Cutting elements for earth-boring tools include one or more recesses and/or one or more protrusions in a cutting face of a volume of superabrasive material. The superabrasive material may be disposed on a substrate. The cutting face may be non-planar. The recesses and/or protrusions may include one or more linear segments. The recesses and/or protrusions may comprise discrete features that are laterally isolated from one another. The recesses and/or protrusions may have a helical configuration. The volume of superabrasive material may comprise a plurality of thin layers, at least two of which may differ in at least one characteristic. Methods of forming cutting elements include the formation of such recesses and/or protrusions in and/or on a cutting face of a volume of superabrasive material. Earth-boring tools include such cutting elements, and methods of forming earth-boring tools include attaching such a cutting element to a tool body.

A method of making a cutter structure () comprises placing a pre-formed body () of hard material having a surface topography in a canister, placing an aggregated mass of grains of superhard material () over said surface topography, placing a punch () in contact with the superhard material (), the punch () having a surface with a surface topography inverse to that of the hard material body to imprint a pattern in the superhard material () complementary to the surface topography of the punch (). The surface of the punch () contacting the superhard material () being formed of a ceramic material that does not react chemically with the superhard material () and/or a sinter catalyst for the superhard material (). A pressure of greater than 3 GPa is then together with a temperature sufficiently high for the catalyst to melt to form the cutter structure () with a layer of polycrystalline superhard material bonded to the hard material and having a surface topography corresponding to the surface topography of the hard material.

Cutting inserts and method for making same

A method of making a body of polycrystalline superhard material comprising placing an aggregated mass of grains of superhard material into a canister, placing a ceramic layer either in direct contact with the aggregated mass of grains of superhard material or in indirect contact therewith, the ceramic layer being spaced from the grains by an interlayer of material when present, the ceramic layer having a surface with surface topology, the surface topology imprinting a pattern in the aggregated mass of grains of superhard material complementary to the surface topology, the ceramic material and the material of the interlayer being such that they do not react chemically with the superhard material and/or a sinter catalyst material for the grains of superhard material. The aggregated mass of grains of superhard material and ceramic layer are subjected to a pressure of greater than 5.5 GPa and sintered to form a body of polycrystalline superhard material having a surface topology complementary to the surface topology of the ceramic layer. The ceramic layer and interlayer if present are then removed from the body of polycrystalline material. There is also disclosed a body of polycrystalline superhard material having a surface topology on a first surface, the first surface being substantially free of material from a canister used in formation of the body of polycrystalline superhard material.

The invention relates to an insert for an attack tool, the insert comprising a super-hard cap having a volume and bonded to a substrate at an interface, the super-hard cap having an average Young's modulus of greater than 900 GPa and the substrate characterized in that it comprises a reinforcing bolster portion as a means for stiffening a region of the substrate proximate the interface, the reinforcing bolster portion having an aggregate volume that is greater than that of the super-hard cap and an average Young's modulus at least 60% that of the super-hard cap. The invention further relates to a method for manufacturing such an insert and a method for using such an insert.

A tip for a pick tool, comprising a polycrystalline diamond (PCD) structure joined to a substrate body. The PCD structure has a strike surface including an apex opposite a boundary with the substrate body. At least an outer volume of the PCD structure contains filler material between diamond grains, the content of the filler material being more than 5 weight percent of the PCD material in the outer volume. The outer volume is proximate at least an area of the strike surface including the apex, and the thickness of the PCD structure between the apex and the boundary with the substrate body is at least 2.5 mm.

The boundary surface includes a depression. The impact structure comprises super-hard material and has a working end including an apex opposite the depression. The boundary surface of the substrate comprises a ridge at the periphery of the depression and a generally tapered circumferential region depending away from the ridge towards a side of the tip, a lowest point of the depression being directly opposite the apex.

The invention is for a polycrystalline diamond abrasive compact comprising a layer of polycrystalline diamond bonded to a cemented tungsten carbide substrate. The polycrystalline diamond defines a plurality of interstices and a binder phase is distributed in the interstices to form binder pools. The polycrystalline diamond is characterized by the presence of a separate tungsten particulate phase in the binder phase, in excess of 0.05 volume % but not greater than 2 volume %, expressed as a % of the total polycrystalline diamond, and the binder phase further containing a low eta-phase, Co3W3C, content as determined by conventional XRD analysis, an XRD peak height of the &#x3c;511&#x3e; eta-phase (Co3W3C) peak which is less than 0.06 when expressed as a fraction of the peak height of the &#x3c;200&#x3e; cubic cobalt peak. The invention extends to a composition and to a method for manufacturing the polycrystalline diamond abrasive compact.
