The invention related to metal-supported solid oxide fuel cells (SOFC), fuel cell stacks containing the same, methods of their manufacture and use thereof. The SOFC of the invention utilizes an extended electrolyte and barrier layers to prevent specific types of corrosion of the metal substrate. This new coating approach reduces the rate of degradation of the fuel cells and improves system reliability when operated over long durations.

The invention relates to metal supported solid oxide fuel cells (SOFC), fuel cell stacks containing the same, methods of their manufacture and use thereof. The SOFC of the invention utilises an extended electrolyte and barrier layers to prevent specific types of corrosion of the metal substrate. An interconnect for a low temperature solid oxide fuel cell, the interconnect comprising: a stainless steel substrate comprising a first surface and a second surface; a layer comprising chromium oxide on the first surface of the substrate, wherein the chromium oxide layer has a thickness in the range of 350-600 nm; and a metal oxide coating on the chromium oxide layer. A process for making an interconnect for a low temperature solid oxide fuel cell, the process comprising: coating a first surface of a stainless steel substrate with a metal oxide to form a coated substrate; and heating the coated substrate to a temperature in the range of 800-900&#xb0; C. to form a layer comprising chromium oxide between the first surface and the metal oxide coating.

Interconnect

The present invention discloses a fuel cell, oxygen generator or high temperature electrolyzer comprising a metallic substrate comprising: (i) at least one porous region comprising a plurality of pores in said metallic substrate, where the porosity varies in at least one direction substantially coincident with the path or paths of a reactant stream to be passed over the substrate when in use and/or in areas of in-use poor gas flow; and (ii) at least one non-porous region bounding the at least one porous region, and having mounted on said metallic substrate an electrode of said fuel cell, oxygen generator or high temperature electrolyzer. Also disclosed are fuel cell stack layers and fuel cell stacks comprising same.

Metal substrate for fuel cells

The present invention is concerned with a fuel cell comprising: an electrolyte layer defining first and second faces and with said first face mounted on and in electrochemical contact with a first electrode and with said second face mounted on and in electrochemical contact with a second electrode, and an electrically conductive current collector joined to or mounted on or in said second electrode and in electrical contact with said second electrode, said electrically conductive current collector having an at least one extension extending outwards of a perimeter defined by said first and second electrodes and said electrolyte, fuel cell stack assemblies comprising same and methods of manufacture of same.

The fabrication of ceria based electrolytes to densities greater than 97% of the theoretical achievable density at temperatures below 1200&#xb0; C., preferably approximately 1000&#xb0; C., is disclosed. The electrolyte has a concentration of divalent cations minus an adjusted concentration of trivalent cations of between 0.01 mole % and 0.1 mole %.
