A fibrous mat-faced cementitious article comprising (a) a cementitious core, and (b) a first fibrous mat comprising polymer or mineral fibers and a hydrophobic finish on at least one surface thereof, wherein the hydrophobic finish is in contact with the cementitious core, and a method of preparing a fibrous mat-faced cementitious article, as well as a method of preparing a water-resistant cementitious article comprising (a) preparing an aqueous siloxane dispersion, wherein the dispersion comprises about 4 wt. % to about 8 wt. % siloxane, (b) combining the siloxane dispersion with a cementitious mixture to provide a cementitious slurry, (c) depositing the cementitious slurry onto a substrate, and (d) allowing the cementitious slurry to harden, thereby providing a cementitious article.

Water resistant cementitious article and method for preparing same

A method of producing a paperless gypsum/fiber board from a mixture including reinforcing material particles, calcined gypsum and water. A headbox feeds the mixture into a panel forming area (forming pond) over the upper surface of a continuous forming fabric to form a panel mat. Also, a reinforcing mesh is fed over a transverse member, located over a portion of the forming fabric, and into the forming pond to embed the mesh in the mixture. At least a portion of a downstream end of the transverse member is under a downstream portion of the headbox or downstream of the headbox. Then the panel mat is pressed, the calcined gypsum of the pressed panel mat is rehydrated, and the resulting board is dried.

Method and apparatus for scrim embedment into wet processed panels

A method for forming a gypsum slurry comprises the steps of combining gypsum and water to form a slurry, combining cellulose ether with at least a second material configured to delay solubilization of the cellulose ether, and adding the combined cellulose ether and at least a second material to the slurry.

Methods and systems for preparing gypsum slurry containing a cellulose ether

Articles, including fiberboard, are made from a pumpable, flowable slurry including alpha-calcined calcium sulfate hemihydrate anchored in pores of host particles, alpha-calcined calcium sulfate hemihydrate, a silicone compound, magnesium oxide, and water. The magnesium oxide catalyzes the reaction of the silicone compound into a silicone resin. In a preferred method of making a water resistant fiberboard calcium sulfate dihydrate is combined with the host particles and water to form a slurry which is heated under pressure to calcine the calcium sulfate dihydrate to form alpha-calcined calcium sulfate hemihydrate. After relieving the pressure, a silicone compound and magnesium oxide are added to the slurry. The slurry is dewatered to form a filter cake, which is then formed into a desired shape and allowed to set.

Fiberboard with improved water resistance

An improved process calcining a gypsum/cellulosic fiber slurry to produce a composite gypsum/cellulosic fiber product resides in adding a selected crystal modifier to the gypsum/cellulosic fiber slurry prior to the heating step to reduce the time necessary to carry out the calcination process, to reduce the temperature at which the calcination process is run or to increase the aspect ratio of the acicular calcium sulfate alpha hemihydrate crystals formed during the calcination process. Useful crystal modifiers include aluminum sulfate, aluminum chloride, chlorine, zinc sulfate, iron (III) sulfate, aluminum sulfate hexadecahydrate, iron (II) sulfate heptahydrate, iron (III) sulfate pentahydrate, zinc sulfate heptahydrate, copper sulfate pentahydrate, copper chloride dehydrate, manganese sulfate monohydrate and trisodium phosphate.

Process for production of gypsum/fiber board

An improved method and apparatus for imparting a smooth surface to gypsum fiber panels. The method involves imparting energy to the surface of a slurry as the slurry is dewatered just prior to rehydration. The apparatus used to impart the energy is a water spray including a source of pressurized water such as a pump, a distribution manifold and a plurality of nozzles to direct the water spray at the surface of the slurry. In operation, the water spray is directed against the surface of the slurry. The flow disrupts the slurry to a fraction of its total depth, thus dispersing clumps or flocs of commingled crystals and fibers in the depth that would give the surface of the finished panel a rough surface if they were allowed to remain.

The apparatus used to impart the energy is an air lance including an air source such as a blower, a distribution manifold and a plurality of nozzles to direct the flow of air at the surface of the slurry. In operation, the air lance directs a flow of air against the surface of the slurry. The flow disrupts the slurry to a fraction of its total depth, thus dispersing clumps or flocs of crystals in the depth that would give the surface of the finished panel a rough surface if they were allowed to remain.

Apparatus for smooth surface gypsum fiberboard panels

A headbox for use in a water felting process includes a housing and two rotating horizontal distribution rolls. The housing has curved sections shaped to conform to the outer cylindrical surface of the distribution rolls, wherein the curved section is closely spaced to a portion of the outer cylindrical surface of both distribution rolls.

Method for making smooth surfaced gypsum fiberboard panel

An improved method for texturing gypsum fiber panels and producing surface textured panels, edge tapers, and deeper patterned wainscot-type panels, involving the use of a flexible die with a textured surface. The die is pressed onto the panel in its slurry state just after the onset of an exothermic rehydration reaction. Partial hydration and setting occur during pressing by the die to form a textured mat. The mat is removed from contact with the die at a point along the rehydration temperature curve about at or less than one-half of the rise to the greatest rehydration temperature.
