In various embodiments, a water-based binder solution for use in additive manufacturing, includes a thermoplastic binder. The thermoplastic binder includes a first polymer strand having a weight average molecular weight (Mw) of from greater than or equal to 5,000 g/mol to less than or equal to 15,000 g/mol, a second polymer strand having a weight average molecular weight of from greater than or equal to 10,000 g/mol to less than or equal to 50,000 g/mol, and a third polymer strand having a weight average molecular weight of from greater than or equal to 1,000 g/mol to less than or equal to 5,000 g/mol. The binder solution further comprises from greater than or equal to 0.1 wt % to less than or equal to 5 wt % of a non-aqueous solvent having a boiling point of greater than 100° C.

Water-based binder solutions for use in additive manufacturing processes

A dip-coat binder solution comprises a metal dip-coat powder and a dip-coat binder. The dip-coat binder solution has a viscosity greater than or equal to 1 cP and less than or equal to 40 cP. The metal dip-coat powder may comprise a stainless steel alloy, a nickel alloy, a copper alloy, a copper-nickel alloy, a cobalt-chrome alloy, a titanium alloy, an aluminum alloy, a tungsten alloy, or a combination thereof. A method of forming a part includes providing a green body part comprising a plurality of layers of print powder, dipping the green body part in a dip-coat binder solution to form a dip-coated green body part, and heating the dip-coated green body part. After dipping, the dip-coated green body part has a surface roughness Ra less than or equal to 10 μm.

Dip-coat binder solutions comprising metal dip-coat powder for use in additive manufacturing

A binder solution configured for use in binder jet printing is provided. The binder solution may include a primer, a surfactant, and a linkable thermoplastic binder comprising a first polymer strand and a second polymer strand, wherein the first polymer strand comprises a first functional group and the second polymer strand comprises a second functional group, and wherein the first and second functional groups are configured to non-covalently couple at least a portion of the second polymer strand with at least a portion of the first polymer strand; wherein the first polymer strand and the second polymer strand are both polymer strands of the same thermoplastic polymer, and wherein the first polymer strand further comprises the second functional group and the second polymer strand further comprises the first functional group.

A water-based binder solution comprises a thermoplastic binder, greater than or equal to 4 wt % to less than or equal to 20 wt % of a non-aqueous solvent having a boiling point greater than or equal to 100° C. and less than or equal to 175° C., and water. The coated green body part has a strength greater than or equal to 10 MPa.

Various embodiments provide a method of additively manufacturing a part including depositing a layer of a powder on a working surface, depositing a binder solution on the layer of the powder at first locations, and depositing a sintering aid solution on the layer of the powder at second locations. The sintering aid solution comprises a sintering aid in a solvent. In various embodiments, the sintering aid enables an increased brown strength as compared to parts containing unbound powder. The method enables binders that provide high green strength to be used at the edges of the part, while also balancing a shortened debind time with an increased brown strength. Embodiments in which binder solution is deposited according to a predetermined pattern at second locations are also described.

A method of manufacturing a green body part comprises depositing a layer of a powder on a working surface; and selectively depositing a binder solution comprising a thermoplastic binder, a fluorescent material, and a binder medium into the layer of powder in a pattern representative of a structure of a layer of the green body part. A method includes assembling a setter assembly onto a binder-jet printed part, wherein the setter assembly includes a base, a top setter, a bottom setter positioned between the base and the top setter, and a support pin extending between the base and the top setter having a terminus that abuts an inward facing surface of the top setter, such that at least portion of the binder-jet printed part is nested between the top setter and the bottom setter. The method includes heating the binder-jet printed part and the setter assembly to debind or sinter the binder-jet printed part, wherein a length of the support pin decreases in response to the heating to move the top setter toward the base.
