An additive manufacturing system includes an additive manufacturing unit that includes a housing for additively processing a powder material along a build direction into a build assembly. The additive manufacturing system further includes a rotator assembly for rotating the build assembly within the housing. The rotator assembly includes a frame including a first frame arm and a second frame arm and a carriage rotatably coupled to the first frame arm and to the second frame arm. The carriage includes at least one coupling mechanism for removably coupling the carriage to the build assembly. The rotator assembly further includes a drive assembly coupled to the carriage for selectively rotating the carriage about a rotational axis that is generally perpendicular to the build direction.

A process of repairing a component includes identifying a void in a component; determining at least one approximate physical configuration of the void; inserting borescope into the component in order to view the void; providing a repair rod approximately equivalent to at least one of the least one approximate physical configuration of the void; inserting the repair rod into component; confirming insertion of the repair rod in the void; separating the repair rod to leave a repair plug in the void; and depositing braze paste over the repair plug in the void.

A turbomachine component is provided. The turbomachine component formed from an additive manufacturing system. The additive manufacturing system defines an axial build direction, a radial direction, and a circumferential direction. The turbomachine component includes an exterior portion. The exterior portion includes a first end wall, a second end wall, and an outer band extending axially between the first end wall and the second end wall. The turbomachine component further includes an interior portion disposed within the exterior portion. The interior portion includes a self-breaking inner band extending axially between the first end wall and the second end wall. The self-breaking inner band includes a plurality of teeth disposed between the first end wall and the second end wall.

An additive manufacturing apparatus includes an energy beam source adapted to emit an energy beam, and a component building area including a base extendable between and vertically movable relative to opposed walls. The component building area includes a platform supported by the base and extendable between the walls, the platform having a layer onto which powdered material is applied, the powdered material being melted or sintered by the energy beam to form a component. The component building area includes an articulation device for rotating the platform about a horizontal axis, and a powder recovery arrangement. The apparatus includes subsequent to formation of the component, the articulation device rotating the platform about the horizontal axis for collecting loose powder by the powder recovery arrangement by virtue of gravity.

A metal powder additive manufacturing system and method are disclosed that use increased trace amounts of oxygen to improve physical attributes of an object. The system may include: a processing chamber; a metal powder bed within the processing chamber; a melting element configured to sequentially melt layers of metal powder on the metal powder bed to generate an object; and a control system configured to control a flow of a gas mixture within the processing chamber from a source of inert gas and a source of an oxygen containing material, the gas mixture including the inert gas and oxygen from the oxygen containing material. The method may result in an object having a surface porosity of no greater than approximately 0.1%, and an effective density of greater than approximately 99.9%.

Embodiments of the present disclosure relate to a material extraction tool, including: a body shaped to sealingly engage an aperture in a component, the aperture defining a fluid connection between a hollow interior of the component and an exterior of the component; a first passage within the body, the first passage fluidly connecting the hollow interior of the component to an air conduit outside the body, the air conduit fluidly coupled to a compressed air supply; and a second passage within the body, the second passage fluidly connecting the hollow interior of the component to an extraction conduit outside the body, the extraction conduit fluidly coupled to a material repository positioned outside the hollow interior of the component.

A metal powder additive manufacturing system and method are disclosed that use increased trace amounts of oxygen to improve physical attributes of an object. This disclosure provides systems, methods, and tooling for additive manufacturing on a build surface of a pre-existing component. An additive manufacturing tool successively positions layers of powdered materials and selectively fuses the layers of powdered materials to create an additive component on the build surface of the pre-existing component. The pre-existing component is secured in a build plate by a thermal expansion fit during the additive manufacturing process.

Various embodiments of the invention include an apparatus for removing particulates from the surface of a 3D printed workpiece. Various particular embodiments include a material removal apparatus having: an enclosure having a first inlet and a first outlet; a rotatable platform contained within the enclosure for positioning a 3D printed workpiece having particulate on a surface thereof; a pressurized fluid applicator connected to the first inlet and configured to selectively apply a pressurized fluid to the 3D printed workpiece; a vibration source configured to apply an adjustable vibratory frequency to at least one of the rotatable platform or the 3D printed workpiece; and a material reclamation unit connected to the first outlet configured to collect a material removed from the 3D printed workpiece.

Methods for aligning a pair of calibrated lasers of a laser additive manufacturing system in an overlap region in which the pair of calibrated lasers selectively operate are provided. Respective first and second plurality of layers of a test structure are formed in the overlap region of the pair of calibrated lasers solely using a first calibrated laser of the pair of calibrated lasers and then solely using a second calibrated laser of the pair of calibrated lasers. The test structure forming creates an outer surface of the test structure corresponding to the overlap region. A dimension(s) of an offset step(s) created between the first plurality of layers and the second plurality of lasers in the outer surface of the test structure is/are measured. The lasers are aligned by applying the dimension(s) of the offset step(s) as an alignment correction(s) to at least one of the pair of calibrated lasers.

Particle detection systems are disclosed. The particle detection system may include a conduit configured to receive particles removed from a component, and at least one sensor positioned adjacent the conduit. The at least one sensor may be configured to detect a particle characteristic for the particles in the conduit removed from the component. The particle detection system may also include a particle analysis system in communication with the at least one sensor. The particle analysis system may be configured to analyze the particle characteristic for the particles in the conduit to determine if the component is substantially free of particles.

Apparatuses and systems for rotatably engaging an additive manufacturing build plate are disclosed. An apparatus may include: a height adjustable platform; a rotatable member coupled to the height adjustable platform; an alignment member coupled to a first end of the rotatable member; and first and second coupling members each extending from the first radial end of the alignment member wherein the first and second coupling members are oriented substantially parallel to the rotatable member.

An additive manufacturing powder handling system includes a powder container and at least two of: an overflow powder collector system configured to collect overflow additive manufacturing powder from the additive manufacturing printer and pass the overflow additive manufacturing powder into the powder container; a vacuum system configured to receive by vacuum force additive manufacturing powder from an additive manufacturing printer and pass the additive manufacturing powder into the powder container; a sieve system configured to filter the additive manufacturing powder; and a powder container moving apparatus configured to move the powder container between any two of the additive manufacturing printer, the overflow powder collector system, the vacuum system, and the sieve system. The powder container includes a powder container coupling. Each of the overflow powder collector system, the vacuum system, and the sieve system includes at least one coupling element configured to receive the powder container coupling.
