Method for converting a multi-ply paper product

The present invention relates to an apparatus for producing a deep-nested embossed paper product comprising two embossing cylinders, each cylinder having a plurality of protrusions on its surface. The protrusions on each cylinder are disposed in a non-random pattern where the respective non-random patterns are coordinated to each other. The two embossing cylinders are aligned such that the respective coordinated non-random pattern of protrusions nest together such that the protrusions engage each other to a depth of greater than about 1.016 mm. The protrusions each comprise a top plane and sidewalls, with the top plane and sidewalls meeting at a protrusion corner. The protrusion corners of the protrusions of the embossing cylinders of the apparatus of the present invention have a radius of curvature ranging from about 0.076 mm to about 1.778 mm.

A wipe product comprises a substrate and functional additive, preferably a high internal phase inverse emulsion, disposed in a discontinuous pattern on the substrate such that the pattern provides areas coated with the emulsion and areas free of the emulsion. When the product is wound into a roll, any two adjacent layers in the roll have their areas coated with the functional additive offset relative to each other. This improves water-retaining characteristics and roll compressibility characteristics of the product. Preferably, the functional additive of one layer is supported by the areas free of the functional additive of the adjacent layer. During the use, upon the application of pressure to the wipe, the emulsion locally expresses water useful for cleaning. The discontinuous pattern of the emulsion provides regions of the substrate which are wetted during use and regions which may remain dry. The wetted regions transfer water to the surface to be cleaned. The dry regions then remove the water from the surface for more efficacious cleaning.

The plies are adhesively joined, preferably at such embossments. The adhesive is selected from a composition that advantageously provides a minimum wet ply bond strength and a dry ply bond strength which falls within a particularly desired range.
