A method of forming a compacted pellet of organic materials adaptable for making an organic layer on a structure which will form part of an OLED display, includes providing a sublimable organic material in a powder form; providing a thermally insulating and non-sublimable inorganic material in a powder form; forming a mixture of the sublimable organic powder and thermally insulating and non-sublimable inorganic powder; placing such mixture into a die and using two punches, a lower and an upper punch, to apply sufficient pressure to the mixture to cause the mixture of powders to consolidate into a solid pellet; applying heat to the die during or prior to applying pressure by the opposing punches to aid in causing the mixture of powders to consolidate into a solid compacted pellet, and removing the pellet from the die.

Making and using compacted pellets for OLED displays

A method of making an injection molded article having a marbled appearance, including the steps of: mixing at a temperature of at least 100 degrees &#xb0; C. polymeric materials having a thermal conductivity in the range of 0.001 to 0.01 cal/cm-sec-&#xb0; C. wherein the polymeric materials are selected from the group consisting of polyethylene, polystyrene, polyester, and polycarbonate or combinations thereof, and one or more materials selected from the group consisting of ceramics, ceramic composites, metals and metal alloys in a blended relationship to form a viscous phase mixture, the materials in the viscous phase mixture being selected so that when in a solid phase it has a density greater than 4 grams/cc and a thermal conductivity greater than 0.101 cal/cm-sec-&#xb0; C. to form a feedstock; cooling the blended viscous phase mixture to form the feedstock; and using the feedstock in an injection molding machine having a zero compression screw to form the article.

A method for compounding gel-free injection molding feed stock for injection molding net-shape ceramic parts, including the steps of: mixing inorganic particles with non-gel forming water soluble organic binders having molecular weight between 1000 and 1,000,000 and that are between 0.5 weight % and 10 weight % based upon the inorganic particles, along with plasticizers, water and processing aids in a mixer to form a mixture, wherein the non-gel forming water soluble organic binders are composed of high and low molecular weight organic binders; compounding the mixed inorganic particles and the non-gel forming water soluble organic binders at a high temperature in the range of between 70&#xb0; and 98&#xb0; Centigrade, under shear force, to form a homogenous viscous slurry in the range of 5&#xd7;10and 7&#xd7;10Pa.sec at a shear rate of 10 sec; cooling the homogenous viscous slurry to room temperature to form a compounded solid mass.

A thermal physical vapor deposition source for vaporizing compacted pellets of organic materials onto a surface of a substrate in forming a display, including a housing defining a plurality of spaced passages each for receiving compacted pellets, a cover plate over the housing, with a first plurality of openings corresponding to the spaced passages of the housing and an electrical heater structure disposed over the cover plate. The thermal physical vapor deposition source further including an aperture plate, disposed over the electrical heater structure, an electrically insulating spacer member located between the electrical heater structure and an aperture plate, and circuitry for applying current to the electrical heater structure to produce heat sufficient to vaporize the pellets and permit vapor efflux of materials to pass through the cover plate, the heater structure, the electrically insulating spacer member and the aperture plate, onto the substrate.
