A method and apparatus for bonding together a plurality of juxtaposed webs which are subject to being ultrasonically bonded together to form a laminate as the webs are being driven forward at a relatively high velocity. The regions of the webs to be bonded are subjected to progressively increasing compressive forces while simultaneously being subjected to ultrasonic energy as they traverse an elongate portion of a predetermined path at a predetermined velocity. After the regions are ultrasonically bonded they may be subjected to another compression prior to the bonds becoming fully set upon cooling. The method may be practiced in an apparatus which includes an ultrasonic horn and an anvil which are configured and disposed to define a bonding passageway having an elongate convergent portion; and the apparatus may include a pressure roll biased towards the anvil adjacent the downstream end of the passageway. In a preferred apparatus embodiment: the anvil is a power-rotated cylinder having a relief-type bonding pattern disposed on its circumferential surface, and the face of the ultrasonic horn is so curved in the machine direction that the passageway has a convergent-divergent arcuate shape; the entrance to the passageway is sufficiently high to obviate web-splice induced jams; and the convergent portion of the passageway is preferably somewhat longer in the machine direction than the divergent portion.

Dynamic laminating method and apparatus for ultrasonically bonding

An improved method and apparatus for bonding together juxtaposed webs which are subject to being ultrasonically bonded together such as, for example, thermoplastic films or non-woven thermoplastic webs or elastomeric films to form a laminate as the webs are being driven forward at a relatively high velocity. The apparatus includes an ultrasonic horn and a power-rotated anvil cylinder which define a bonding passageway therebetween, and a rotatable pressure roll which is biased towards the anvil adjacent the downstream end of the bonding passageway to apply a predetermined level of compressive force to the bonded regions of the laminate issuing from the passageway before the bonds in the bonded regions become fully set upon cooling. In a preferred apparatus embodiment of the invention the anvil has a relief-type bonding pattern on its circumferential surface; and the pressure roll is sufficiently rigid and so configured and disposed that substantially only the portions of the laminate juxtaposed raised elements of the bonding pattern are subjected to such post-bonding compression.

Dynamic ultrasonic laminating apparatus having post-bonding pressure

The invention disclosed is an apparatus for making a thermoplastic film embossed with tapered bosses having perforations in the tips of each boss through use of a metallic pattern roll and a heated perforating roll. The apparatus and method allow a film having tapered bosses with decreased cross-sectional areas leading to a perforation to be formed without use of expensive vacuum forming methods. The invention discloses a film 10 being heated by a heating means 14 to a deformable state and being embossed on an embossing surface 16 of embossing roll 13 under pressure from the silicone rubber surface 33 of first pressure roll 15. The flm on the apex, 262 of the cone 26 on embossing surface 16 is removed to perforate the cone by perforating roll 17, which is a resilient hollow metal tube heated from a radiant heater mounted on the inside of the hollow metal tube. The perforated film is then embossed a second time by the action of a second embossing roll 18 and then rewound onto a rewind roll.
