A tufted carpet includes a primary backing having a back side and a face side, and a secondary backing. The carpet includes tufts of yarn sewn through the primary backing so as to be exposed on the face side and to form a plurality of back stitches on the back side. The yarn of the tufted carpet is a thermoplastic material having a yarn melting point. The secondary backing is a thermoplastic material in the form of a fluid-impervious film or a fabric having a softening temperature that is no lower than the yarn melting point, or a laminate having an inner and an outer layer, in which the outer layer comprises a thermoplastic material having a softening temperature that is no lower than the yarn melting point. A method for making such a tufted carpet includes the steps of bringing the secondary backing into contact with at least some of the back stitches on the back side of the primary backing, and heating the combination of the primary backing and the secondary backing to a temperature sufficient to adhere the secondary backing to the back stitches without melting the secondary backing.

Carpet construction having secondary backing

A tufted carpet is made by tufting yarn through a primary backing including a first backing layer and a second backing layer. The first backing layer is formed of a woven, non-woven or plastic sheet material, or a composite of a woven or non-woven material and a plastic sheet material. The second backing layer comprises a leno weave, open weave, plastic net or plastic sheet material. The first backing layer and the second backing layer are arranged so that the first backing layer forms a first side of the primary backing and the second backing layer forms an opposite side of the primary backing. The tufts of yarn that are sewn through the primary backing are exposed on the first side of the primary backing for forming face yams, and also form a plurality of back stitches on the opposite side of the primary backing. At least a major portion of the back stitches secure the first backing layer to the second backing layer.

Backing for tufted carpet that imparts dimensional stability

A tufted carpet is made by tufting yarn through a primary backing of at least two layers, including a first backing layer and a second backing layer. The first backing layer is formed of a woven material, a non-woven material, or a composite of a woven or non-woven material and a plastic sheet material. The second backing layer is formed of a woven material of ribbons of polypropylene, polyethylene or combinations of polypropylene and polyethylene, a woven fiber glass material, a leno weave material, an open weave material, a plastic net or a plastic sheet material. A plurality of tufts of yarn that are sewn through the primary backing are exposed on one side of the primary backing for forming face yarns, and also form a plurality of back stitches on the opposite side of the primary backing. At least a major portion of the back stitches secure each layer of the primary backing to each other layer.

Carpet backing that provides dimensional stability

A carpet is tufted with a two-part primary backing. The upper, or face, backing is a conventional woven or non-woven polypropylene, and the lower, or back, backing is a stronger, open weave fabric. The tufts of yarn are sewn through both parts of the primary backing, which holds the parts together, and causes some of the back stitches to protrude for better coating with adhesive. The resulting carpet may be fully back coated, and may have a secondary backing adhered thereto. The lower backing prevents elongation, stretching and shrinking of the carpet during manufacture and subsequent processing.

Dimensionally stable tufted carpet

A carpet including yarn pile extending from the face of a primary backing and a secondary backing bonded to the back of the primary backing has a thin film of liquid impervious thermoplastic material bonded either to the rear of the primary backing or to the rear of the secondary backing to provide a fluid barrier for preventing spills from seeping through to a floor beneath the carpet. The film is bonded to either backing by a hot melt thermoplastic adhesive or other non-aqueous adhesive. Additionally, the method of providing such fluid barrier for the carpet is disclosed.
