A method for joining materials such as metal alloys that includes a first component, wherein the first component includes a first alloy having a known austenization temperature below which martensite forms when the component is heated and then cooled at a predetermined rate of cooling; a second component, wherein the second component includes a second alloy; and a welding apparatus operative to create a weld between the first and second components without crossing the austenization temperature of the first alloy. The method also includes the steps of validating the characteristics of the weld created between the first and second components in real-time during the welding process; modifying the welding apparatus to prepare the surface of the first component prior to welding to assure proper alignment of the first and second components; and/or physically modifying the second component to enhance the welding characteristics and durability thereof.

Inertia friction welding system for martensite-free joining of materials

A process for welding metallic sections that includes providing first and second metallic sections to be welded together, and wherein the welded rail sections will include a weld fusion zone that further includes a weld terminus at each rail section; providing thermite welding dies for use in welding the metallic sections together; covering the thermite welding dies with an oxide displacing or oxide dissolving flux added locally to the edges of the thermite welding dies that are immediately adjacent to the weld fusion zone and the metallic sections; positioning the thermite welding dies on the metallic sections in the region where the metallic sections are to be joined together; and initiating an exothermic reaction between the thermite welding dies and the metallic sections by introducing molten metal into the region where the metallic sections are to be joined together, wherein the exothermic reaction creates a weld between the metallic sections.

System for preventing the formation of martensite in metals joining applications

A rail repair insert enables repair of rails and rail-like structures. A rail defect is initially identified and removed as contained within a volumetric material portion so as to form a contoured void while maintaining continuity of the rail opposite the void. A pre-formed insert is then placed into the void thereby effecting a rail-to-insert interface. Current is driven through the interface as force directs the insert against the rail. Resistance heat and pressure weld the insert to the rail. The flash welding aspects remove oxides and other impurities from the interface, and the forge welding aspects create a robust solid state weld. Excess material, whether flash, rail, or insert-based, is removed during the finishing processes to provide a virtually seamless rail repair. The solid state weld repair insert may be used to repair any number of targeted metallic rail-like structures.

The method includes bonding a sputtering target to a backing plate at a low temperature. Also described is a method of forming a sputtering target assembly such that a gap is formed between the sputtering target and the backing plate. A method for repairing defects in a substrate including the steps of placing a consumable filler slug in contact with the substrate in the vicinity of the defect; placing at least one electrically conductive cover sheet in contact with a portion of the consumable filler slug; bringing a first electrode and a second electrode in contact with the at least one cover sheet and applying a force; and transmitting electrical current between the electrodes, thereby resistively heating the at least one cover sheet and conductively heating the consumable slug and a portion of the substrate resulting in coalescence in a substantially liquid pool that fills the defect. The pool is then cooled to solidification under pressure. Alternative embodiments eliminate the need for the conductive cover sheet(s) by utilizing electrodes having increased electrical and thermal resistance. The consumable slug may be formed as a single unit or multiple sections, and may incorporate sacrificial retainers.

Method for repairing defects in a conductive substrate using welding

A method for repairing defects in a metallic substrate including the steps of placing a consumable filler slug in contact with the substrate in the vicinity of the defect; bringing a first electrode and a second electrode in contact with the consumable slug and applying a pressure to the consumable slug; and transmitting electrical current between the electrodes for a period, thereby resistively heating the consumable slug and the metallic substrate resulting in coalescence in a substantially liquid pool that fills the defect. The pool is then cooled to solidification under the pressure of the electrodes. The electrodes are then removed from contact with the consumable slug and excess material may be removed. The consumable slug may be formed as a single unit or multiple sections, and may incorporate sacrificial retainers to add additional defect filling material, retain the pool, and seal the pool from atmosphere.

Method for repairing defects in a metallic substrate using welding

A tool includes first and second elongated members, each member having a handle portion at one end and a jaw portion at an opposite end. Intermediate portions of the members are movably coupled to one another. Movement of the handle portions opens and closes the jaw portions. Each jaw portion includes a gripping surface configured to grip a workpiece. A pair of blade members are rigidly secured to the jaw portions, each blade member having a cutting edge.

A welding arrangement comprises first and second parts to be welded with an edge portion of the first part and an edge portion of the second part juxtaposed to form a weld zone. An electrically-conductive sheet(s) with a higher melting temperature than a melting temperature of the first and second parts are placed over the weld zone and a force application device is used to apply a lateral compressive force to the weld zone. First and second electrodes are placed in contact with the electrically conductive sheet(s) which are resistively heated and in turn conductively heat the weld zone.
