Molecular sieves and a process for making molecular sieves

Processes are provided for preparing molecular sieves of framework structure MEI, TON, MRE, MWW, MFS, MOR, FAU, EMT, or MSE. The process involves preparing a synthesis mixture for the molecular sieve wherein the synthesis mixture includes a morphology modifier L selected from the group consisting of cationic surfactants having a quaternary ammonium group comprising at least one hydrocarbyl group having at least 12 carbon atoms, nonionic surfactants, anionic surfactants, sugars and combinations thereof.

Processes are provided for preparing molecular sieves for use as catalysts. The process involves preparing a synthesis mixture for the molecular sieve wherein the synthesis mixture includes a morphology modifier which may be selected from cationic surfactants having a single quaternary ammonium group comprising at least one hydrocarbyl group having at least 12 carbon atoms, nonionic surfactants, anionic surfactants, sugars, and combinations thereof.

Process for making molecular sieves

A method of making a crystalline molecular sieve of MFI framework type, preferably ZSM-5, from a synthesis mixture comprising at least one source of tetravalent element (Y), at least one source of trivalent element (X), at least one source of alkali metal hydroxide (MOH), at least one structure directing; (R) and water, said synthesis mixture having the following molar composition: YO, (p)XO: (q) MOH: (r) R: (s) HO, wherein (p) is from 0.005 to 0.025, (q) is from 0.05 to 0.5, (r) is from 0.05 to 0.15 and (s) is from 35 to 45, wherein the ratio of the largest dimension (L) to the smallest dimension (S) of each crystal of the molecular sieve product is at least 5, and the smallest dimension (S) is from 20 nm to 200 nm.

MFI with unusual morphology

Methods are provided for synthesizing ZSM-58 crystals with an improved morphology and/or an improved size distribution. By controlling the conditions during synthesis of the ZSM-58 crystals, crystals of a useful size with a narrow size distribution can be generated. Additionally, by controlling the ratio of water content to silica content in the synthesis mixture, it has unexpectedly been found that ZSM-58 crystals can be formed with an improved morphology. The improved morphology can result in ZSM-58 crystals with a more uniform size across the various dimensions of the crystal, which allows for more uniform diffusion within the crystal. This is in contrast to conventionally synthesized crystals, where the size of the crystal can vary along different axes of the crystals.

In a method of synthesizing a silicoaluminophosphate molecular sieve, a synthesis mixture is prepared by combining a source of phosphorus and at least one organic directing agent; and then introducing a source of aluminum into the combination of the phosphorus source and organic directing agent, wherein the temperature of the combination is less than or equal to 50&#xb0; C. when addition of the source of aluminum begins. After addition of a source of silicon, the synthesis mixture is heated to a crystallization temperature of between about 100&#xb0; C. and about 300&#xb0; C. and the molecular sieve is recovered.

In a method of synthesizing a silicoaluminophosphate molecular sieve, a synthesis mixture is prepared by combining a source of phosphorus and at least one organic directing agent; and then cooling the combination of the phosphorus source and organic directing agent to a temperature of less than or equal to 50&#xb0; C., prior to introducing a source of aluminum into the combination. After addition of a source of silicon, the synthesis mixture is heated to a crystallization temperature of between about 100&#xb0; C. and about 300&#xb0; C. and the molecular sieve is recovered.

Disclosed is a method for the manufacture of silicoaluminophosphate (SAPO) and/or aluminophosphate (ALPO) molecular sieves. The method includes maintaining the slurry of the as crystallized molecular sieve under substantially static conditions when stored after substantially complete crystallization and prior to recovery of the product.

Synthesis of silicoaluminophosphates

The invention is directed to a method for making a silicoaluminophosphate (SAPO) molecular sieve from a reaction mixture comprising components present in amounts sufficient to form the SAPO, the reaction mixture having a first pH. The method comprises the steps of: adding an acid to the reaction mixture after the reaction mixture undergoes a change in pH from the first pH; and crystallizing the SAPO from the reaction mixture. The present invention is also directed to a silicoaluminophosphate molecular sieve made by this process.

In SAPO manufacture, handling of the synthesis mixture is facilitated by providing an initial aluminium-containing aqueous slurry with an H O:Al O weight ratio of 3:1 to 8:1.
