A system and method for forming a composite part. The apparatus comprises a sleeve that molds a composite material. The sleeve has a first face and a second face. The second face has features to mold the composite material. The first face comprises a first inclined surface having an angle less than about 90 degrees and greater than about 0 degrees.

Method for fabricating thermoplastic composite parts

An apparatus for thermoplastic welding includes at least one tool configured to support first and second thermoplastic composite parts in a first welding position having one or more joint lines between the first and second thermoplastic composite parts. The tool includes a plurality of induction coils. The apparatus further includes a susceptor removably positioned along the one or more joint lines. The susceptor is configured to heat the one or more joint lines when exposed to a magnetic flux generated by the plurality of induction coils to bond the first and second thermoplastic composite parts along the one or more joint lines. The apparatus also includes a susceptor removal device coupled to the susceptor and configured to remove the susceptor during bonding of the first and second thermoplastic composite parts.

Methods and apparatus for thermoplastic welding

A method for continuously fabricating a composite sandwich structure includes the steps of: (1) preheating a laminate to a preforming temperature above a glass transition temperature of the laminate but below or equal to a crystalline melt temperature of the laminate as the laminate is substantially continuously moved through a preheating zone, wherein the laminate comprises a first face sheet, a second face sheet and a core sandwiched between the first face sheet and the second face sheet; (2) consolidating the laminate as the laminate is substantially continuously moved through a consolidation zone in line with the preheating zone to form a continuous length of the composite sandwich structure; (3) moving the composite sandwich structure, substantially continuously, through at least one of a texturing zone and a coating zone; and (4) incrementally applying at least one of a surface texture and a surface coating to at least one surface of the composite sandwich structure.

Thermoplastic composite parts are produced by automated fiber placement followed by stamp forming a layup having tailored fiber orientations. The tailored fiber orientations are achieved by tow steering and result in a layup that does not wrinkle during forming.

Consolidation tooling is used in a continuous compression molding machine to produce a fiber reinforced thermoplastic part having a varying height. The tooling includes first and second tool dies adapted to compress and form a multi-ply stack of thermoplastic prepreg into a part, and at least a first tooling sleeve movable through the first and second tool dies. The tooling sleeve has at least a first tapered portion engageable with the multi-ply stack.

Continuous compression molding process and apparatus for fabricating thermoplastic composite parts from pre-formed thermoplastic composite laminates with tooling dies have a staggered bevel feature at an entry side of the tooling dies. Staggering the length of the bevel feature in each section between bends in a surface contour along the width of the incoming edge of the tooling dies prevents excess material from being trapped and forming wrinkles in the finished thermoplastic part. The length of the taper in each section along the width of the tooling dies is aligned with a pulsed advancement distance of the pre-formed part.

An off-axis prepreg material manufacturing machine may include a robot configured to position a prepreg piece adjacent to an end of a prepreg layer. The machine may additionally include an alignment system configured to sense a position of the prepreg piece relative to the prepreg layer and generate a position signal representative thereof. The machine may also include a controller configured to receive the position signal and cause the robot to adjust the position of the prepreg piece such that an end edge of the prepreg piece and an end edge of the prepreg layer are in substantially abutting contact.

A method and apparatus for forming a stiffened thermoplastic panel is presented. The method may comprise placing a number of forming tools within a number of concave areas of a thermoplastic preform. The method may also place the thermoplastic preform with the number of forming tools within the number of concave areas on a thermoplastic lay-up to form a workpiece. The method may also position the workpiece within a tool. The tool may have a number of die liners configured to generate heat in response to a magnetic field. The method may also consolidate the workpiece to form the stiffened thermoplastic panel. Consolidating may comprise applying a magnetic field to the number of die liners to heat the workpiece to a consolidation temperature.

A method may comprise positioning a metallic bladder within a tool, the tool having a number of die liners that generate heat when exposed to a magnetic field; applying the magnetic field to the number of die liners to heat the metallic bladder; and pressurizing the metallic bladder.

A mechanical pressure application system for applying a tailored pressure distribution to a plurality of structural components is provided. Each structural component has a first surface, and each first surface is configured to interface with the first surface of another of the structural components at a contact area. A base and at least one tooling block are configured to removably couple to the structural components. Each at least one tooling block includes a first surface configured to be positioned proximate at least one of the plurality of structural components. A second surface of each tooling block is configured to receive at least one forcing member. At least one biasing mechanism is configured to apply a predetermined load to the at least one forcing member, such that a force is transmitted from the at least one forcing member through the tooling block to a corresponding portion of the contact area.

The method may additionally include scanning a contour of a first mating surface of the first component and scanning a contour of a second mating surface of the second component. A composite structure having a contoured cross section is fabricated by assembling a flat ply stack and forming the stack. The full plies in the stack are tacked through their entire thickness and the partial plies are tacked to individual ones of the full plies in a manner that enables the plies to slip in relation to each other, preventing wrinkling and distortion of the plies during forming.
