Distributed industrial process monitoring and analytics systems and methods are provided for operation within a process plant. A plurality of distributed data engines (DDEs) may be embedded within the process plant to collect and store data generated by data sources, such as process controllers. Thus, the data may be stored in a distributed manner in the DDEs embedded throughout the process plant. The DDEs may be connected by a data analytics network to facilitate data transmission by subscription or query. The DDEs may be configured as a plurality of clusters, which may further include local and centralized clusters. The local clusters may obtain streaming data from data sources and stream selected data to a data consumer. The centralized cluster may register the local clusters, receive data therefrom, and perform data analytic functions on the received data. The analyzed data may be further sent to a data consumer.

Distributed industrial performance monitoring and analytics

Disclosed herein are techniques for virtualizing the I/O of control modules that are to be implemented by a process controller in the runtime environment of a process plant. A configuration application identifies references to the I/O objects utilized by the control modules. In response, the configuration application generates virtual device signal tags (DSTs) to mimic the performance of the identified I/O objects. To facilitate testing and/or verification of the control module, e.g., during the commissioning of a back-end environment, the configuration application instantiates a virtual controller in a simulation environment. To generate the virtual controller, the configuration application replaces any references to the I/O objects with references to respective, generated virtual DSTs. Thus, by using the virtual DSTs as a proxy for the I/O to the field devices, the control module and/or controller may be tested prior to the field devices without the field environment being fully commissioned.

I/O virtualization for commissioning

Techniques for requesting and providing process plant data using a source-independent standardized query are provided. A requesting device generates a standardized query to obtain data from one or more data sources, such as relational or non-relational databases. The query utilizes a standardized format that does not depend upon the data source, which query may be generated as a JSON file. The standardized query may not be directly usable for any data sources. Instead, a data device generates one or more source-specific queries upon receipt of the standardized query. The source-specific queries utilize syntax native to each data source to obtain data. In some instances, the received data must be further processed to adjust for different sample times or sampling rates, such as by interpolation. The resulting data from all data sources may be aggregated into a data frame prior to being returned to the requesting device.

Source-independent queries in distributed industrial system

A data analytics service for performing data analytics functions within a distributed process control environment is provided. The service may provide a user interface for creating a first diagram, representing a data model. The first diagram may be configured, compiled, and evaluated using off-line (i.e., historical) data from a distributed process control system, which may include data stored in distributed data engines (DDEs). Following evaluation, the first diagram may be automatically converted into a second diagram that is bound to on-line (i.e., real-time) data sources within the process control environment, which may then be compiled and executed to generate performance or predictive analytics data for the process. The diagrams may comprise a plurality of configurable function blocks or modules, connected logically via wires conveying outputs or inputs of the blocks or modules.

Data analytic services for distributed industrial performance monitoring

A technique is provided for providing early fault detection using process control data generated by control devices in a process plant. The technique determines a leading indicator of a condition within the process plant, such as a fault, abnormality, or decrease in performance. The leading indicator may be determined using principal component analysis. A process signal indicating a process variable corresponding to the leading indicator is then obtained and analyzed. A rolling fast Fourier transform (FFT) may be performed on the process signal to generate time-series data with which to monitor the process plant. When the presence of the leading indicator is detected in the time-series data, an alert or other prediction of the condition may be generated. Thus, process faults may be identified using fluctuations and abnormalities as leading predictors.

A method for configuring a process control system includes coupling an I/O module to a PLC coupled to field devices. For each field device, the PLC has registers storing data of values associated with the field device. The PLC is configured such that each field device is associated with a PLC control tag, and each control tag is associated with tag parameters corresponding to the registers for the field device. The method includes configuring the I/O module to associate the tag parameters with corresponding controller parameters such that, for each control tag, there is a set of controller parameters associated with the tag parameters for the control tag. The method includes instantiating an integration object and associating the integration object with one of the control tags. The integration object configures itself, according to the set of controller parameters that is associated with the tag parameters for the control tag, as an analog input function block, a discrete input function block, an analog output function block, or a discrete output function block.

Smart function block for integration of PLCS into a control system and methods for the same

A system for monitoring and analyzing data in a distributed process control system is provided. The system includes a user interface having a set of user controls for selecting and configuring data blocks to create a data diagram representing a data model. The data blocks are associated with data operations, such as data analytics functions, and may be configured by the user for particular instances of general blocks. The data blocks are interconnected by wires conveying outputs or inputs of the blocks, which may also connect data sources to the data blocks. The data sources may include on-line data (i.e., data streams) or off-line data (i.e., stored data) from the process control system. Additional user controls may be used to evaluate the data diagram or convert the data diagram from an off-line to an on-line version.

Methods and apparatus to configure process control systems based on generic process system libraries are disclosed. An example method includes instantiating an instance of a generic process system library. The instance is associated with items of equipment and corresponding process signals of a process control system. The generic process system library comprises at least one of generic process graphic data or generic control strategy data corresponding to the items of equipment and the corresponding process signals of the process control system. The example method further includes configuring the instance of the generic process system library by incorporating process-specific data associated with the operation of the process control system with the at least one of the generic process graphic data or the generic control strategy data.

Methods and apparatus to configure process control systems based on generic process system libraries

A method in a computer system for developing a process control strategy includes providing a module template having a first plurality of components and being associated with a control operation, receiving a selection of one or more of the first plurality of components of the module template, generating an instance of a module based on the module template, including instantiating only the selected one or more of the first plurality of components, and associating the generated instance of the module with the process control strategy.

Example methods and apparatus to manage module run sequences in a process control environment are disclosed. A disclosed example method includes receiving a module including a plurality of function blocks, receiving an indication of a subset of the plurality of function blocks, and receiving an indication of a first sequence of execution for the subset, wherein the first sequence of execution is different than a second sequence of execution associated with the module. The example method also includes associating the subset with a run sequence identifier, and associating the run sequence identifier with a trigger condition.

Methods and apparatus to manage module run sequences in a process control environment

Graphic elements and graphic displays are provided for use in a process environment to display information to one or more users about the process environment, such as the current state of devices within a process plant. The graphic elements and displays may be associated with various logical and physical elements within the process plant during configuration of the process plant, and may be configured and downloaded to the hardware within the process plant along with other configuration items, such as control routines. In particular, the graphic elements and graphic displays may be created and stored in a library, and may then be configured by being associated with various logical or physical entities within the plant. During the configuration process, the graphic elements and graphic displays may be associated with areas, equipment, process modules, control routines or control strategies of the plant as defined elsewhere in the plant configuration, or may be associated with interfaces or display devices, to define the hardware on which the graphic displays will execute during runtime, as well at to define the process entities to which these displays will be bound for display purposes. Still further, each of the graphic displays may be defined with a role or a functional use, such as an operator view, a maintenance view, etc., and these roles may be used to define the proper access and use of the graphic displays within the runtime environment.

Graphics integration into a process configuration and control environment

A method or apparatus automatically configures a control module for synchronous execution on a Fieldbus segment of a process control network by determining if all of the critical function blocks of a particular control module can be assigned to FOUNDATION&#xae; Fieldbus field devices or to the I/O device associated with a particular Fieldbus segment. If so, the method or apparatus automatically assigns the function blocks of the control module, which would otherwise be scheduled to execute in a controller, to the I/O device for the Fieldbus segment. This technique enables all of the critical or necessary function blocks within the control module to execute in one macrocycle of the Fieldbus segment, thereby executing synchronously on a Fieldbus segment. This operation, in turn, increases the overall execution rate of the control module with respect to control modules that have function blocks split between a controller and field devices on a Fieldbus segment, which has been the traditional manner of configuring control modules implemented using devices on a Fieldbus segment.

An example apparatus includes a first interface configured to identify a first function associated with a process control routine. The example apparatus also includes a sub-schedule generator configured to generate a first sub-schedule associated with a first time period. The first sub-schedule indicates a first execution time at which the first function is to be executed. The example apparatus also includes a schedule generator configured to form a schedule associated with a second time period based on two instances of the first sub-schedule. The schedule indicates the first execution time and a second execution time at which the first function is to be executed.
