An economical process and associated hardware for commercial manufacture of controllable submicrometer size metallic powders for electronic and other applications. The method is based on the preparation of a stable high concentration precursor solution, production of a high density aerosol mist of the precursor solutions, selection of mist droplets with upper and lower size bounds, controlled drying of the droplets, their conversion to metallic powder in a high temperature gaseous atmosphere and the separation of the powders from carrier gases without significant loss inside the process hardware.

Method of making metallic powders by aerosol thermolysis

An apparatus and method for centrifugally separating the component species of a mixture, at least one of which species is a fluid, when the mixture includes at least one or more species of specific weight different from that of the fluid. The mixture is fed tangentially into the inlet end of a converging nozzle, at high speed, to establish an axial helical flow path of the mixture. As the mixture moves along the converging nozzle, generally the lighter species collect in the center and the heavier ones collect at the outside wall. A throat of constant diameter or slightly converging angle may follow the nozzle. As the mixture moves through the throat, the radial separation is maintained similarly as in the nozzle. A diverging diffuser is located downstream of the throat and a throttle valve element is located at least partially within the diverging diffuser. The throttle valve element controls the size of the diffuser gap between the throttle valve element and the diffuser. This controls outlet area and thus flow of the mixture. The lighter species are generally extracted through one or more axially-centered openings in the throttle valve element, while heavier species exit through the diffuser gap. Heavy species can also be collected through one or more openings in the throat wall.

A process for the combustion of ground, spent potlinings generated during the production of metallic aluminum is disclosed. The process includes: grinding the potlinings to a particle size of not greater than about 2 inches in any dimension; mixing with the ground potlinings from about 1 to about 20 weight percent, based upon the weight of the potlinings, of a powdered inert additive having a median particle size of not greater than 10 micrometers, and burning the ground potlinings in a combustor at a temperature in the range of from 1400.degree. F. to about 2200.degree. F., the additive coating the ground potlinings and preventing their agglomeration in the combustion zone therein.

In an electrolytic cell for the production of aluminum from alumina, having an anode-to-cathode gap of from 1 to 5 cm, the flow of electrolyte through the interelectrode gap is induced by positioning the cathode at an inclination of from about 2 to about 15 degrees from the horizontal, and operating at an anode current density of from about 0.5 to about 3.0 A/cm.sup.2. The cathode surface is a Refractory Hard Material which is wetted by aluminum.
