A method of making personal protective equipment, such as a push-in earplug, is disclosed. The method includes the steps of covering a substrate with an outer layer that includes an unactivated foaming agent, positioning at least a portion of the outer layer in a mold, and activating the foaming agent such that a portion of the outer layer expands.

The article includes a substrate and an outer layer covering at least a portion of the substrate and including an unactivated expandable sphere foaming agent and an unactivated chemical foaming agent. The unactivated foaming agents may be activated to increase the volume of the outer layer.

The invention provides a hearing protection device having an attenuating body composed of an elastomer with an increased glass transition temperature and a reduced glass-to-rubber transition temperature such that the damping factor of the material peaks at a higher temperature and, resultantly, the damping factor is increased over a range of temperatures and frequencies typically experienced by the device during usage. The increased damping results in higher sound attenuation provided by the hearing protection device.

An earplug comprising a foam composition containing a polyvinyl chloride resin and less than about 5 wt % monomeric phthalate, based on the total weight of the foam composition, is described. The foam composition may include a plasticizer containing less than or equal to about 2 wt % monomeric phthalate, based on the total weight of the plasticizer. The earplugs have slow recovery times from 60 percent compression to 10 percent compression of about 10 to about 60 seconds.

A polyurethane material is formed from a cross-linkable polymer comprising the reaction product of a polyol and polyisocyanate, said polymer containing a high activation temperature catalyst and a high surface area filler. The material is processed to a gum state suitable for high pressure molding. The material and process are particularly suitable for forming small, intricately shaped articles.
