A binder composition for use in the manufacture of a nonwoven mat including a low-density fiber, and nonwoven mats made with the binder, are disclosed. The low-density fiber is able to reduce the acoustic openness of the nonwoven mats made therefrom while also capable of being delivered with existing binder technology and equipment.

Glass fiber mat with low-density fibers

A non-weft, unidirectional fabric is provided that includes a plurality of substantially parallel reinforcement fiber bundles. The reinforcement fiber bundles have a first surface and an opposing second surface. The non-weft, unidirectional fabric further includes at least one of a non-woven veil bonded to at least one surface and one or more bands of sprayed adhesive spanning across at least a portion of the width of one of the first and second surfaces of the plurality of substantially parallel reinforcement fibers.

Non-weft unidirectional fiber-reinforced fabrics

A sizing composition containing an epoxy film former, a urethane film former, a silane package that includes an aminosilane coupling agent and an epoxy silane coupling agent, a cationic lubricant, a non-ionic lubricant, an antistatic agent, and at least one acid is provided. The epoxy resin emulsion includes a low molecular weight liquid epoxy resin and one or more surfactants. The epoxy resin preferably has an epoxy equivalent weight from 185-192. The sizing composition may optionally contain a methacryloxy silane. The sizing composition may be used to size glass fibers used in filament winding applications to form reinforced composite articles with improved mechanical properties, wet tensile properties, improved resistance to cracking, and improved processing characteristics.

Sizing for high performance glass fibers and composite materials incorporating same

A gypsum or foam facer is formed by the direct in-line or off-line coating of a pre-impregnated, fibrous network matting with a secondary binder system. The pre-impregnated fibrous network is preferably formed of a randomly oriented wet use chop strand fiber material impregnated with a modified urea-formaldehyde binder system. The secondary binder system preferably consists of low glass transition acrylic or styrene-butadiene-rubber resin filled predominantly with fillers combined with a plate like reinforcement or fibrous reinforcement. In an alternative embodiment, a low basis secondary veil is layered onto the fibrous network matting with or without the secondary binder system to improve softness and decorative appearance of the formed gypsum board. In another preferred alternative embodiment, a plurality of high aspect ratio particles may be introduced to the binder prior to introduction of an optional secondary binder resin to also improve the softness and decorative appearance of gypsum board.

Methods of forming gypsum facers and gypsum boards incorporating gypsum facers

A recyclable tufted carpet meeting EPA recyclable content standards and having improved dimensional stability that reduces skew, bow, and wrinkles during manufacture and installation is formed by combining prior art primary and secondary backings into a single, fiber-reinforced primary backing layer. Consolidating either a glass fiber fabric layer, a glass veil, or a glass mat with a fiber-reinforced extruded film forms the fiber-reinforced primary backing layer. An additional glass fabric fiber layer can also be introduced to the primary backing to provide additional dimensional stability.

An infusion fabric includes a mat selected from a group consisting of continuous filament mat, direct chopped mat, direct continuous mat and combinations thereof and a woven roving or bonded reinforcement layer. The mat and woven roving reinforcement layer are stitched together. The continuous filament mat includes E-glass and/or ECR-glass fibers, a binder and a size.

Infusion fabric for molding large composite structures

Methods that apply decorative particles in-line in the manufacturing process to form a decorative structured mat or veil that is ready for direct commercial application. The decorative particles or decorative paint patterns should be of a size and/or color to be visible at a distance of five meters from the decorative mat or veil. In preferred embodiments, the particle size ranges from about 100 to about 500 microns in size. A formulation for coating a glass fiber mat with decorative particles is also provided.

Methods of forming decorative veils

A formulation for controlling the thickening profile for sheet molding compositions to a lower viscosity for use in low pressure molding conditions is provided. The B side addition of a modified alkaline earth oxide thickening system using a combination of oxides results in a sheet molding compound that is tack free at lowered viscosities. These sheet molding compounds exhibit extended shelf lives, good flowability, and excellent handling characteristics.

Formulation and process for compression molded component parts

The invention relates to an in-line process for producing high-temperature stable glass. A sizing composition is advantageously used to reduce plasticizing between the resinous matrix and the glass fibers. The in-line process uses a melter or furnace apparatus, including a top charging and melting section and an intermediate flow regulator section having a baffle system improving the heat pattern across the glass flow, and a bushing having a tip plate for receiving molten glass from a furnace. The bushing has an enlarged size that allows drawing of a significantly increased number of glass fibers at one time. The fibers have essentially no catenary and may be wound to create a tightly wrapped package of glass fibers of uniform exterior diameter throughout their width. High-strength, high-silica fiber made according to the invention may be advantageously used in filament-winding, pultrusion and weaving processes.

Continuous in-line system for producing high temperature glass fiber materials

A compatibilized polyolefin/polyolefin composite material includes a polyolefin/polyolefin composite substrate and a reinforcing mat formed from reinforcing fibers and a thermoplastic polymer powder. The mat may also incorporate an optional emulsion polymer binder. In addition the compatibilized polyolefin/polyolefin composite material may incorporate an additional film layer so that the mat is sandwiched between the substrate and the film layer. A method of producing such materials from a polyolefin/polyolefin composite substrate that is topologically/mechanically bonded to a reinforcing mat formed from reinforcing fibers and thermoplastic polymer powder is also described.

Alternative polyolefin composite veil/compatibilizing mat material

A new device incorporated in an arrow causes the arrow to spin as it leaves the bow. The arrow spin device comprises a screw shaft which is cylindrical at the leading and trailing ends thereof and inserted in the posterior end of the arrow shaft. A rotary spin is imparted to the arrow shaft about its longitudinal axis at initial bow string release by engagement of the screw shaft with a guide integral with the arrow shaft. As the screw shaft becomes fully inserted into the arrow shaft in response to the bow string's force, the arrow shaft becomes free to rotate about anterior and posterior cylindrical surfaces on the screw shaft. Upon release from the bow string, the arrow shaft is rotating and the arrow will travel faster and with less deviation by virtue of the ballistic spin imparted. This spin allows the arrow to avoid the need for external fletching.

A method is disclosed for forming coated fibers suitable for making a composite article. A plurality of fibers are coated with an aqueous- or non-aqueous-based chemical treatment containing a curable resin such that the resin on the fibers is in a partially cured or uncured state. The coated fibers may then be formed into a composite article in a subsequent forming operation, for example, by filament winding, pultrusion, weaving, knitting, or extrusion coating. The strand of fibers may also be shaped into a preform which can be used in resin transfer molding (RTM) and injection molding processes.

Method for forming pre-impregnated fibers suitable for processing into a composite article

A method is disclosed for forming pre-impregnated fibers suitable for making a composite article. A plurality of fibers (14) are pre-impregnated with about 50% by weight of an aqueous-based chemical treatment containing a curable resin, and then contacted with a drying device (41) which effects drying of the chemical treatment without effecting full curing of the resin. The pre-impregnated fibers may then be formed into a composite article in a subsequent forming operation, for example, by filament winding, pultrusion, weaving, knitting, or extrusion coating.
