A system and method of welding or additive manufacturing is provided where at least two welding electrodes are provided to and passed through a two separate orifices on a single contact tip and a welding waveform is provided to the electrodes through the contact tip to weld simultaneously with both electrodes, where a bridge droplet is formed between the electrodes and then transferred to the puddle.

Embodiments of systems and methods in pulsed arc welding. A robotic welding system, having a welding torch with a contact tip, is configured to perform the following method: (a) generate and output a series of a determined number of welding output pulses as a welding wire electrode is fed toward a workpiece; (b) stop generating welding output pulses while allowing the welding wire electrode to continue to be fed toward the workpiece in an attempt to electrically short to the workpiece; (c) attempt to confirm that the welding wire electrode has electrically shorted to the workpiece within a determined error time period; and (d) repeat steps (a) through (c) if electrical shorting of the welding wire electrode has been confirmed within the determined error time period, else, shut down the robotic welding system to avoid damaging the welding torch.

Welding system for mitigating gun damage in pulsed arc welding

A welding system includes a power supply configured to generate a welding waveform. A wire feeder conducts the welding waveform to a wire electrode, and includes a drive motor that drives the wire electrode bidirectionally, a motor current sensor that senses a current level of the motor, and a controller that receives a current level signal from the motor current sensor and controls operations of the motor. A welding current sensor senses welding current level, and a welding voltage sensor senses welding voltage level, and the sensors are located with the power supply or the wire feeder. The controller is configured to determine a contact event between the wire electrode and a non-workpiece object based on the current level signal from the motor current sensor and one or both of the welding current level and the welding voltage level, and automatically retract the wire electrode upon determining the contact event.

A welding helmet can record a welding time based on an arc intensity detected by a sensor mounted on the helmet. A configured level is compared with the arc intensity detected by the sensor to determine a welding duration. Individual welding times from multiple welding instances can be accumulated over a period of time to provide a total welding time for an operator. The total welding time may be stored in the welding helmet.

The system includes a processor configured to receive respective settings of the plurality of power supply parameters, and configured to analyze the settings of the plurality of power supply parameters and control the display to display a pictograph warning associated with a current parameter setting, based on a result of analyzing the settings of the plurality of power supply parameters. Said pictograph warning graphically indicates an adjustment direction for the current parameter setting. The processor is configured to automatically adjust one or more of the settings of the plurality of power supply parameters based on a predetermined operating angle of the torch.

Embodiments of welding work cells are disclosed. One embodiment includes a workpiece positioning system, a welding power source, and a welding job sequencer. The workpiece positioning system powers an elevating motion and a rotational motion of a workpiece mounted between a headstock and a tailstock to re-position the workpiece for a next weld to be performed. The welding power source generates welding output power based on a set of welding parameters of the power source. The welding job sequencer commands the workpiece positioning system to re-position the workpiece from a current position to a next position in accordance with a next step of a welding sequence of a welding schedule. The welding job sequencer also commands the welding power source to adjust a current set of welding parameters to a next set of welding parameters in accordance with the next step of the welding sequence of the welding schedule.

A welding or additive manufacturing system includes a power supply having a controller which controls operation of the power supply. The power supply provides a current waveform to a contact tip assembly having a first bore terminating at a first exit orifice and a second bore terminating at a second exit orifice. The first exit orifice is configured to deliver a first wire electrode and said second exit orifice is configured to deliver a second wire electrode. The exit orifices are separated from each other by a distance configured to facilitate formation of a bridge droplet between the wire electrodes while preventing solid portions of the first wire electrode delivered through the first bore from contacting solid portions of the second wire electrode delivered through the second bore, during a deposition operation in which the current waveform is conducted to both of the wire electrodes simultaneously through the contact tip assembly.

A welding or additive manufacturing contact tip includes an electrically-conductive body extending from a proximal end of the body to a distal end of the body. The body forms a first bore terminating at a first exit orifice at a distal end face of the body, and a second bore terminating at a second exit orifice at the distal end face of the body. The first and second exit orifices are separated from each other by a distance configured to facilitate formation of a bridge droplet between a first wire electrode delivered through the first bore and a second wire electrode delivered through the second bore during a deposition operation.

Embodiments of systems and methods for remotely controlling a robotic welding system over a long distance in real time are disclosed. One embodiment is a method that includes tracking movements and control of a mock welding tool operated by a human welder at a local site and generating control parameters corresponding to the movements and control. The control parameters are transmitted from the local site to a robotic welding system at a remote welding site over an ultra-low-latency communication network. The round-trip communication latency over the ultra-low-latency communication network is between 0.5 milliseconds and 20 milliseconds, and a distance between the local site and the remote welding site is at least 50 kilometers. An actual welding operation of the robotic welding system is controlled to form a weld at the remote welding site via remote robotic control of the robotic welding system in response to the control parameters.

Systems and methods for real time, long distance, remote welding

Embodiments of systems and methods to relate welding wire to a welding power source are disclosed. One embodiment is a networked system having a server computer. The server computer is configured to receive first data including at least one of an identity or a location of a consumable source of welding wire, and at least one of a weight status, indicating a change in weight, or an energization status, indicating an energization state, of the consumable source of welding wire. The server computer is configured to receive second data including at least one of an identity or a location of a welding power source, and an activation status indicating an activation state of the welding power source. The server computer is configured to match the welding power source to the consumable source of welding wire based on at least the first data and the second data.

Embodiments of systems, apparatus, and methods to support the simulation of a shielded metal arc welding (SMAW) operation are disclosed. One embodiment is a tip assembly that includes an elongate mock electrode tip having a proximal end, a distal end, and a locking sleeve near the proximal end. A compression spring is configured to interface with the proximal end of the electrode tip. A locking cup is configured to encompass the compression spring and the locking sleeve. A housing, having an orifice, is configured to receive the electrode tip, the compression spring, and the locking cup into an interior of the housing by accepting the distal end of the electrode tip through the orifice up to the locking sleeve. The locking sleeve and the locking cup are configured to be rotated with respect to each other to allow changing between a locked position and an unlocked position.
