A battery pack includes a first header having a first conduit and a second header having a second conduit. The battery pack also includes an energy storage system having energy storage cells arranged between the first header and the second header. A coolant plate assembly is arranged between the first header and the second header and abuts the plurality of energy storage cells. The coolant plate assembly includes a coolant channel having a first end fluidically connected to the first conduit, a second end fluidically connected to the second conduit, and an intermediate portion defining a flow path. The coolant plate assembly also includes a first planar section having a first surface facing the energy storage cells and a second surface having protrusions extending into the coolant channel.

A processor determines a stator heat loss at the stator based on the motor torque, the motor speed, and the stator temperature, determines a rotor heat loss at the rotor based on the motor torque, the motor speed, and the rotor temperature, and controls flow of a stator coolant stream through the stator at a stator coolant flow rate based on the stator heat loss and a rotor coolant stream through the rotor at a rotor coolant flow rate based on the rotor heat loss.

A rotor for an electric machine includes a magnetic core configured for arrangement on a shaft. An end ring is arranged on opposite axial ends of the magnetic core. A composite sleeve includes an annular body including an inner surface and an outer surface, and a polymer matrix encapsulating circumferentially oriented fibers. The composite sleeve includes a first tapered portion on the inner surface arranged adjacent to an axial end thereof and configured to facilitate press-fitting of the composite sleeve onto the rotor.

Embodiments include a battery pack having a balanced current collector plate configured to connect a plurality of battery cells to one another and an electric vehicle including the same. The balanced current collector plate includes a terminal and a plurality of cell connection regions, each corresponding to one of the plurality of battery cells. Each of the plurality of cell connection regions includes one or more sidewalls, a cell connection tab that is configured to contact a terminal of a battery cell, and a cell fuse that is configured to electrically connect the cell connection tab to the balanced current collector plate. The geometry of each of the plurality of cell connection regions is configured to minimize a difference among the current draw between each of the plurality of battery cells and the terminal.

The present disclosure includes a rotor core assembly for an electric motor. The rotor core assembly includes a plurality of laminations secured together. A center bore is defined by the plurality of laminations. A longitudinal axis of the rotor core assembly extends along an axial center of the center bore. A carbon fiber sleeve surrounds the plurality of laminations. Magnet slots are defined by the plurality of laminations. The magnet slots extend parallel to the longitudinal axis. Magnets are seated in the magnet slots. Reinforcing bores are defined by, and extend across, the plurality of laminations. Reinforcing members are seated in the reinforcing bores.

A heat transfer system includes first and second battery cells, a heat sink, and a plurality of sheets of a thermally conductive material arranged in a stack. The first and second battery cells are arranged adjacent to each other. The heat sink is arranged adjacent to the first and second battery cells. A first portion of the stack is disposed between the first and second battery cells. A second portion of the stack is disposed adjacent to and in thermal communication with the heat sink. The first portion of the stack conducts heat from the first battery cell while limiting heat conducted to the second battery cell. The second portion of the stack transfers the heat to the heat sink.

The method also includes locating a non-magnetic structural element in the selected internal cavity. Further, the method includes applying a compressive force on the external surface of the rotor core with an annular sleeve.

Each of the plurality of reinforcement elements is arranged in a corresponding one of the plurality of passages and includes a first end portion and a second end portion. Each of the plurality of rotor laminations includes a plurality of openings that are aligned so as to define a plurality of passages through the rotor body. A plurality of reinforcement elements extend through the plurality of laminations. Each of the plurality of reinforcement elements is arranged in a corresponding one of the plurality of passages and includes a first end portion and a second end portion. The first end portion and the second end portion of select ones of the plurality of reinforcement elements extend outwardly of the first axial end and the second axial end. An end ring is positioned at the first axial end. The end ring is integrally formed with the select ones of the plurality of reinforcement elements.

A rotor core for an electric machine of an automobile includes a core stack including a plurality of lamination plates. Each lamination plate includes a plurality of apertures formed therein. The plurality of apertures of each of the lamination plates are axially aligned and define and a slot extending through the core stack and shaped to receive a corresponding insert. The rotor core also includes at least one insert received by the slot that provides radial structural stability to the plurality of lamination plates to prevent portions of the plurality of lamination plates adjacent the plurality of magnet slots from flexing due to radial forces exerted on the plurality of lamination plates during operation of the rotor core. The rotor core includes a load bearing polymer disposed within the aperture of the rotor core that provides contact between and the insert and the lamination plates.

According to several aspects of the present disclosure, a battery module housing cooling assembly is disclosed. The battery module housing cooling assembly can include an endwall including a first polymer plate and a second polymer plate that define a slot therebetween. At least one of the first polymer plate or the second polymer plate define a channel therein that is configured to receive a coolant fluid, and the slot is configured to receive an electrical connector. The battery module housing cooling assembly can also include a cooling plate defining a first connection port and a second connection port, wherein the first connection port and a second connection port are configured to provide the coolant fluid to the channel.

A synchronous machine having a hybrid rotor excitation. The synchronous machine includes a rotor having a plurality of permanent magnets and electromagnets embedded within a rotor body. The permanent magnets produces a constant magnet field having a magnetic axis along a direct axis (D-axis). The electromagnets produces a variable magnetic field along a magnetic axis offset from the D-axis, preferable substantially orthogonal to the D-axis. The plurality of permanent magnets are separated from the electromagnets by a rotor air-gap. The plurality of permanent magnets includes inner pairs and outer pairs of permanent magnets nested in a V-shaped configuration. In another embodiment, the outer pairs of permanent magnets are replaced with outer radius electromagnets.
