In accordance with at least one aspect of this disclosure, a method includes installing a welding tool into a repair tool holder, ultrasonic welding a repair sheet to a part to be repaired with the welding tool, removing the welding tool from the repair tool holder, installing a machining tool into the repair tool holder, and ultrasonic machining a portion of the repair sheet that is welded to the part to be repaired to match an a predetermined geometry of the part to be repaired with the machining tool.

According to the method, a component including a titanium alloy is removed from the gas turbine engine after operating the gas turbine engine with the component in service. A secondary directed low energy beam configured to raise the temperature of the alloy powder to or above a sintering point of the alloy powder without reaching the melting point of the alloy powder. The apparatus further includes a sintered region on the surface of an alloy powder layer previously produced by the secondary directed low energy beam and a solid region forming a portion of the metal component that was solidified from a molten pool on the surface of the alloy powder layer adjacent to the first sintered region having been produced by the primary directed high energy beam.

A process for directional solidification of a cast part comprises energizing a primary inductive coil coupled to a chamber having a mold containing a material; generating an electromagnetic field with the primary inductive coil within the chamber, wherein said electromagnetic field is partially attenuated by a susceptor coupled to said chamber between said primary inductive coil and said mold; determining a magnetic flux profile of the electromagnetic field after it passes through the susceptor; sensing a component of the magnetic flux in the interior of the susceptor proximate the mold; positioning a mobile secondary compensation coil within the chamber; generating a control field from a secondary compensation coil, wherein said control field controls said magnetic flux; and casting the material within the mold.

A powder processing machine includes a work bed, a powder deposition device operable to deposit powder in the work bed, at least one energy beam device operable to emit an energy beam with a variable beam power and direct the energy beam onto the work bed with a variable beam scan rate to melt and fuse regions of the powder, and a controller operable to dynamically control at least one of the beam power or the beam scan rate to change how the powder melts and fuses. The controller is configured to determine whether an instant set of process parameters falls within a defect condition or a non-defect condition and adjust at least one of the beam power or the beam scan rate responsive to the defect condition such that the instant set of process parameters falls within the non-defect condition.

A portion of the disk outer rim surface is removed, leaving a protrusion on the rotor disk outer rim surface. The disk with material removed is subjected to thermal processing. A blade comprising an airfoil and a base is positioned such that a base surface is in contact with the protrusion, and heat, pressure, and motion are applied between the blade and the disk to friction weld the base surface to the protrusion.
