A method of fabricating a film of magnetic nanocomposite particles including depositing isolated clusters of magnetic nanoparticles onto a substrate surface and coating the isolated clusters of magnetic nanoparticles with an insulator coating. The isolated clusters of magnetic nanoparticles have a dimension in the range between 1 and 300 nanometers and are separated from each other by a distance in the range between 1 and 50 nanometers. By employing PVD, ablation, and CVD techniques the range of useful film thicknesses is extended to 10-1000 nm, suitable for use in wafer based processing. The described methods for depositing the magnetic nanocomposite thin films are compatible with conventional IC wafer and Integrated Passive Device fabrication.

Systems and methods for forming magnetic nanocomposite materials

A precursor tape casting method is one in which chemical precursors are converted into a final chemical phase from green tapes to products. Because chemical precursors are employed rather than the final powder materials, sintering is not required to form the material. Lower annealing temperatures instead of high temperature sintering allow the formation of grains of about 1 to about 100 nanometers in the final material. In addition, when the final material is a magnetic/insulator composite, improved magnetic properties may be obtained.

Tape casting method and tape cast materials

Methods for the production of monometal carbides are disclosed. A metal source and a carbon source are reacted under conditions suitable to produce a reaction product. The reaction product may comprise fully carburized monometal carbide and excess carbon, or an intermediate product comprising partially carburized monometal carbide in the presence or absence of excess carbon. The carbon content in the reaction product may then be adjusted in a controlled removal or addition process to produce a product the fully carburized monometal carbide having near stoichiometric carbon.

Coatings, materials, articles, and methods of making thereof

A method of making a superfine alloy comprises: incorporating a grain growth inhibitor polymeric precursor into a composition for synthesis of a superfine material; synthesizing the superfine material from the composition comprising the incorporated precursor; incorporating an alloy additive into the composition for synthesis of the superfine material before synthesizing the superfine material, or alternatively, into the as-synthesized superfine material to produce a superfine alloy-grain growth inhibitor polymeric precursor composite; and treating the superfine alloy-grain growth inhibitor polymeric precursor composite to convert the grain growth inhibitor polymeric precursor to a grain growth inhibitor.

Methods of making superfine alloys

Thick film magnetic/insulating nanocomposite materials, with significantly reduced core loss, and their manufacture are described. The insulator coated magnetic nanocomposite comprises one or more magnetic components, and an insulating component. The magnetic component comprises nanometer scale particles (about 1 to about 100 nanometers) coated by a thin-layered insulating phase. While the intergrain interaction between the immediate neighboring magnetic nanoparticles separated by the insulating phase provides the desired soft magnetic properties, the insulating material provides high resistivity, which reduces eddy current loss.

Thick film magnetic nanoparticulate composites and method of manufacture thereof

A superfine material made by incorporation of an inorganic polymer precursor of a grain growth inhibitor into intermediates useful for the production of superfine materials. The precursor/nanostructured material composite is optionally heat treated at a temperature below the grain growth temperature of the superfine material in order to more effectively disperse the precursor. The composites are then heat treated at a temperature effective to decompose the precursor and to form superfine materials having grain growth inhibitors uniformly distributed at the grain boundaries. Synthesis of the inorganic polymer solution comprises forming an inorganic polymer from a solution of metal salts, filtering the polymer, and drying. Alloying additives as well as grain growth inhibitors may be incorporated into the superfine materials.

Grain growth inhibitor for superfine materials

The apparatus for the thermal spray delivery of a precursor solution comprises a first solution reservoir, a second solution reservoir, singular or multiple atomizing liquid injector(s) disposed in fluid communication with the reservoirs, a flame source configured to direct a spray from the atomizing liquid injector to a substrate, and a thermal control device disposed in thermal communication with the substrate. The method of depositing a precursor solution at a substrate to form a coating comprises maintaining a substrate at a pre-selected temperature, delivering the precursor solution from a reservoir bank, atomizing the precursor solution, injecting the atomized precursor solution into a flame, and directing the flame to the substrate.

Apparatus and method for solution plasma spraying

A series of bulk-size magnetic/insulating nanostructured composite soft magnetic materials with significantly reduced core loss and its manufacturing technology. This insulator coated magnetic nanostructured composite is comprises a magnetic constituent, which contains one or more magnetic components, and an insulating constituent. The magnetic constituent is nanometer scale particles (1-100 nm) coated by a thin-layered insulating phase (continuous phase). While the intergrain interaction between the immediate neighboring magnetic nanoparticles separated by the insulating phase (or coupled nanoparticles) provide the desired soft magnetic properties, the insulating material provides the much demanded high resistivity which significantly reduces the eddy current loss. The resulting material is a high performance magnetic nanostructured composite with reduced core loss.
