A method includes forming elongated magnetic flux carrier portions in magnetically conductive sheets by cutting elongated magnetic flux barriers including one or more relief features into the magnetically conductive sheets, such that the magnetic flux barriers are separated from each other in radial directions of the magnetically conductive sheets. The method includes inserting or forming non-magnetic posts into the magnetic flux barriers such that each of the non-magnetic posts is elongated in a different radial direction of the radial directions from a first magnetic flux carrier portion to a second magnetic flux carrier portion of the magnetic flux carrier portions on opposite sides of at least one magnetic flux barrier; and forming at least part of a rotor for an electric machine assembly using the magnetically conductive sheets having the magnetic flux carrier portions, the non-magnetic posts, and the magnetic flux barriers.

The armature includes an armature winding having a plurality of coils, wherein each coil of the plurality of coils is spaced apart from adjacent coils and comprise includes a first side portion and a second side portion. The armature further includes a first electrically insulating winding enclosure. Furthermore, the armature includes a second electrically insulating winding enclosure disposed at a radial distance from the first electrically insulating winding enclosure, wherein the armature winding is disposed between the first electrically insulating winding enclosure and the second electrically insulating winding enclosure. Moreover, the armature includes an electrically insulating coil side separator disposed between the first side portion and the second side portion of the plurality of coils of the armature winding. A superconducting generator including the armature and a wind turbine having such superconducting generator are also presented.

A method of making a component of an electrical machine is provided. An additive manufacturing process is used to manufacture a part, including applying beams of energy to a successive plurality of ferromagnetic material particles and fusing them together to form a ring or segment of a ring with an axis, a solid portion, and laminas that extend from the solid portion in a radial or axial direction.

Additive manufacturing for segmented electric machines

A magnetic unit is presented. The magnetic unit includes a magnetic core. The magnetic core includes a first limb and a second limb disposed proximate to the first limb, where a gap is formed between the first limb and the second limb. The magnetic unit further includes a first winding wound on the first limb. Moreover, the magnetic unit includes a conductive element disposed facing an outer periphery of the first winding, where the conductive element is configured to control a fringing flux generated at the gap. Further, the magnetic unit includes a heat sink operatively coupled to the conductive element, where the conductive element is further configured to transfer heat from at least one of the conductive element and the first winding to the heat sink. Moreover, a high frequency power conversion system and a method of operation of the magnetic unit is also presented.

Magnetic unit and an associated method thereof

An electric machine assembly includes a rotor formed from one or more magnetically conductive sheets having elongated magnetic flux barriers separated from each other in radial directions that radially extend away from an axis of rotation of the rotor. The magnetic flux barriers are separated from each other by magnetic flux carrier portions of the one or more magnetically conductive sheets. The assembly also includes a non-magnetic post coupled with the magnetic flux carrier portions of the one or more magnetically conductive sheets on opposite sides of at least one of the magnetic flux barriers. The non-magnetic post is elongated in the radial directions from a first magnetic flux carrier portion to a second magnetic flux carrier portion of the magnetic flux carrier portions on the opposite sides of the at least one magnetic flux barrier.

A method of heat-treating an additively-manufactured ferromagnetic component is presented and a related ferromagnetic component is presented. A saturation flux density of a heat-treated ferromagnetic component is greater than a saturation flux density of an as-formed ferromagnetic component. The heat-treated ferromagnetic component is further characterized by a plurality of grains such that at least 25% of the plurality of grains have a median grain size less than 10 microns and 25% of the plurality of grains have a median grain size greater than 25 microns.

An electric machine comprising a rotor, a stator, a plurality of bare conductors forming a plurality of windings in at least one of the stator and the rotor, and a fluid in direct physical contact with a plurality of outer surfaces of the plurality of bare conductors, wherein the fluid is electrically insulating and provides direct fluid cooling, to provide cooling for the plurality of bare conductors and electrical insulation between consecutive bare conductors of the plurality of bare conductors.

A rotor for a reluctance machine includes a central rotor support rigidly connected to a machine shaft extending laterally along a central axis of the machine. The rotor support has an outer rotor support surface. A non-ferromagnetic channel support is rigidly affixed to the rotor support surface and projects radially relative to the central axis from the rotor support surface to define an outer rotor diameter of the rotor. The rotor also includes an array of arcuate ferromagnetic flux guide channels. The flux guide channels are embedded in the non-ferromagnetic channel support, wherein portions of the channel support abutting the flux guide channels function as non-ferromagnetic flux barriers. The flux barriers provide structural support for the flux guide channels.

Rotor for a reluctance machine

An electric machine includes a stator and a rotor operable with the stator. The rotor includes at least one pole section, the pole section defining a direct axis in a flux barrier having a first end and a second end. Each of the first and second ends are positioned proximate to the stator. The first end defines a first angular position relative to the direct axis and the second end defines a second angular position relative to the direct axis. The first angular position is different in magnitude than the second angular position to reduce a torque ripple or torque oscillation of the electric machine.

An additive manufacturing process is used to manufacture a plurality of laminas, including applying beams of energy to a successive plurality of ferromagnetic material particles and fusing them together to form a ferromagnetic helix or spiral, disposing an insulating material on said ferromagnetic helix or spiral, compressing the ferromagnetic helix or spiral to form a compressed ferromagnetic helix or spiral, and fixing the compressed ferromagnetic helix or spiral. A method of making a component of a transverse flux electrical machine is provided, including using an additive manufacturing process.
