A method of manufacturing a ferrous alloy article is disclosed and includes the steps of melting a ferrous alloy composition into a liquid, atomizing and solidifying of the liquid into powder particles, outgassing to remove oxygen from the surface of the powder particles, and consolidating the powder particles into a monolithic article.

In one embodiment, a method for forming an article with a diffusion portion comprises: forming a slurry comprising chromium and silicon, applying the slurry to the article, and heating the article to a sufficient temperature and for a sufficient period of time to diffuse chromium and silicon into the article and form a diffusion portion comprising silicon and a microstructure comprising &#x3b1;-chromium. In one embodiment, a gas turbine component comprises: a superalloy and a diffusion portion having a depth of less than or equal to 60 &#x3bc;m measured from the superalloy surface into the gas turbine component. The diffusion portion has a diffusion surface having a microstructure comprising greater than or equal to 40% by volume &#x3b1;-chromium.

A method of assembling a gas turbine engine is provided. The method includes coupling a combustor in flow communication with a compressor such that the combustor receives at least some of the air discharged by the compressor. A fuel nozzle assembly is coupled to the combustor and includes at least one fuel nozzle that includes a plurality of interior surfaces, wherein a thermal barrier coating is applied across at least one of the plurality of interior surfaces to facilitate shielding the interior surfaces from combustion gases.

A method for forming an oxide-dispersion strengthened coating on a metal substrate is disclosed. The method generally includes comminuting MCrAlY alloy particles to form an oxygen-enriched powder, wherein at least about 25% by volume of the MCrAlY alloy particles within the oxygen-enriched powder have a particle size of less than about 5 &#x3bc;m. Additionally, the method includes applying the oxygen-enriched powder to the metal substrate to form a coating and heating the oxygen-enriched powder to precipitate oxide dispersoids within the coating.
