of the fuel cell components may be arranged in a stack with a membrane electrode assembly therebetween to form a fuel cell.

Plated photopolymer based fuel cell

A method for fabricating a radiation-cured structure is provided. The method includes the steps of providing a first radiation-sensitive material and applying a second radiation-sensitive material to the first radiation-sensitive material. The first radiation-sensitive material has a first sensitivity. The second radiation-sensitive material has a second sensitivity different from the first sensitivity. At least one mask is placed between at least one radiation source and the first and second radiation-sensitive materials. The mask has a plurality of substantially radiation-transparent apertures. The first and second radiation-sensitive materials are then exposed to a plurality of radiation beams through the radiation-transparent apertures in the mask to form a first construct in the first radiation-sensitive material and a second construct in the second radiation-sensitive material. The first construct and the second construct cooperate to form the radiation-cured structure.

A fuel cell comprising: a first layer comprising a first ionomer and an additive, the additive comprising a metal oxide comprising an oxide at least one of of Ce, Mn, V, Pt, Ru, Zr, Ni, Cr, W, Co, Mo, or Sn, and wherein the additive is present in at least 0.1 weight percent of the ionomer is disclosed as one embodiment of the invention, and performance and durability are advantaged wherein one or all of the metal oxide consists essentially nanoparticles.

Fuel-cell membrane-subgasket assemblies may include an electrolyte membrane and a coated subgasket overlying the electrolyte membrane around a perimeter of the electrolyte membrane so as to define an active area inside the perimeter. The coated subgasket may comprise a subgasket body formed from a subgasket material. At least one side of the coated subgasket includes a subgasket coating layer containing or formed from a coating material such as metals, ceramics, polymers, polymer composites, or other hard coatings. Fuel-cell assemblies may include gas diffusion media, a bipolar plate, and a fuel-cell membrane-subgasket assembly having a coated subgasket. Fuel-cell stacks may include clamping plates, unipolar endplates, and a plurality of individual fuel-cell assemblies, at least one of which includes a fuel-cell membrane-subgasket assembly having a coated subgasket.

A barrier layer for a fuel cell assembly is disclosed, the barrier layer having a thermally insulating layer having a first surface and a second surface, and an electrically conducting layer formed on the first surface of the thermally insulating layer. The thermally insulating layer may include a plurality of apertures formed therethrough, and the electrically conducting layer may be formed on a second surface of the thermally insulating layer and on the walls of the thermally insulating layer forming the apertures.

A fuel cell plate assembly includes a first plate having a feed region and an active region. A plurality of flow channels is formed in the first plate and connects the feed region and the active region. The first plate further includes a first step oriented transverse to the flow channels in the feed region and a second step oriented transverse to the flow channels in the active region. The second step is formed only in the flow channels of the first plate.

A method for fabricating a fuel cell component includes the steps of providing a mask having a plurality of radiation transparent apertures, a radiation-sensitive material having a sensitivity to the plurality of radiation beams, and a flow field layer. The radiation-sensitive material is disposed on the flow field layer. The radiation-sensitive material is then exposed to the plurality of radiation beams through the radiation transparent apertures in the mask to form a diffusion medium layer with a micro-truss structure.

Fuel cell fabrication using photopolymer based processes

A method for manufacturing a stamped part, such as a bipolar plate for a fuel cell, includes the steps of: providing an original model of the bipolar plate; and performing a compensation process on the original model, the compensation process including a two step morphing process based upon a prediction of spring back. The two step morphing process provides a compensated model of the stamped part. A compensated die face may be created based on the compensated model of the stamped part. The stamped part manufactured with the compensated die face has spring back compensation.

A bipolar plate for a fuel cell is provided that includes a pair of unipolar plates having a separator plate disposed therebetween. One of the unipolar plates is produced from a porous material to minimize cathode transport resistance at high current density. A fuel cell stack including a fuel cell and the bipolar plate is also provided.
